This is really good to know. I think you'll find that with 35" tires, added weight, and no regear, stress on the steering rack and drivetrain go up quite a bit. Stuff starts to bend and break offroad more often. You've gone beyond what the engineers at Toyota envisioned. Once you hit 34" tires, it takes the same amount of effort as fitting 35's. I have a 2016 4R and went to 33" Pizza Cutters (255/80R17) on OEM TRD Pro wheels. Offroad traction is amazing. I kept the lift to 2.5". I did not need a BMC or trim inside the wheel well. Nothing rubs. Because of added weight with my loadout, I regeared to 4.56. After the regear, the truck became more responsive, and I gained 2 MPG. My components are happy. A friend of mine went to 35's, BMC, more weight, etc., regear and Magnusson. Between the two, it feels like most of the performance gain came from the regear. Yes, his truck is a little quicker. At an additional $10,000 for the Magnusson, plus the cost of the body work, plus added maintenance, higher fuel costs, the increased stress on parts he has from the 35's and the Magnusson aren't worth it to me. YMMV.

I am in that place where I have been considering going to 35's. And yes, we intuitively knew what you just proved. The move was more than ego... (We just think they look awesome) . AND, from what I have seen 35's simply perform better offroad due to the larger diameter, increased ground clearance... I am intrigued about the last comment on maybe not needing regearing. As I just watched a vid on it being necessary. The COST is the deterrent, for me at this point. Getting into a 23' with 21K Runner TRD Pro with offroad package was steep. But I love how she sits now. I was focused on setting up my 2013 Taco. Running 33's now and also like its stance. So no real rush. And I am more into overlanding. The years of mud bogs, rocks and knurly off-roading I got out of my system. I know these rigs are capable, now with nothing to prove... I am more into just being out there, sharing the experience with loved ones and building memories which lets face it, we can't buy. I want to hear when my light dims... Hey Dad remember when!?

Definitely. The big tires are heavier and take more energy to spin, and screw up your gearing so that your engine is not operating in the RPM range that it was designed to. Plus, the crawl ratios on these trucks aren't great even with stock tires, so gearing is a help in that aspect as well.

My FJ is on 33s and this analysis continues to discourage me to go with 35s for overlanding. Plus I don’t want to re-gear the FJ with 35s.

Have you thought about retuning? It might be a badge over the actual issue but I heard it does the trick and reasonably price. Curious to see what other's think.

Re-Gearing is definitely the proper way. Besides putting your engine back into the proper operating RPM, it helps the crawl ratio. Even with stock tires the crawl ratio on these things is not great. Cold air intakes and exhaust are basically useless l, you get high RPM power with those, which is not what you need in an off-road vehicle. And you could re-gear twice for what a supercharger cost, and even then you're still not in the correct RPM range. Or think about drag race cars. It's a different application of course, but they make loads of HP yet still run gearing match to the engine's power curve.

Yes, without a doubt. I just put 5.29s in my truck 2 weeks ago and went on a 100 mile trip. I have 34" tires and it is a night and day difference in available power, gear shifting, and my gas mileage increased by 2 mpg over 200 miles.

"Regearing might not be worth it". Such an unproffesional comment and advice. Going to 35s affects your crawl ratio offroad if you value your offroading. Also with the 6 speed gearbox, it's harder for the taller gears to engage on the road, will engage at higher speeds, and you use more fuel at normal speeds before that. Rehearing is definitely worth it. Don't fall for the bank factor of fitting 35s, do it properly. Your vehicle will thank you and you'll have a lot less stress of the drivetrain.
