Gas can permeate the pores in the metal which is why the tank popped off. If you pressurize the tank with a few psi you can spray soapy water on the tank to look for leaks. Don't pressurize too high unless you want to turn it into a frag grenade.

Welding on any container that has held volatile petroleum distillates can become a bomb. Displacing and replacing the atmosphere inside with an inert gas or even filling it with water and tilting it so a small air pocket is where you're welding it can prevent a bad surprise. Always make sure it's vented.

Is 2 weeks really necessary for all the rust to dissolve? That long in 30% hydrochloric seems excessive, after all it does dissolve iron as well

That bike must have been mint before it was laid up....look at the condition of the underside of the gas tank that never ever gets cleaned.

That was a slightly dented area I filled with Bondo and I guess I forgot to sand it all the way which really sucks, you can only see it at certain angles though.

On video the tank badges look like black strips. Consider painting silver between the letters or a third color that you may use on the bike.

I have a GT250 and a GT500 that both need petcocks. That one you have looks pretty new. Did you buy a new one? These videos are VERY encouraging!

Looks great, though I would recommend not painting the Suzuki emblem words black, usually the letters were silver/metal. Other than that, I'm hyped to see this thing come back to life!

Your problem is that you used Muriatic Acid. It not only eats rust but also affects healthy metal too. Instead you should have used either Evaporust or did fuel tan electrolysis to minimize side effect on good metal
