Jeff, I have to first give kudos to the "bat eared" rather than "eagle eyed" viewer- that was a great call. When you ran that piece, I was looking for my "long, skinny, listening screwdriver" to start poking into bearing points to find the noise- mine was an older "SO" sourced long flat screwdriver which had the metal blade formed as a "button" which was the "butt" of the handle end- worked a treat fining bad water pumps, power steer pumps, define piston slap- git you some of that! Cheap and no batteries required! The "start button solution" was my first thought when you described the problem- glad it worked for you; that said, that "unknown box thingie" that "might be an immobilizer" should be gotten out of the system- stateside we have seen all sorts problems with self activation, ruined ignition components, starters, fried fuse boxes and cars inexplicably shut down while being operated- YOU DO NOT WANT THAT THING INANY CAR, much less a track car. Another in the unending list of side projects that steal time from the already in progress ones! Best to Missus Jeff- I notice your warm season is well on, I'll miss her woolens collection- she's a great one for the Australian Wool product and they look good on her! Can't wait till you start her on driving lessons for the Boxster- she has always looked delighted when you quire her around, I can't wait to see how she will do at the track on her own hook! Yes, I'm still trying to chivvy that bit up! For a long time, she has been an important part of the "Built by Jeff" brand- and a very good part, one I think we all enjoy. So, hats off and on to the nest bit!

My Audi V6 makes the same ticking sound when standing for extended time - found it was a hydraulic lifter that looses pressure while standing and then takes awhile to pump up again.

Doug you missed one of the best quirks, on the air suspension equipped cars even on the Cayenne S, flip up the rear seat and there is an air line with a pressure guage. The air line is fitted to a port under the driver's seat and you can use it to top up the air in your tyres, inflate the collapsible spare and use it to blow up your beach ball. Uses the compressor for the air suspension for the pressure.

the bendix drive being stuck on used to be a common problem, and does make a racket, but it seems starters are much less problematic lately

On most VW/Audi cars the spring is inside the barrel switch which is a separate parts and it cost like $10 aftermarket to $50 OEM.

The usual issue with 986 Boxster ignition keys is the bit in behind the key you do not have to change the key. It is a standard Audi bit and cheap, the one from your donor key would probably fit.

Congrats. I would suggest running some Seafoam in the oil and going thru a few normal heat cycles and change the oil and filter. Would be a cheap insurance policy to put the odds on your side and not have an engine rebuild project. Can't tell you how many times that saved my butt on track cars.

Gotta love those dodgy immobiliser installs, lol (I dug one out of my project car.) Good to figure out the starter motor problem and issues with the coolant system too. Can't wait to see this one go on the track!

Yes... Studies have shown that a piece tape, especially blue tape will offer protection to the spot on your head, that it's stuck to, but just a little. That was funny as soon as I saw it. Nice Jeff 😂

I'm pleased you've sorted the cooling system. Not sure about 986 Boxsters, but in many cars the spring that rotates the ignition lock barrel is in the switch, not the lock mechanism. If it is in the 986 too, it'd be worth changing the switch. I had one in an old VW where something broke inside the switch, and the contacts shorted out, turning the starter on while driving. One of the metal wiper contacts had broken loose inside.

You are spot on. The plastic switch on the back of the ignition lock is all that needs to be replaced. Audi sell it separately. I was going to tell him but you beat me to it 😁

@@CK-297 Thanks for confirming it works that way in a 986 too. I have the exact same AQJ engine as Jeff in a project of mine, and know a little about certain bits of Boxsters, but nothing about their ignition switches. Given that the 986 was very much a 'parts bin car', it's no surprise that they use a VAG part, like the gearboxes in the 2.5's and 2.7's.

@@HomeBuiltByJeff It's certainly a nice feature. But the ignition switch faults usually causes issues with flat batteries, radio/accessories staying on and ignition/dash staying on or even unable to turn the ignition on etc, so I think it's still worth replacing it.

So it doesn't get any less frustrating with all the gear, and a lot of good ideas? Cooling problems are frustrating and messy sorting out with the ability to burn yourself or smash your hands feeling for hope 😂 I'm glad you can use the Roxster for its "cheap" (excluding time) thrills again.

Hi Jeff. Enjoy your channel. The 986 Boxster has a known failure in the ignition switch. An updated part is available. I have successfully replaced mine. It corrected some odd gremlins.

I hate it when that happens. I chased a fuel issue for months, turned out to be a simple vapor lock cured with a spacer.

Fitting a starter button without the electronics to stop the starter engaging with the engine running, may be no safer than the original dodgy key barrel. I believe on some cars, this is achieved by electronics which prohibit starter engagement with the engine above a certain rpm.

The starter position of the key sometimes disconnects some equipment, like lights. The starter button won’t solve that.

I had similar problem building a rear engined Renault 5 turbo with a V6, in the end when the rad fans came on about the same time as the thermostat opened ,it also turned on an extra electric water pump . worked well and allowed the engine to heat up pretty quick ,but an extra thermostat was helpfull too,stops a rush of stone cold water entering a hot engine block, alloy heads don't like this as it causes warpage like in the MG TF where this happens.

Usually would be able to sort that problem by replacing the electrical ignition switch behind the key barrel. No need for a Porsche part, get it from Volkswagen.

Well done Jeff. About time. Been a bit tedious at times this project. But your there now. Don't think it's the easiest of engine swaps to be honest. Now it's running wouldn't a gentle test run/shakedown be in order just to finalize everything Is buttoned up correctly... Well done again. 🎉 👍

good idea to keep the old starter around, in my experience the solenoid seems to be the most common failure on most starter motors.

Jeff, you might be able to replace the rotor and the field coils in the starter. If the housing and the solenoid is OK, you'll have a decent spare.

I think they call the spinning popping solenoid thing a “bendix,” which I expect got its name the same way tissues get called kleenex, utility knives get called Stanley knives, and pens get called biros.

Great stuff Jeff. Quick note, the bleed off you put back to the overflow. Is the overflow tank pressurised? If not, the pressurised coolant from the engine will blow into the tank causing grief. I know some cars have a valve on the high point that you open until the air purges and then close it. Anyway, you're making progress mate, bewdy

So happy for you, Jeff! Very satisfying. Not sure if leaving the immobiliser in situ is a good idea, though; might be better to remove it totally rather than risk it somehow coming into play when you don’t want it to?

What is the flow rate of the coolant through the system with the thermostat open? This is a crucial question regarding the ability of the engine to be able to accept an acceptable tune. The flow rate should be 10 liters per minute at 500 rpm. How do you measure the flow rate you disconnect both flow and return hoses from the heater core then run both hoses into a bucket filled with coolant then once the engine is bled you then pull the flow hose from the bucket and time the flow of the coolant into a 1 liter container and it should fill that container in less than 10 seconds. If the flow rate is less then the pump is the culprit.

Well done. Sounding good. Ticking noise is just a lazy lifter. Nothing to worry about. Just need to give it a run on a track and see how the cooling system handles it.
