I felt that pain when you realized the blade was to thick. I was making Guts dragonslayer and i made it to thick so instead of startig over I just made the sword bigger and now its huge

I can't imagine how long this must've taken you, good work! Also make sure to wear a respirator and work in an open space when using contact cement, it has very toxic chemicals that can cause health complications

Well, what I use the most commonly used for cosplays called "EVA foam" or rubber sheets as some call it. It's the most user friendly material so far in my opinion which goes in varying thickness. There's also Worbla, which is a thermoplastic that you could heat up, then it'll become like clay and you can use to mold pieces with and it'll maintain that shape when cooled off.

They don't technically harden, more like stiffen to some point because of the layers of acrylic emulsion, paint, along with the layers of eva foam and the aluminum pipe.

Trial and Error. Although that only happened with the thickness, since then I had to remake the blade once. The rest is proportioning the sword to my height and the reference images

That would depend because EVA foam prices varies from country to country. With the prices of spray paint, eva foam, an aluminum rod, and acrylic emulsion in your country, you'd have a good gauge on how much will it take. Everything else is the time you have to spend creating it.

I folded a foam and folded it like how a bun in a hotdog does. Hope it makes sense. Long ones then connected to one another to make the details!
