Maybe have a fire extinguisher on hand when welding near the waxoyl areas just to be on the safe side. Glad to see it isn't so bad on the driver's side probably because it was not in the gutter so much.

This was great to see Matt, some more progress on the Crown Vic is always good to watch, this one ends on a happy note that the driver side is nowhere near as shot as the other but there is still plenty to be done. It would be great to see the car back enjoying the open road in the future, she sure has been through quite a journey since the discovery of the foam monster bodge. Back in the day buying an older car was a lottery to se how much of the car was P38. I used to carry a magnet to check.

Sterling Work Matt. Puts me in mind of the fantastic Smiley Face Ford Transit at 7 to 8 years old on our salty roads. The strange thing was that a van with 60,000 miles needed parts of the chassis legs cut out and replaced with new sections wheras a similar aged van with 160,000 miles only had superficial rot along the sills, front wings and door bottoms. Go figure, does the extra mileage clean off all of the road dirt from the underside??

Welding outside, Dave’s Garage who is building an escort Mexico did a test and found that unless the conditions are absolutely calm & still then flux covered ( gas less welding wire) produced the best results

Oh yeah- check inside the trunk where the drains are. They get plugged with dust/silt and then water sits in the join between the trunk floor and the fenders. The trunk carpet hides this area really well unless you pull the carpet out and look down there. I really wish I could post pictures on here to better explain this! The big flexible bumper covers really hide this area well from outside too.

larger gas bottle was the best move I ever made, and I only went for the smallest Hobby weld size ( Hobby weld nearer supplier to me than Adams and have a gas mix I prefer) lasts for ages and with a better regulator makes for better setting of gas flow, plus you can see how much gas you have left.

Regarding foam, Jaguar XJ's had all their hollow parts filled with foam to make them quieter. However, it made them rust quicker and the foam had to be removed before they could be welded.

From the gas point of view, (Welsh) Dave's garage has been pretty pleased with flux cored welding wire...just reverse the polarity of the feed wires and you're away.

Do you need help sourcing body panels? I have this car’s sibling (Mercury Grand Marquis) that lived its life in Minnesota so it’s pretty crusty underneath. I’ve been collecting panels for mine so it’s not difficult. There’s actually a few places you can get fenders/wings and they made so many of these there’s quite a few in scrapyards still. I just found your channel so how about the intake manifold? Have you had to replace yours yet? There’s a few known issues with these but if a hack like me can fix it myself, you shouldn’t have any trouble! Love the channel, keep on having fun and sharing with us!👍🏼

If working outside, you can get a heavy duty gazebo to give some protection. I have a Gala Tent, commercial grade with weights to hold it down. Got mine second hand but worth having around.

Greetings from Glenn in Cleveland Ohio USA! I have never seen one these Crown Vics so rusted. The reason it was more rusted on the right side is because when the roads are salted in the winter, all of the salt and other debris is thrown to the curb (right side of the road) The right side is driven through salt puddles and slush. Right side flat tires are more prevalent as a result of road debris.

The Aussie Ford Falcon et all had expanding foam added to some of the box sections from the factory so they could get a few stars when ANCAP was introduced in the 90s.

@@LeftIsBest001 it's just something that I remember reading in Wheels or something back in the 90s. I think it was the model after the EA. It was only the front pullers. Before ANCAP Australian cars were poor on safety (with the exception of the HQ Holden) and both Falcon and Commodore had to improve fast.

Stop messing about with those small bottle and look up Adams gas and get a bottle from them loads cheaper, all you need is a regulator and I had a pipe adaptor. It will cost about 25 for the regulator and less than 10 for the adaptor and the gas depends on what size you choose but even the smallest one last loads longer than those small bottles. You do like cutting small bits, if you make them larger you get cleaner metal to weld to do it might be a bit more welding but it's nicer to weld so actually quicker and easier. Also I suggest you put masking tape on the door to give a bit of protection from splater or grinding sparkes etc. and if it were me I'd jack the car much higher, ideally so I'm sitting to weld rather than lying down, comfort is very important for good welds, and stop alot of aches etc

On quite a few American cars of the 70's and 80's, the windscreen water drains down through the A pillars and along the sills to an outlet at the rear of the sill. This outlet gets crudded up and water stagnates inside the sill to accellerate rot. The insides of those sills are also just bare metal with no protection. If yours is one of those cars, it is best to block the top drain and let the water fall away over the inner wings onto the floor. This stupid idea was supposed to stop rust with a constant flow of clean water through the sills. Filling with foam will make the problem worse.

That largely depends where you are and who you’re buying from. Pennsylvania is generally a far better bet for used cars than Ohio.

just as many crooks in the UK as in the US. What most of the US is missing is any equivalent to the MOT. Check the wikipedia page on "vehicle inspection in the United States" but it's basically the states with "periodic safety inspection required", especially those like Virginia with an annual inspection, that you want to be buying used from unless you have very good access to the car to inspect it yourself or have someone inspect it for you.

Why dont you weld with flux core? Especially as you seem to usually weld outside. Wire is a bit more expensive but easily cheaper than using gas overall.

I've done it with flux core because it's all I had. Frustrating to use and very dirty welds. Metal has to be very clean for best results. I'm with you on the 2 grinders as it's a ball ache changing discs.... would love a welder like yours but we can't have everything 😭👍🇮🇪

I've used flux core loads and had some great results, especially outdoors where MIG would be challenging.Takes a bit of practice but can give very strong and clean welds. Horses for courses I guess.

I couldn't afford a decent mig so then Lidl were selling flux core and I bought it, I found a brass brush cleans up what I'm welding as I go along. The amount of smoke and filth it makes 🙄 Best bit about it is it's cheap like me 😁👍🇮🇪

Oh, you've got to be feeling good about that sill not being as bad as the other side - I don't think we saw the characteristic grimace of "that didn't work out as planned" all video, mate! I'm ever so glad though (about it not being as bad). A few small patches, a couple of reconstructed end pieces and a lower front wing patch and you're done! Probably a good thing you haven't put the sill cover on the other side as it gives you an easy reference to what you did last time if needed. Just one observation - I'd cut the outer sill hole slightly bigger than any inner sill patch needs to be so that it makes it easy to weld the new steel in place.....but mate - what a comparatively easy job, eh? Of course, I say that and then Murphy comes along and waves his Wand Of Despair..... I'm no stranger to THAT happening either! I'm sure the bugger has season tickets to my right shoulder when I am working on one of my own classics! Great to see such a huge grin on your face, mate. I bet you never thought you'd be happy about having to deal with sorting rust, eh? Haha! I hope it goes swimmingly from here on in and the beast is back on the road and burbling its happy song in your ear as soon as it can be. A V8 is a special thing and its unique sound is something us blokes find anthemic and a source of much soothing. There's not much that beats it when you're out and about.... All the best, Matt.

Matt, you do know that moisture have already gotten between the two steel layers, and the rest have already started, even if you don't see it? Patching this up will only delay the rust. This needs both layers of steel wholly removed and welded again.

More wire brushing and cutting preparing for welding l am surprised that the box framed chassis isn't rusty were as with the pick ups there box framed chassis rusted away especially in the rust belt and Toyota spent billions of dollars replacing the chassis on there utes

Wow, this was horrible, and you say the other side was worse? If you (or others) are buying and shipping vehicles from the US, stay away from any of the rust belt states (most of the north eastern/north central US). Any states from California to Florida on the Gulf coast tend to be pretty rust free. I have 2 CVPI's that were both from Texas, one is an '03 with 112,000 miles, the other is a '11 with 180,000 miles, and only the '03 has a little rust on the roof where the paint peeled off. Frame and rockers are just fine.

The old girl is still a cool car and worth all this time and effort. But we really should be all that surprised by this level of bodgery because if you have ever watched a KZbin chanel called 'Just Rolled In" you will soon learn not only how appallingly some American drivers maintain their vehicles , but also just how bloody unscrupulous parts of the US garage trade can still be - worse I think than you would commonly find over here nowadays. A case of 'buyer beware' I suppose.
