I made a cast aluminum and lead hammer using multiple 3D printed molds and patterns. A lead hammer is useful for 'persuading' things where you do not want to leave a mark. You simply recast the head when it needs it.
I think the noir theme came from the narrator's voice in my head every time I said the word 'hammer'... something different!

@@gattonpc Not really, sometimes you need a soft headed hammer to prevent damage to an item like a casting such as an aluminium or a cast iron cylinder head. You can get aluminium, copper and plastic hammers for use in different applications.

Hi Brian, try the next the hammer head with pure zine and copper in parts of 97:3. This is non toxic, melts & casts perfectly well without significant shrinking. Looks superb and suits the same purpose as well. Great work. cheers Herri

Just found this on Reddit Grunblau December 27 2019 I am still around, still replying to KZbin comments, etc... I had an opportunity to play with robots and to help setup a multi million dollar dream fabrication lab for a wealthy entrepreneur. This ended up taking over my life for two + years. Okay, try to imagine... Being 100% committed to a job for 15 years, boss dissolves 2 person award winning architecture firm to become a tennis club owner. Start my own company, teach and continue to do videos on the side. Opportunity comes to develop housing with Habitat for Humanity and possibly teach full time at local university. Suspend my company to pursue. Year later university suspends new hires and lays off all adjuncts. Get a job at a tech company building/running a digital fabrication lab. Work 12-14 hour days, suspend making videos. Zero life/work balance leads to questioning priorities and life choices. End 2 year contract work with tech company. Couple months and a pandemic later, I am typing this response to your comment... Oh, last week I bought a one year subscription to Adobe Creative Desktop, so I guess we’ll see ;)

@Drog .NDTrax Sorry I phrased that wrong, I meant to ask what kind of material does he work with that would cause toxic exposure? I know Brass can be toxic if you overheat it, but other than that aluminum casting is fairly safe right?

+Owltruism They are an on going project... I am working on getting them produced at a local foundry. I took a break from them to do some other things. I have footage of how I cleaned them up and polished them ready to go. I just need to finish the box or design a production version box since the one I started making would be $1000+ just for the box!

Hey Brian, does chlorine (bleach - which is what accelerators use to cure ca glue faster) - does it make the ca weaker or stick less, brittle, soft, harder? Thanks in advance!

I try to only use accelerator when absolutely necessary. It can make the CA glue exhibit some weird properties like cracking, turning white, etc…

What happens if you use cured sodium silicate silica sand as green sand? It's too solid? But could you use cured silica sand instead of plaster for a die cast sort of mold?

All methods have their advantages... Sodium silicate is fairly sturdy if mold parts are moved around (think sugar cube). This also means it is a PIA to demold. Plaster is great for detail and when used in investment casting, it can allow for undercuts. Sodium silicate allows gasses to more readily escape than plaster but it will not produce as good of a surface as Petrobond, for example.

isn't lead a soft metal? which means the hammer head will just deform and have holes in it if i try to hit a nail with it ?

The hammer is made of lead so that you dont damage delicate things while beating them, like bearings.

It's not for hammering nails. It's a dead-blow hammer. Most dead-blow hammers are made of polyurethane or brass. They absorb the impact and don't bounce.

Anything you scratch in the sand parting face will transfer to the other side. I drew an X in the sand parting face. When the other side is formed, that X is also formed. This gives you a reference point for cutting the runners in one side of the mold to meet up with the sprue in the other side of the mold. Hope this helps!

Yeah, I was wondering that too. Lead is kind of on the soft side depending on what your hitting I'd think that hammer would get dinged to hell fairly quickly.

Draskinn machinists use lead hammers all the time for moving and aligning parts in lathe chucks and mill vises. They don't damage the parts and are a sort of deadblow hammer. When the head becomes too beat up, you remelt and repour the head. The handle can be reused over and over. Craig

lead is very toxic and dangerous to work with and so is plastic. i suggest making all of your hammers out of gold.

No, that would not really work with what such a hammer is meant for. You need a good amount weight but a soft material. A lead hammer is the best but, well, made from lead. Copper is also a possibility (we use copper hammers) but you can't make them this way.

Beautiful work! How big healthy concern is the lead in such tool? I'm asking because I really don't know. Lead just has a toxic ring to it, but I don't know how dangerous it actually is in practice :)

+ Von Antero the health risk really depends on how much you can resist the temptation to eat the hammer. Some struggle more than others with that.

Wash your hands with abrasive soap. Regular soap doesn't remove all residue. Transfer via clothing and shoe soles is an issue. If you overheated the liquid lead, the vapour is very toxic. If you get a hint of sweetness, it is too late.

Great result and an amazing finish. One question, what can this hammer be used for as lead is pretty malleable when hitting other, harder metals? Or is this hammer purely for aesthetics?

That was fantastic! Great to see the homemade sand rammers in use:D If I have to suggest something it would be to turn your camera to manual focus when you do work that you want to speed up. That way the focus would not jump back and forth.

+hans peder sahl Thanks. I experimented with that a while ago. For my current setup autofocus leads to less 'I moved one inch closer to the camera now the last 5 minutes of me pulling the pattern out of the sand is out of focus and I have to reshoot the whole thing' surprises. I would like to get a better camera that doesn't rely on so much on digital focus. Until then, the trade off is refocus twitches unless I have a stationary focus...

Pro tip: Pouring acetone on and plastic gives it a great finish, almost perfectly smooth.

What did you use for degassing agent of the molten aluminium in the crucible? Baking powder (sodiumbicarbonate)? Have you checked the porosity? Did the degassing work well?

I was going to ask how he makes his audio sound so...? 70's? But the last 20 seconds clinched it for me. A large bump in the midrange with very low bottom end and top end! Thanks!! Also, maybe a decent mic? I'd still love to know the actual process and if I'm close tho.

I really like the song you used in the into and outro. Fredrik Knudsen also often used the same one in his Down The Rabbit hole videos (frankly, they're practically speaking mini-documentaries), so I instantly recognized it. Fantastic work on the hammer itself. Came out looking very nice. I hope you remembered to polish those hammer faces.

Really nice, but... Always make the head mold in aluminum. Store it with the hammer. When you beat the crap out of the hammer, (and you will.) just cast a new head. I want one. If there is anything to wine about, it might be beneficial to make the alu-casting slightly thicker around the head, since it will have to deal with the force, over and over. But it looks so sexy...

CA glue, but i'm wondering about wood glue, for something like this, it should leave a very nice baby bottom smooth finish. And, it's less-a-pain in the derriere to apply.

Wow that is awesome. I'd love to get into that kind of stuff some day, but I need shop space first. I'm curious a wheel hammer is very similar to that but with a brass head. Since I know brass has a higher melting point than aluminum, would it be possible to do the same thing by casting the brass first and then the aluminum handle? One of my dad's favorite tools is a Proto wheel hammer from the 1960's used at the Indy 500. I'd love to make him sort of a modern recreation someday, as wheel hammers get pretty beat up as you use them. I love your design where the alumum goes all the way around the head.

Brian, I am going to ask you this with respect because I have a manufacturing and prototyping business and I do the same thing. Are you procrastinating from doing Lost wax. Its a scary multistage process with a lot of points of failure. God knows the amount of scrap I produced when first doing it but it will be everything you wish ti to be when you do it. I have some tips for it. Would love to skype you about it some day if your up for it.

I was wondering why you use CA glue for final surface finishing on the 3D printed parts instead of a self leveling/filling spray primer. Is it just an issue of durability when making the sand molds?

The roads are covered in the new Zinc wheel balance weights...much safer than lead....and iron is nearly as eavy as lead.

Would a permanent mold out of aluminum work? I mean, if u cast aluminum into an aluminum mold, would it be really difficult to remove (wouldnt they bond together?)? Or wouldn't the heat from the molten metal cause damage over time to the detail on the mold by melting a layer off each time? I thought of doing that myself but I figured it wouldn't work very well. I'd like to hear from someone who has done this. Might give it a try

totally new to casting, still in learning mode before I even build a furnace. If you don't mind me asking, what was the liquid/oil you used to mix with the sodium silica sand?

Nice work! You should really consider making a permanent mold though, if you plan on using it, lead hammers get mangled much quicker than other soft hammers - its why hammer manufacturers like cook sell the molds.

Definitive nicer looking than mine, but i only invested two hours, a can, a pipe, some lead and some screws. I'm too impatient. :-)

That's a mighty pretty hammer. Well done. The thin aluminum walls of the hammer head remind me of a question I've looked into but haven't been able to find an answer to. Maybe you can help. I work at a rotational molding plastics company. The aluminum molds that we turn in ovens are made from thin wall aluminum cast to match a wooden plug CNCed to our designs. My question is, how are these molds made? How does a foundry create a mold that is roughly 1/2" thick and account for the pattern on one side that will become the finished shape and the mounting features on the other side. My guess is that they use some kind of material that is lost in the casting processes. What do you think? Thanks
