I had the same problem. I thought about using JBWeld, but instead, I decided to drill a tiny hole on the outside of the lever lobe, and used a tiny screw to screw in. Only a very tiny piece of the head of the screw protrudes and makes contact with the plastic head of the micro switch, thereby eliminating the gap.

this problem could also be caused by a master cylinder not returning the plunger to the proper position, if it is sticking the dust boot for the plunger will not contact the brake lever. I had this issue on a recently purchaed bike and found the master cylinder was full of goo and crap so cleaned and rebuilt master cylinder.

You don't need to disassemble the whole assembly, simply remove the brake lever only. Its as simple as removing the pivot pin (but there's a circlip which needs to be removed off the pivot pin first).

Hey Simon, Thanks for the tip, I have done that before, nearly lost the circlip as it shot off :) Since this video I have replaced the plunger unit so the "Bodge Job" has been done properly!

I've seen a lot of guys using a dab of 2 part epoxy (J-B Weld), or a little dot of hot glue, right there on the brake lever.. since this is such a common failure, and almost impossible to get a replacement.

horrible design flaw by harley, why they would have metal in contact with thin plastic like that is beyond me, mine did the same thing
