you need a trim router with a flush cut bit... would make your life so much easier. I got one from harbor freight for about 35 bucks.

At minimum. Cutting the rails the exact size and square, then cutting the stiles slightly oversize with a trim bit would solve the issue of filling in the seams with gaps. I cringed with how the chiseled mortises looked.

very good. Started doing the same project but decided that the cost of new prehungs vs the the cost of my time and materials to refinish was close to a wash and time is a factor. But if I wasn't in a hurry, Repurposing and old door as you did knowing that it will be in-style for years to come is a great. I was taught to never throw anything useful away, and this meets that criteria. Unfortunately it also clutters up my garage and storage shed :) But friends know who to come to if they need something ....

I was about to get annoyed as I’ve see some people do only one side! What’s up with THAT? And then you addressed my issue with adding 2 x 5mm of thickness to the door. Awesome. This is the proper way to do things like this. Sorry people, you’re just going to have to remove the door stops.

Is glue necessary if you use brad nails? Just wondering what the difference would be if you didn't use glue but only nails. Thanks for the tutorial, very helpful!

For a hollow core, I wouldn't trust a brad nail to hold very long unless you shot the nails only into the edge of the door where there is something solid behind it. Even then, for something like a door that can get beat up, I'd still glue just to help hold it tight over time. The nails are just there then to hold things in place (and hopefully tight) until the glue sets. You could get away with 23ga micropinning and not have to fill all the nail holes.

Hi there really lovely. You make it look so simple. I have always wanted to do this and will definitely give it a go to save cost but just want to ask, doesn't applying the plywood all around the door, affect how it closes since it's adding another layer? I've always thought i would have to apply it inside the handle.

All you should have to adjust is moving the wooden door stop that goes all the way around inside your door casing. I removed mine, hung the door, and marked where the stop needs to go. Space it with like a credit card so it has a little room, especially if you paint it since when closed, it could bond with your door and rip off the paint when opening it.

@@DakotaBusy Oh thank you for the advise, really appreciate it! If you're referring to the internal frame, i think that would be beyond my skill set lol. I may have to settle for doing it on the inside of the handle, just wont look as good as yours lol. Either that or calling out a joiner/carpenter.

Tee this is what I came to ask as well. I saw this and loved the style but won’t be able to do it myself if one has to take the inner frame off to make the door actually close correctly. 😞 bummer. I was hoping for a trick I guess! I can do the door, just not the getting it back in the doorway, lol

Does this impact the hinge placement or door ability to close?

At minimum when you change the thickness of the slab, you'll need to move the door stop if you want the door to close. The same hinges and holes could be used, but it wouldn't be a "perfect" install as the door is thicker. The door would stick out from the jamb at least the new thickness on one side of the door. Reusing the old hinges, but moving them out would save money, but would be less than ideal as you'll have a gap in the hinge mortise the amount you moved it out. Moving up to a 4" or 4-1/2" hinge would be ideal as will account for the new thickness. If moving the hinge out or using larger hinges, drill out the old screw holes, glue in some dowel inserts hammered in. Enlarge the mortise of using larger hinges and then redrill for the new screw locations.

Yup, I've done this to both sides on 3 doors already and have not had any issue with the hardware. You just have to make sure you move the door stop on the casing. Good luck on your project!

Did the addition of the paneling cause the door to sit proud of the frame? I assume so, but was it noticeable? I have flat panel doors in my home, but replacing them all would be too expensive. I like your idea.

The trim going around the door case is still more proud than the door. I did have to move the door stop to make room for the extra wood.

@dakotabusy I wanted to do something similar to this. My question is did you have to change something with the handle so both sides met and it would turn properly? I figured adding trim making the door thicker would make the handle not reach in the middle

Nope. I got new door knobs but just standard ones. They have enough slop in them to adjust to slight thickness variations.
