I’d say, bore it as little as possible. Put a little better piston/rod combo in it. Keep the factory crank, and maybe do some upgrades to make maintenance in the future easier.

Thats basically what i would think this would get. My question is.. whats the max size you can bore those to? Idk what the max bore size to maintain compression is, im sure we are nowhere near blowing it apart, inch thick steel doesnt give short of a miracle, and the gaskets and heads and valves would blow first, but surely theres a physical spec here that we shouldnt exceed. I guess i dont know enough about the options available, and the sizes and compressions involved. Know that we know nothing, and all that.

10 thou over stock pistons are all it needs. 30 thou are as big as you would want to go. Jafro could put it back together as it is of course... the hyundai is doing fine

@@drawapretzel6003 there are guys out there taking them out to 87mm bore, with a 106mm crank to make a 2.6l stroker. I think its a dumb idea because its got severe rod angle issues, and they don't like to rev, but there doesn't seem to be and cylinder failures on them that I've heard of. My ideal build is a 4G64, with oil squirter spots machined in, 2.0 crank, 162mm rods, and stroker pistons. the 2.1 destroker build is kind of insane, they'll rev to 11,000. I've seen Evo's putting down 1000AWHP and revving out to 10,000 with turbos that wont spool until like 6500 lol.

@@ChristmasCrustacean1 The 4G64 is 86.5mm, so a full .060" / 1.5mm over the 4G63, and those handle boost just fine. If he had to he could take it to that. The 4G61/2/3/4 were off the same castings then machined to final sizes. 4G61's are actually ideal for modifying, because no one wants them theyre easier to find. They already have a balance shaft delete, just have the cylinders bored out to 85mm, use a 2.0 crank, and have the oil squirter locations milled and tapped if you want them.

I have to say Jafro, after years of watching your videos, I finally got the chance to apply a fraction of what you do on my car. Last year I swapped the engine in my NC miata from the standard 2L to a 2.5L from a Ford Fusion along upgraded cams. The only reason why I was able to complete that project was because of the skills and work ethic I picked up on from watching your videos. The medical level of parts cleaning and inspection, proper technique for checking tolerances, all were priceless guides in helping me complete the swap. Words cannot begin to cover the gratitude I have for the videos you put out!

Bore it only as much as you need to. Keep things "stock plus", so stock whenever that's sufficient (or unreasonably expensive/effort intensive to change) but do strength or reliability upgrades wherever those are easy or affordable enough, and the same for any changes that make it easier to work on in the future. It seems like you want a daily that you can beat on without worrying about it breaking, or feeling like it's too nice. I think that sounds appropriate and for the best.

Keep the mods as light as possible & get it up and running in a way that someone wouldn't hate driving it everyday in traffic And add a dash of Elantra, "it'll be good enough to get on the road" budget-mindedness. Old VR4 seemed to do pretty good at 7/10 condition & didn't get driven enough anyway (though had/has other issues), I don't think the engine will ever be be the limiting factor or the star of the car. That's what I'd do at least (: respectable enough to sell to someone else when the time comes, cheap enough that you won't lose your shirt on the machining costs.

At 40:05 you asked what we'd do if this was our build. Put me down for "Team Just Make It Run". This is not a race-car build to be meticulously optimized, raced until it breaks, and then optimized yet again. That's some-car-body else's job. Since my biggest constraint is free time, I'd maximize the Galant for keeping within a build-time budget, including a buffer for the inevitable unforeseeable. The end product should be reliable and good-looking enough to be sold at a reasonable price to someone who seems like they'll take good care of it. Selling a project car will be self-conflicting, but it's the only way to free up time, space, and money for other projects. Do as you wish, of course, but that's the path I'd take.

After reading some other comments on what others would do There are 2 paths I would take depending on what I wanted to do 1. New rings, bearings, gaskets and seals. Leave the pistons It was running ok before so why change it 2. The smallest over side pistons you can go with, or a set you probably already have that will work Everything else stock Maybe bigger turbo because I know you have 20 sitting there And most importantly, a tune.. I mean, it's a 30 year old car, designed with the intention of running 30 year out fuel. Fuel has changed a lot over the years and so has tuning

In my Hyundai teardown there's a clip of me cutting the cord off the knock sensor in order to use a standard socket to remove it. That scene has forever bothered me, just like the water pump removal scene bothers me here in this video. Edit: The Hyundai sensor was in perfect condition, I was just able to buy them at the time. Now I can't. :(

If it were mine: Overbore one size up, chuck some decent rods/pistones into it, slap it back together with good bearings. Maybe go flex fuel on aftermarket ECU, upgraded knock sensor, wideband, convert to MAP reference if air flow meter (pronounced air-flahmitter) or MAF, coil-on-plug, stiffer valve springs and bump up the rev limit a couple hundred RPM, catless downpipe and full 3", custom tune with a little more turbo involvement, switch to unsprung clutch because I actually find them easier to drive. Also maybe some mild cams (I'm coming from Toyota 3S-GTE and I have the slightly taller stock Gen 3 cam in my Gen 2, don't know if there's the same OEM option for DSM) and adjustable pulleys. But that's just, like, my opinion, man.

What I'd like to see you do and what I honestly think you should do are actually two very different things. I'd like to see taht galant push over 500hp to the wheels while keeping a stock exterior and a quiet exhaust. What I honestly think you should do-in part to try and preserve whatever sanity you have left- would be an overbore, fix whatever is broken and drive the thing. I honestly think that some things don't need to be a huge project in life.

Great video, you can tell that all of your knowledge is gained through lived experience rather than from stuff you’ve read on an Internet forum. The bottom pulley looks to be the victim of a tensioner/idler failure. As far as the rebuild is concerned I’d rebore the block and replace the pistons.

I'm glad I'm not alone when I tell components to "think about it" when they're not cooperating. I'm hoping they see their friends going along with the teardown. This is very similar to the 2.4 Hyundai motors I came up working on. Just missing the crank sensor hidden behind the T belt.

I love how a lot of the japanese manufactures used similar parts. Nissans ka24 uses the same looking crank girdle. Always fun watching a full engine disassembly and cleaning. if that was my block I would give her a hone and send it. You aren't going for crazy power so it shouldn't matter too much....

The factory R35 GT-R's under-hood area is loaded with Mitsubishi emblems. I'm glad Japanese manufacturers do that to build great cars! I got up close with one and counted 6 of them on the factory parts that I could easily see.

I love watching this so much, I have never touched any jdm engines, but I do work on old volvo redblocks (inline 4, built like one of your red-locktited crankbolts through and through). They come in 8 non-interference and 16 valve variations and I'm just taking my first step into the world of 4 potential victims of displacement per cylinder. I am an addict of extreme detail in knowledge and your videos suffice this in matters I will never be able to sieze. Thanks for the entertainment, I'm looking forward to more of it.

My Vr4 block was not as worn, it was slightly above service limit. I could have used it without doing anything. What it did do: Oversized pistons and new rods. DSM / Galant piston and rods are just really cheap (I went with a wiseco+eagle combination because that is what my DSM is running for 20 years now...). For the whole car, what I would do (or better what I am doing to my car) I would describe as a resto-mod. Restore what was great from factory and modificate what can be better. I build a custom turbo with stock look, changed the ecu to an evo7 one, used evo3 exhaust and o2 housing but keeped all the things that made a vr4 a vr4. So still AWS, and still quite exhaust. I did get a mix of vr4 and evo1-2-3 transmission with a straight cut 4th gear... but only because the car should get a bit more power then from the factory. What I would not do to a galant today are things like: remove interior or cut the bumper for a big intercooler... this things are just to rare and classic to do stuff like that.

agreed about just swapping in some new oversized pistons, I don't think it really needs forged pistons as it sounds like this is going to be a nicer version of the hyundai and the hyundai does just fine with higher compression on cast pistons. I don't get why some commenters want to save the stock pistons so bad, they're already damaged and sleeveing the block is something that would only be viable if the block were already 30 thou/.75mm over and worn like it is and only because its a matching numbers block. as for the rest of the car, I think Jafro just wants to update the old tech to new tech and leave the rest of the old mods alone and restore what needs restoration.

Had the same thing happen when I took apart my engine I am building. All the rotating assembly was in spec perfectly, but the bores were so far out of spec. Planning on getting a set of Darton dry sleeves to solve the problem

That extension off the back of your hoist, is that so you can mount it as a hitch on the back of your truck? If so, brilliant! Also noticed the vice grip handle for the jack, got the same setup on mine.

Awesome! I made a mistake, I put my 4g63T head gasket on reversed. It looked fine in the semi dark place I was working in, oil oozed from everywhere. Flipped it, still oozes slowly I think the impressions made in it let oil out wick out of the oil returns. Time for another gasket and redo everything! My earlier mistake was thinking it didnt matter if I mixed up or lost a bolt of two I can just buy them from a fastener shop. Then I realised that metric heards are sometimes bigger than JIS. RIP *edit - I have rockauto pistons pressed onto orig rods, 2xRIP. @29:44 I thought we might be in for a Howtobasic style video.

Use a drill bit that fits in the dowels for the head and use the pliers to remove. That way you won’t damage it. Learned it the hard way.

this car reaminds me of my old RA. Keep it as close to the original as possible while futureproofing it. Before I actually thought about it I was thinking "no big mods? WEAK" but I think I'm converted. Enjoy the car for what it is and keep it relatively reliable. No point in making it your fastest car to sit in your driveway broken.

I would suggest having a machinist measure your pistons, you may be using to much pressure when measure them. If you are then setting your bore gauge off the same micrometer unloaded, you will see a larger discrepancy in your pistons to cylinder wall clearance. A machinists feel when measuring with micrometers is a learned skill. Your measurements with the mics are on the lower side of the factory specs, may be an indication of using too much pressure. The mic I used has a ratcheting thimble. Whether I calibrated the mic or measured a part, I used the same ratcheting thimble. The tension required to make it click is very light. It's there precisely to prevent this kind of issue. It can't apply enough pressure to cause the arch to deflect. I would agree with the possibility of your assessment if that thimble wasn't there, except that after 160,000 miles, the side clearances are totally reasonable for an engine with 160,000 miles. Many are in the low .020"s which is where they should be given its age. All the measurements may be close to the service limit of .004"... some are beyond and many are even below it. The problem arises when you compare X vs Y. Without re-zeroing the bore gauge, the difference between the side clearances and the thrust clearances is 5x beyond the eccentricity spec of .0004". They're egged so badly that even if they were all under .004", it still wouldn't make very good compression. This is why she's a hard starter that leaves you cranking for a minute.

Comment first before watch, and put real comment after watching your video multiple times I developed habit to clean parts before disassembling it, just to put ease in my mind that no debris would fallen to crankcase whatsoever. And then washed it clean with soap and warm water where possible to do so. If I were you and doin what the engine needs to rebuild it, I would install .50 mm oversized piston from factory parts because engine bore were out of service limit. Resurface both block and cylinder head, check for valve stem and guide wear and replace it if necessary, 3 angle valve job done and give it light cylinder porting job done (clean all casting marks without really changing the port shape). While you are in there mods..

man that is a hard question. I hate to say it but i'd go for oversized pistons and a fresh bore. yeah this could work if you just slapped the thing back together but it just kinda feels wrong.

If it's not meant to be a huge performance build, i would do the smallest overbore you can to clean up the cylinders and use a stock type oversize piston. It's all in the context of the car and goals.

Jafro! If you ever need a new diaphragm for those old school bolt on AFPRs...its actually an Edelbrock afpr part! I'll have to dig up my old email receipt but it shouldn't be too tough to match by just eyeballing the style from their catalog

Always love the videos, I never really comment on videos but I’m going to try and change that. As for what I would do with the block, if it was my galant I would keep it as stock as possible with a good set of rods, pistons, and hardware.

You can resleeve the block if you want to keep the stock bore measurements. And you can use the darton dry sleeves which will improve quality.

Great work as always. I would say 2g pistons on the 1g rods if this was 20yrs ago but there are a lot more choices these days. I’d run some .20 over 9:1 pistons and rods some decent rods. I’m looking forward to see it develop.

Aircat likes higher line pressure from what i remember. Because at the shop i worked, each bay had its own pressure regulator. And i set my bay to match my aircat. Snapon and the typical brands wanted less pressure. If i remember correctly, snapon wants 60psi line pressure, aircat wants 90psi... And i know the good harbor freight air compressors have adjustments for that built in. I think at one point i was running 110psi line pressure (still within aircat spec)

Depends. If its all original, and you value that, then get another engine and transmission to build out and put these numbers matching parts aside. If you don't, do what you want.

Doing a galant stroker and had to do the bore and line hone work. Wouldn't hurt to check the line bore as well.

I used to own one of these. 1991, badge number 1563. Was crushed by a tree. The only thing I salvaged was the dash plaque and the leather wallet for the owners manual. Still have them, though the car has been gone for 15 years now. I got out of cars completely after. Too much time, energy, and $$$ gone in an instant.

27:42 using the toothed pulleys in the trash, you can weld a bracket, which bolts on the face of the engine and engages the crank pulley to keep it static. From there, you can turn the engine stand to put the engine vertical, and use a prybar+pipe to drive the bolt in the horizontal plane. The length of the pipe is up to you, i used a 3 meter drop. Bolt had no choice but to give up. Personal taste, i don't like the method where the tension is put all the way through the crank, i've seen cranks twisted out of spec using that method. But that's just my flavor.
