I've fixed several of these Fords by snipping a couple of wires and adding a new external relay to replace the internal relay.

I was going to say exactly the same! There's a reason why that relay is in the circuit, it's not there for fun. Looks to be fairly quick and easy to fit an external relay, why not just do it?! Edit: Thinking about it, this is a dangerous 'repair'. The fuel pump should not be energized unless the engine is cranking or running. In a collision, the engine could stop and because the PCM no longer has control of the fuel pump, it would still be pumping fuel. This would be extremely dangerous if a fuel line was ruptured!

Should always fix things right! What about the next guy(down the road) chasing a no fuel no start? I know it makes you look like a hero but what if vehicle is in an accednet and that inerta switch doesnt open and the person is trapped with fuel leaking?

Did a relay replace years ago, New mini-relay soldered in to the main fuse board, had intermittent stalling issues.Have driven the 2003 Expedition about 7 years since, now 290,000miles. The mini-relay was a four pin I believe, and all the fuses had to be removed and the board disassembled, not horrible.Just have to lay out the fuses to match their locations. You could see the burn marks on the board.Next time I will do this instead. You are a solid tech.

During a collision if the fuel line is ruptured, that integral relay is turned off by the PCM when the PCM sees the crankshaft stop turning. This was mandated by the Feds so that occupants still alive don't find themselves in a growing pool of gasoline under the vehicle, that possibly might catch fire. So, an external replaceable relay ought to be grafted into the circuit. For CYA reasons.

Look at the schematic on the screen, With this change the factory inertia switch will still shutoff power in the event of a crash.

@@davidnull5590 And what if the inertia switch was replaced ... with a jumper? Or if said switch did not pop the ball bearing out because the impact was not enough? What if you have a failing injector that could pump the fuel tank dry into the intake manifold? What if the fuel pressure regulator failed? On older vehicles, the return line could be pouring fuel all over the place, which might not occur if the pressure did not build and the injectors did not start the engine..,., pump would be off until it started. Save a few bucks and a few minutes, but the 'new designer' could be on the hook if any of that occurred due to deleting ECM control of the pump. I would add a external relay for the slight cost, and a bunch of 'what if' problems. tom

@@davidnull5590 Yes that is true. My 1989 has an inertia switch as well. I'm thinking the inertia switch is good, but someone in the legal department wanted redundancy built in.

The signal that turns off that relay also supplies the power to the fuel pump.. At 5:29, you can see the signal comes out of the PCM and obviously goes to Y, but it also goes to P.. P goes to the control side of the relay which you can see at about 2:50 in the video.. . The computer isn't losing control at all. . Edit: I'm wrong, I didn't see the control on the ground over on the left hand side of the schematic.

Usually I'm all for the npr but in this case it would be worth adding a relay that actually lets the PCM control the fuel pump like it's supposed to.

Yeah but the dealyo here (as Ray would say) was to get the truck running and save the customer (the garage) money. The garage can consult with the vehicle owner now they know what the issue is as to whether they would like a relay added.

Hi Ivan, remember sometimes a quick fix is often Experience at work. be sure to charge as such. the fuel pump relay is most likely going bad because of the inductive load of the pump and there is no reversed biased diode (snubber)to protect the contacts. I would add an external relay with the diode protection. Rich

Nice and simple solutions, but i my small mind there must be a reason for Ford want to control the fuel pump. Perhaps if the SRS are activated, perhaps in a frontcollision. Then the fuel are cut off. Just to prevent BBQ of the driver and passengers.😊😊 If this is the case I would have put in a external relay. 12 volt relay with 40 amp contact are cheap.

@@davidnull5590 Inertia switch will only trip in high G collision or rollover, the relay is for other cases. For example when you high center on something and it cuts the fuel line.

Great video, I have a fffF350 I put a Cummins engine in and it always sets a code for the fuel pump voltage low , I need to do exactly what you did on a different circuit , you made it simple. Thank you.

Let me start by saying I love all you videos Ivan. This on the other hand is a bad idea in my opinion, This should have had an external relay installed, The way Ivan did this, the fuel pump will not time out when ignition is on with KOEO. Using the circuit diagram it would have been a tiny bit more work to add the external relay.

You do not need to switch fuse boxes I rebuild them all the time and install a much larger relay for the pump. I also relocate the fuel pump module on the 04-10

By rebuilding the Central Junction Box, do you mean you take it apart and replace the internal fuel pump relay? If so, how are you able to add one that is much larger? or do you add an external relay to replace the internal relay? Yes, I think in the salt belt it is a little crazy that the OEMs mount the fuel pump control module underneath the vehicle. I would too also relocated it or protect it.

@@windward2818 Yes I remove the entire box and take it apart so I can re-flow all connections on the board and replace with new relays on the board (non serviceable ) and the weak relay for the pump is replaced with a heavy duty omron that has the same pegs but sits proud by another 1/4 inch This relay handles the heat better Also I replace all of the removal relays and clean the fuses. There is a reason those relays are there and by passing them can cause over heating later on of the wire and connections I also have done this for a guy who seen my other channel and he asked to have a replaceable relay added in which I did

That's what I mean, a flat rate guy, like myself, never would have gotten paid for all the time i spent on it, I would have walked away from it a long time ago, that's why cars like this sit at shops for a long time, nobody wants them. This was a great learning experience though and gave me more things to test for, before I walk away, and soldering was a good idea, if I'm going that far I'm going to add another wire long enough to reach another ground bolt somewhere. Good job on that Ivan, you got more patience then I do.

There is a safety risk here. If the truck is in an accident where the fuel line was severed the fuel pump will continue to run as long as the key is on, dumping fuel on the ground and creating a fire hazard. The ECU would normally stop the fuel pump as soon as the engine stalled, making a fire significantly less likely and less devastating. Your bypass would literally be adding fuel to the fire if there was one. The inertia switch should in theory trip, but those take a good shock to trigger. Depending on the accident it may not cut off the fuel. That said, still better than junking the truck over a stupid module. I would have integrated some kind of stall cut-off though.

@@billbarney4937 The inertia switch does absolutely nothing to stop fuel flow if one of the hoses to the fuel rail breaks. This fix needs a relay. $10, safer fix.

Nice. Jumping the relay was a nice way to bypass the issue. For an older vehicle I think this is an excellent fix. Watching your vids has provided me with a different way of approaching automotive problems. I had a guy at work that had an issue with one of his grandkids cars. Unfortunately he pulled the parts canon and threw out the original parts. I didn’t look at the car, but when he mentioned the issue of it not running after washing the engine, I mentioned to check stuff before the canon, since it sounded like it was on account of the bath lol. but they didn’t. replaced anyways. Ended up being water in the air intake and a wasted amount spent on a new throttle body. More people should watch your vids. It would save them so much. Even if you were to fix it the price of knowing the actual problem and not guessing is worth it. Keep up the awesome content.

Ivan… Amazon sells a Relay socket for the Ford P6STD relay, just like the other Junction box relays. Relay Socket / Pigtail for 5-prong Relays, CEC Industries AR502C. Use this pigtail to wire in an External relay and plug in a standard Ford Relay. Functions same as produced but relay is easily replaced.

When making a Y splice without cutting the straight wire, with vinyl electrical tape insulated, you can put a drop of super glue under the end of the tape, so the tape won’t get gooey and unravel after time passes.

Or try 3M silk (white) 1 inch bandage tape.It does not unroll will stay viable for a long time.Sticks to itself like the old friction tape.

Bro! IVAN!! You have NO IDEA how ON POINT your timing is!!! I can't THANK YOU enough!!! I bought an '05 3.0, swapped the motor (it seized at 99k) with a reman PowerTorque from O'Reilly and STILL have that dang P0171 & P0174, AARGH!!! Then I was reminded by your video here that the truck was involved in an icy spin on a bridge, no other cars involved, but the inertia switch (passenger floorboard between console and kick panel) was tripped and wires fried. Post collision, an aftermarket fuel pump, sending unit superchips MAF and dang Karen&Nancy hot air mistake. *FFSFacepalm* Can you please shoot me?? Nah, well, maybe... today tho, i plan on frankenflipping out a fuel pump,sending unit and injectors out of a 98 3.0, bc free so why not?! But what else do I need to pay mind to? I switched out that tripped collision sensor, obviously im a bit of a greenhorn, mostly paint and body, my Guy, I could really seriously appreciate some advice. External relay seems to be the (CYA) consensus... got a new bosch direct fit downstream O2 sensor because stft&ltft totaled 30%. I think I've got my submarine screendoor plugged with enough big league chew, but could you maybe hit it with a couple bazookas for good measure? (Tuck & Roll)

Not to be a safety Sally but with the computer controlled fuel pump relay bypassed there is power to the pump anytime the key is on? No 5 second prime or crank signals to keep the fuel pump on anymore, would that be safe?

Yeah. I think the PCM modulates the pump. It is not supposed to be going full time. A relay would be a cheap and easy and safer fix. You can buy a Bosch cube relay and pigtail for peanuts and wire it in like the factory could have. That would be the lazy and safe way. Otherwise I probably would tear the JB apart and solder in a new relay.

Interesting repair, I personally would prefer to add an external relay, but this works. I also like to hang a tag, or wrap a piece of tape on the bypass wire and write something on it indicating it's a fuel pump relay bypass, so futures techs that see it know why it's there.

Absolutely must add that relay. I spent several years in litigation support. As smart as Ivan is and he his clever , we cannot alter factory design without assuming the liability. And this is a potential multi million dollar liability. CYA CYA CYA. Install a relay! Please we don’t want a broke financially enslaved Ivan channel next.

Remember Ford has a history with liability , Hint Pinto. Although that was not this defect. Still you can see why they may have added extra “ layers” of protection against liability due to fire after a crash. Add it back in.

@@Horatio1886build the pinto was a very, very minor problem that sometimes when hit in the rear would leak gas and rarely have a fire. now the ford cruise control fires were much worse and could happen while just running down the road, and even worse are the ignition switch fires that can happen at any time the truck is sitting turned off, even weeks later. here is a pretty new ford pickup, it could be called, Death of a Ford. did the dog notice something about 1:24? hazards start flashing 1:49, horn goes off at 2:09, headlights at 2:39, guy opens door at 2:46,... its too late to even try to move it now. this is not a new thing, it has been happening for decades, probably before most people commenting here were born. people have been killed because their ford truck went up during the night while parked in the garage. and ford KNEW it was a problem and did noting about it. if you have a ford, do not park it near a house or other structure, or other vehicles. so, who wants to get a ford EV?

Great video I had the same issue on my stepfathers 2002 f250 superduty v10. I put an external relay by fuse box felt safer that way also I can replace relay and have a testing spot for future. Worked good but the secondary circuit high code is still there. Doesn't set light and runs like a charm. Had a tough time confirming fix cause of fuel gauge issues one I had didn't have adapter. So I rented one from autozone. Car was running, revving up battery voltage good but no fuel pressure on gauge reading. Didn't want to take out on road cause I used up free tows and didn't want to pay the high tow bill. So I got one from O'Reily's and same thing. It needs a certain pressure just to start I thought. So I ordered one from Amazon but adapter I needed was damaged! Lol so I go to harbor freight and but one there and it worked. Had fuel pressure on readings and it was perfect. So I say all that to say be weary of rental fuel gauges. Might end up with a new fuel pump when not even needed.

I've got a '96 3.8L Windstar (I can hear viewers saying, "Oh, sorry about your luck."), that's been sitting at the shop for about 19 months. Began with a sort of cutting out between 50-60 mph, but ran fine the rest of the time. Finally began getting worse, especially when climbing small hills, and finally started dying at stops, and hard to start. Toward the end it just started jerking like crazy going up hills, but if you put the pedal to the floor it would straighten out until you went back to normal driving speed. Codes are pretty much confined to misfires. Shop has replaced everything related to what he thinks could be the cause, but hasn't torn into the engine itself. Fuel pressure was steady, can't find any vacuum leaks. Could use a suggestion on where to focus my attention, other than finding another vehicle, lol. For those wondering, the mechanic is a friend who just tinkers with it in his spare time.

currently there are 354 experts who all know the countless pitfalls to this repairing this vehicle. WHF have they been for the past 6 months when this thing ws "beached" .. I have a similar crap with a european ford . This guy zoomed in on the problem and more importantly the cause of it, right away. Majorly P O'd loads of experts who haddened a clue what was the matter. Great job PHAD. GREAT JOB and no big fuss, job done,done.

Ivan, please tell me this was a quick bush repair to get the truck home. To do this safely, the fuel pump relay must be replaced, not bypassed. An external relay and socket would do the trick nicely. You don't want the pump running continuously key on engine off because if the fuel line breaks while driving the ECM can't shut off the pump to prevent a huge volume of gas spraying out all over the hot engine creating a fire risk. It's unlikely but not something you want to be liable for.

Leave switch on for a while and it possibly will set high code because computer will make command for a few seconds and turn off pump if engine is not started and running. I have fixed many of these fuse boxes and keep one ready to install in stock and swap out and repair the other and put on shelf. It use to be so common but could wire external relay like tipm on chrysler's, dodge models

Yeah. The concerns of safety really hit me hard. Allowing the pump to run continuously would be a bit nasty in a KO-EO situation. I think an external relay added in would be the best thing. Inertia switch aside. A key switched relay controlled by the engine electronics. Definitely. Reminds me of a copycat guy who installed an electric booster pump in his muscle car. Like I did in the few I had. He went to a car show and left the accy. switch on. Big mistake because that's the circuit that the pump was wired into. After a few hours with the radio on he got in to go for a ride. People tell me vividly what happened then. A Chrysler 426 Hemi with 2 4 barrel carbs. When he hit the starter. There was a loud "THUD" under the hood. He popped the hood before the fire under it could bake the paint and someone came with a fire extinguisher. The valve covers were warped. A few cover bolts were blown off flush with the cylinder head. The dipstick launched out. And being a Hemi with plug wires in tunnels. Were blown right off of the plugs. A big mess. The engine after repairs had a rattle that he never was able to get fixed after a teardown. New engine with Keith Black parts. All for a ten-buck relay and proper wiring. Me? Electric pump wired into the oil pressure switch with a relay and tickled by the ignition switch in start only to give the relay coil some pixies. No oil pressure, no pump. Until the starter is engaged. Yeah. I think an outboard relay at the very least would have been almost as quick. And much, MUCH safer. But you do amazing work. This one made me think. So after the fix, when the ignition switch is on and when the engine is not running the pump is running ? If yes, then maybe adding the "bypass" relay would be a better idea. Of course I'm assuming in normal operation ( before the fix ) the pump only primes when the ignition switch is first turned on and then turns off if the engine is not started.

Very common issue on these trucks. Other weird electrical issues happen on these as well due to a windshield leak that gets that same fuse block on the passenger side footwell all wet.

YEARS AGO I worked as a mobile factory mechanic for a pump maker. We would roll out and perform repairs and we also did a lot of new pump installs as well as all the warranty work in our area. On a rare occasion we would get into a problem we could not solve. After the first tech threw up his hands out service mgr would send our best most experienced tech to take a look. On a rare occasion even he was stumped. But we NEVER gave up and told the customer it could not be fixed. What was done was we called the factory and talked to engineering. Sometimes they had some suggestions for us to try but a couple of times not even that worked SO an engineer got on a plane and met with us and went to the customers site and we ALWAYS either got it fixed OR we swapped out the entire pump for another new one with the defective one being shipped back to the factory where the engineers would disect it in their lab. BUT, we NEVER walked away. Thats bad for future sales. FYI-these pumps were pretty sophisticated. They were computer controlled with a satellite uplink and internet connection. The basic pumping part gave us no problems. !

Isn’t the fuel pump relay there as a protection. With this jump the pump will run when ever the key is on. If the car stalls it should shut off. That’s what the fuel pump relay is really for. Like for instance if the fuel line were to become compromised to the point where it leaks causing a stall it will continue to pump fuel out until the key is turned off.

If you use CK automatic wire strippers (there are many versions of this) you can strip a section and connect another cable in seconds. It cuts, grips and pulls the insulation in one movement without cutting the conductors.

My only thought on this is, is there any condition where the computer needs to shut the fuel pump off? Like saving the cat or anti theft???

That works, but an external relay using the same circuits would be safer and working as designed. Like Mopar did with their TIPM external relay kit. No rpm no fuel pump.

Reminds me of Chrysler's TIPM. Relays should always be replaceable just like fuses. It's a silly design, good diagnosis.

I would say to tie 270a.10 to the coil and pole of a relay, attach the throw to 270k.3 and the other side of the coil 270b.12. You may log a relay failure code if the fuse blows, but you will maintain pcm control of the fuel pump, and fuse protection of the heavy load of the pump. It only takes one more wire. If the fuse blows, the PCM has no control in the OE scenario either, this is a fail safe state that requires fuse replacement to recover. The fuse could also be moved inline by connecting one between the coil and the pole,if nothing else is on Y. If you're brave, you could then bypass the one in the box. But there's some rare chance that something in the original design or mice cause an electrical fire in that circuit and someone tries to say it's because you tampered with the fuse F2.34a.

That's so crazy, I literally just did a bypass like this for a customer Camry yesterday. However, I told him that this is only temporary and he has to promise me to buy a replacement relay (on Toyota it's an unserviceable cartridge with multiple relays inside, atleast the cartridge can be replaced) because in the event of an accident, the job of the Toyota circuit opening relay is to open the circuit to cut off fuel. He agreed but I don't think he's buying the relay lmao. Still gotta cover your ass though.

You know we love you man. But I watched the video three times because I couldn't believe my eyes. I have to agree with most critics here. It appears that the inertia switch as well as the pcm have lost the designed in safeties and controlability of the fuel delivery. System. I own the same vintage vehicle and I would prefer a new junction box or wiring in a new delay externally. Chances are it will never matter. But if or when it did it could create a perfect, adding g fuel to the fire scenario. Peace

Well done, Ivan! Clever way to bypass an absurd problem "invented" by Ford! Initially I thought you would install an external relay, but when you said "no parts required" and shown the diagram, it's a perfect solution.

It's not a perfect solution. Any time the vehicle has any service requiring key on engine off the fuel pump will run constantly. Run out of gas and leave the key on and the pump runs dry. If you run out of gas and want to push the vehicle or flat tow it the key must be on. If you run out of gas and call for a tow the tow operator will turn the ignition on to turn the wheels, load the vehicle etc, and the pump will run constantly with the key on, running a liquid transfer pump dry is never good for the pump.

Thanks for all the videos. This fix is one I’m not happy with, it bypasses all the safety features to prevent fuel 3:42 flowing in the event of a collision and endangers the occupants of the vehicle.

Did you drive cycle the vehicle to make sure all the emissions monitors would set with that repair? I would be worried about that...some vehicles that have an ecu controlled fuel pump would not be happy about this. This may be old enough it doesn't care. Appreciate your videos Ivan!

I worked at a body shop back in the day. The inertia switch would sometimes only pop up half way. Can't tell you how many times i had to reset them .

Guy towed in a Landcruiser here for me to look at, maybe 6 or 7 months ago - crank no start. I didn't bother doing anything beyond giving it a quick crank-over. Ears diagnosed no fuel going to engine. I told him it needed a new in-tank fuel pump. He said he needed to think things over... okaaay... Off he goes with his jeep.. Fine by me. Pal who works at another garage rang me there earlier today to tell me that guy went to his bosses garage that gave it a twirl with their scanner - said it needed injectors.. that didn't work so they fitted a new high pressure fuel pump.. then a new ECU....then they pulled the head as it had "low compression...".. It sat there eating new parts till yesterday, lol - which is when they fitted a new in-tank fuel pump & the vehicle fired right up. I kid ye not. Guys bill is seemingly in the several thousands. I asked Pal wtf the story was?? Yer man said he thought I was too rough looking & hadn't even bothered scanning his vehicle, lol.. which is why he went elsewhere. I did lol a bit tbh..

I've tried jumping the relay under the hood which starts the vehicle, but it won't stay running.Only runs for about twenty minutes and shuts off. This looks like my fix.

Is the fuel pump PCM relay control there for an Immobilizer? Chrysler from that era used the PCM to shut the fuel off if it didnt see the ok from the SKIM module if I remember correctly
