In this video I show you the whole process of making an aluminum grill shell from scratch. This is made out of 5 pieces of .063" thick 3003-H14 aluminum, and is custom fit to the frame that I built. Total hours for this build now total 870.5

Ive been doing architectural sheet metal for 30 years and never had much of a need for the English wheel. Most of the radius' I deal with are bump or crimp. Honestly, I saw you banging away at 1st and was thinking you were just gonna beat the thing into shape. Anyone can pound metal! Then you hit that wheel and WOW! I just got schooled! Like a mirror finish even after mallet. Fantastic work!

Years ago a friend gave me an old VHS tape. On that tape was an in depth interview with a famous old Indycar metal fabricator. Forgive me, I can't remember his name, but the contents of the interview was the old man fabricating a rear section of an aluminum fuel tank from sheet aluminium. In the tape he showed a lot of tricks and tips of using Oxy-Acetylene gas welding of aluminum, as well as a cool tip for annealing aluminum for hand forming. The point here is how he annealed the aluminum sheet. His trick was to set the sheet so it hung over the edge of a table, so he could heat it from underneath. He would then dust the top of the sheet with sawdust. As he heated the sheet, moving the torch briskly under the sheet to heat it uniformly, he would watch the sawdust for signs of smoke. When the sawdust started to smoke he knew the sheet was properly annealed! It was a very cool interview that I have sadly lost, but look for that interview if you can find it. The man was a gold mine of fabrication information.

Noticed you using a 4 inch grinder for your finish work. Get you some small right angle pneumatic tools with "scotchbrite" rolock discs. You can get into much tighter places and by using various grits your finish work will benefit. You have a very good eye for metal fabrication. That is rare in todays young people. If you can't get it off a computer program you can't do it. A minds eye is a wonderful tool and you seem to have it. Look forward to more........

He will always be able to find work, many places make replica cars, AC Cobra, C & D type Jaguars, and other similar machines, when they ask to see his qualifications, simply show them his hand made car! No more questions needed.

Now, I watched this film pretty closely and not only learned, was inspired, but not once did his fingers leave his hand, even working the sharp edge small dome piece with the modified HF English Wheel. Personally, I'm still searching for digits about the shop floor. Good work Hoss!

My recommendations: - Consider using Rubber (Grommets/ Gaskets / O-Rings ) between your sheet metal formed body to the chassis. The sheet metal will crack and/or rattle from engine/road vibrations. Hard steel (chassis) don't get along with sheet metal structures. - Add Gussets / Ribs where needed/required.

Most impressive piece of detailed fabrication. In thought-experiments about building a vehicle, the grille-shell has always been a bit of a mystery. It's a detail that actually dominates the impression a machine gives, and any number of "replica" vehicles have ended up looking odd because the radiator area wasn't quite right. Yours looks a though it's going to work. (Vaguely Riley-ish.)

Nice build. I really like the shape of the grill or radiator shell. Might you consider adding an inner shell so that it has some visual “heft”? Sort of an airfoil cross section with a rounded leading edge.

Great job look up what a tucking fork is I use one all the time u make a little tuck similar to a pleat on fabric then gather it and hammer it down to shrink the metal it works great. wray shellin is building a e type jaguar front end on his channel at the moment check it out you will definitely learn something.
