I think that he talks through every piece in order and its orientation so that he can reassemble in reverse order to how he disassembled. Haynes manuals were bibles though for older bikes and he he if you did it right there was nothing left over. It’s great watching him I must say 😮

It’s not that bad, they’re all different but still all very much the same. Take pictures and notes of things you may not remember and lay things out in an orderly way and you’d be surprised what you can do. There’s always gonna be specialty tools needed for some things but if you’re creative you can get away without having to buy some of that too.

That was standard when I was doing this type of work. Even if the customer didn't want it, I'd insist. After all, if the bearings failed after I fixed it, the customer would always blame me, and that wasn't going to be a reputation I was going to have.

That's the third one of these shit boxes that I've seen in the last 6 months with the same problem. You got lucky and didn't mess up your transmission gears. The one I fixed 3 weeks ago needed 8 gears/sprockets replaced. Sad thing is someone paid $15k for these things and I feel it's a manufacturing problem. I think the bolts start backing out from the plate that was lose on yours and that makes the pinion gear loosen up and blow it all to hell. Parts aren't bad but one of the parts I ordered was on back order and ended up waiting 5 weeks to get it. I put it back together with all new bearings and good ones at that. Those ended up costing the most out of the parts. You got a good deal at $3k.

The smoking gun with the UTV is definitely the ripped out hitch receiver. Probably when the gears locked up it quickly spun the nut off. Also, you need a solid top work bench. It must be pretty messy when fluids leak between the boards.

What amazes me is the dealer mechanics equated gear grinding to a clutch problem. Those are some stupid mechanics. Most mechanics at dealerships have no idea how to diagnose or disassemble a small engine and give up like they did here or replace the entire engine and trans if under warranty. Very good for you because of the deep discount. You are an actual mechanic and keep it up.

I have a feeling whoever assembled that section simply forgot to go back and torque all the fasteners. Being finger tight it was only a matter of time. Hope you can find parts for it.

Someone was thrashing the hell outta this thing, drug it out of the mud then hosed it down..took it to the dealer and said " hey man I was cruising a dirt trail with some friends and pow it just wouldn't go".. probably a much different explanation or just a hey idk what happened. Repo unit or stolen maybe..but definitely rode hard.

Thanks for the deep dive into that engine. If those spiral bevel gears are "cheap" it will be a true testament to modern machinery and manufacturing. Despite challenges with tight hardware and the need for a few more specialty tools for the ever growing collection, this should be a good deal in the long run.

My second bike was a a 70' Kawi 100 Trail Boss 100 10 speed when I was 14. At 16 I got a 72' Honda SL125. at 17 I dropped out, got a job and bought a 74' yamaha DT250... the rest is history

The heat may have done more than you think. If I ever have anything stuck like that I immediately go for the torch and most of the time that will do it. Depending on if there is seals and things that can get damaged you sometimes gotta be careful and precise with the heat but it most of the time it can’t hurt to try 👍

The nut backed off of the pinion shaft at some point in the past but the pinion gear was still on the shaft and slipped off as you took it apart... it physically could not have come off on it's own and the UTV would not have moved and done all of the grinding and jerking if the ring and pinion weren't still in position turning against each other.

Excellent video, hope you can get parts to fix the UTV, and that little Kawasaki KE100 enduro bike looks and sounds great. It should have a 5 speed gearbox in it, and do put oil in the oil injection tank and use it! Kawasaki 2-stroke oil pumps are reliable, you can trust it. I couldn't help but notice that it lit right off with 1 kick when you put some gas in the tank, that says a lot right there. Keep up the great work, Joe!

I love your videos. Many years ago i was a car mechanic. The only thing i would change i think you pay about 20% to much so what ever your going to pay take another 20% off. I think you'll find they take it or very close to it. I was good at buying and selling awhile back.

I have a neighbor that works on his own ATVs and snowmachines and when he can’t get a clutch or nut off he comes over and borrows my 1/2” Dewalt impact that has 300 ft pounds of torque. It has never let him down.

Good tear down. The only thing you have to worry about is the bearings being damaged from all the metal debris getting into them. Oil on bad bearings can make them feel good, but after you wash them out they'll sound and feel really bad.

Joe good job. When primary if fighting you pack the hole with grease and then drive in the bolt. Hydraulic pressure will release it.

That little 100 reminds me of my 1966 Yamaha YL-1, twin jet 100. Used to top out around 40mph. I rode it, many a time, from Nashville Tennessee to Greenville Kentucky to visit my granddaddy on his farm, in the summer. Felt like a world explorer😊

The fact the hitch was torn off, it’s clear they pulled something way too big for the UTV and stripped those gears in the transmission. They didn’t want to tell you that, I’m sure.

Check out your gear housings very carefully for hairline cracks , especially where the shaft goes through the case , It looks like a small hairline crack . Great content you do. 👍

What year is the Kawasaki 100? With the help of my father, I purchased a new 1971 Kawasaki Trail Boss 100 cc G4TR with the Hi / Low dual range transmission. I think it cost about $500 brand new in 1971. My dad told me that if I saved up half of the cost of the bike that he would chip in the other half. I don't think that he thought that I would save up my $250, but I did by mowing neighbors' lawns in the summer and shoveling snow from their driveways in the winter. True to his word, after I accumulated my half of the money required, my dad chipped in the other half, and we purchased the new bike. I had such a blast on that bike riding the trails in the woods as a 16-year-old kid. Great memories, as I'm now almost 70 years old and still riding motorcycles.

I can tell you what caused those gears to get destroyed. This happens when you try to pull out another stuck vehicle using a chain or strap that does not give. Also a steady pull does not cause this. It happens when you get a running start and try to yank it out. That is also why the trailer hitch is ripped off.

Re: your 100 CC bike. My first motorcycle was a surplus Royal Mail Telegraph delivery motorcycle. 98 CC Sun motorcycle, two gears and neutral. Top speed was supposedly 30 mph, which was because the majority of delivery people on them were sixteen years old. Dad bought it for my sixteenth birthday, and it came with a BSA 125 engine, which I was going to try and install. The BSA engine had the clutch and transmission. I never got a chance to do the change, as Dad got transferred back here to the USA from England before I could do that.

Joe, I came across your channel recently and have watched several videos since. A few questions have arisen. Several machines have not had fluids changed for some times, if ever. Should an engine flush be necessary? Antifreeze will get acidic over time. Should it not be replaced as opposed to just topping up? Some machines come in pretty disgustingly dirty. Do you do a pressure wash with the plastics off before reassembly? My OCD wouldn't let me not do it until fully cleaned.
