Yes, a plunge router is faster, but we try to keep it simple for first timers who do not have a lot of power tools. The building manual which is free on the internet does describe using a plunge router. And there is something pleasing about using hand tools to create something.

The internal frame structure stays in as there is no fiberglass inside.

carlos diego urbano melo Graphite is a black powder additive to resins and can be purchased from most any resin supplier.

+carlos diego urbano melo Graphite is just that. It's basically a form of pure carbon powder. It acts as a toughener similar to using milled glass fiber. It also can be mixed into the sealer coats making a super slick bottom coating. Lots to learn before jumping in an blowing a fortune.

Why not just leave the masking tape in place after the excess epoxy is removed to keep from damaging the surface of the board?

I suppose you could, but there will be more hardened epoxy to grind down around the edges. Pulling the tape removes the epoxy when it is uncured.

Makes sense. I'm a woodworker so I would have shaved the box down with cabinet scraper. Not as fast as the grinder, but more forgiving. Leaves a smooth finish without damaging the skin.
