Mercedes Sprinter Camper Van - New Plywood Floor
In this video, we are fitting the new plywood floor over the battens and Celotex insulation.
I'm using 12mm hardwood ply, these are secured to 25mm x 50mm softwood battens set out between 350 - 450mm centres.
The insulation is 25mm foil-faced Celotex PIR rigid board and has a thermal conductivity of 0.022 W/mK.
The joints between the boards are reinforced with wooden biscuits, these are glued in one side only just in case the floor needs to be removed.
We used the existing plywood floor as a template and even retained some of the tie-down loops within the rear garage.
The materials for this section of the build were purchased from a local DIY store and should be readily available.

Credit where credit due . This conversion is well thought out and has everything that the van conversion market has been looking for ! A complete how to and walk through series...with quality workmanship , attention to detail , brilliant narrative and knowledge base, product details and links. These videos are not easy to deliver in such detail with this level of insight , and I'm sure this is going to be one of, if not the best video series on the subject. This is a growing market in the U.K , EUROPE and the U.S and all of the mainstream converters are taking panel van conversion seriously. And with OTR prices of up to 60k they can't afford not to. What Greg is doing is answering all of the how to's and what if's on the subject , and showing us that it can be done to a high standard on par with or even better than a lot of mainstream converters, and he is probably the first to do so in such well informed detail. You can't buy this information! KZbin at its best. Hats off to him !!

WOW! What can I say, I'm extremely humbled by your very kind words of praise. There are many products to use and many ways to convert a van but the one thing I had in my mind when I set out to do this project was to do the very best I could within my skill set and budget. noticed that the stubble is starting to grow. Greg was so clean shaven at the beginning and a little shy of the camera. Now he's settling in; fame is setting in ladies and gents. It'll be a full beard by Easter, hair down to his neck and T-shirt yellowed and full of holes. Teasing. Loving it .... R & T

HaHaHa, this is so great you guys, maybe it's the inner Van-Lifer in me trying to get out lol You are right about the camera too, with each video you start to feel more at ease in front of the camera. This was shot on a Sunday, so I tend to give my face a break at weekends and on Monday I'm suited and booted and off to the big city for my day job. Thanks so much for a great comment, Love it!

I think this is the first time that I have seen anyone reuse the tie down cups. That will really help hold the floor down in case of a roll over.

I needed something secure to strap my motorbike to. Looking at fitting another couple of loops to the side structure of the van in the garage too and a removable wheel chock for the front wheel.

I needed to put back something that I can strap a bike down to. The side ones will be covered by gas and batteries etc so this made sense. Thanks for great feedback.

Greg Virgoe you mentioned using extended bolts to compensate for the added height to the floor. How long were the new bolts you installed? My stock floor is in pretty good shape so I’m planning to reinstall it over my insulated floor. Thanks in advance! These videos are my self build go to’s!

It's worth noting that a lot of conversions either self build or commercial, are made with no floor insulation at all, just ply and an overlay of covering , usually vinyl. This floor installation addresses heat loss through the floor which is usually overlooked. Effectively this conversion is being constructed within a thermally insulated box impervious to moisture and has soundproof qualities thrown in. a brilliant foundation for any conversion.

Thank you very much for such great feedback. If you look at the way caravans or bespoke motorhomes are built they are a double skin sandwich of solid insulation forming a rigid panel. With our van at best it’s a tin box. With a huge potential for both heat loss and heat gain. So anyway we can improve that will make living in it much more comfortable and economical. indeed, and rigid foam has excellent thermal and sound insulation properties. I've looked also at closed cell 2 part spray foam , which I think could offer a similar thermal resistance to rigid...but it is difficult to apply to the right depth effectively and not enough is known about how it cures over time in such an enclosed space.

Not yet, but you and a few others have given me some great ideas. My first priority is to finish grad school, then I'll start the planning. For now, I am just obsessed and watch any sprinter conversion video I can find.

Yes Peter, thank you. Once I start making cabinets frames and see them go it that when I think I will have turned the corner. There's so much to think about with the services and mostly the electrics has taken a great deal of planning. I want it all to be hidden so you have to think far in advance of yourself.

Greg I stumbled onto your channel and your videos just over a year or so ago and I literally have spent months going "who was that one guy again? He really knew his stuff!" lol. Wow, by far the best videos on converting a van!! That's saying a lot giving the plethora of videos out there. Awesome craftsmanship! Awesome explanations. Basically awesome!! Neat job. I liked the idea of using biscuits in the plywood butt join to minimize flexure. The conversion is turning out to be immaculate so far.

I too liked the biscuit joint idea, I hadn't thought on that. I was going to use loft flooring to get tight even joints, however, I'll rethink that now. Going with the biscuit joint will give me a good excuse to buy a biscuit jointing tool. I do have a biscuit bit for my router but it's a bit awkward to use, especially on thinner materials Absolutely stunning video yet again Greg. What an asset you are to the DIY/Van building community.

Both equally great alternatives if you don't have a biscuit jointer. So thank you for sharing that. You could run the router along the entire edge and put a strip of wood in it, like tongue and grove.

On that biscuit joinery fun, you only glued on side (male) and I noticed you did not glue the receiving female side. Can you enlighten me as to why not? Thanks. I'm embarking on the research phase of going off grid and roaming about the rest of my days. Your entire series is one of my bibles to rely on. If you happen to have any detailed Sketchup files you would be willing to share, I spent about 8 hours yesterday learning how to use Sketchup and creating my first mock up... I've got a ton to learn. Luckily it's just time and money right LOL!

I'm fortunate to have a fantastic father in law, it's his workshop that we film the channel from and a lot of the tools we have acquired between us over the years. I don't have the room where we live to work on the van so it's very handy indeed.

You could simply make sure the the boards join over a batten. I'll be doing that. Some other channels I've watched don't bother with noggins, stick the battens down rather than screwing and sticking. Don't have a vapour barrier at all. Also often treated battens are stored outside and can be wet when bought. For that reason I bought normal planed timber and for a good bond with the adhesive. I feel that there is merit in adding a few screws provided services are avoided. After all, the old floor would likely to have been screwed down. I can't see any harm in adding a few extra screw holes with the glue to make the whole thing stronger. Also if keeping the tie down points, I'd say you need to make sure it passes through a batten, so you're not tightening it down on an air gap. Either that or use a metal spacer to tighten the mount onto. I wouldn't have thought tightening down on an air gap or in fact even a wooden batten would be a good idea for a steel screw thread especially one which is meant to be massively strong.

@@simonsimpson4695 It appears the lip around the outside perimeter of the tie-down takes the compression against the plywood, so it won't crush the foam. (The plywood acts like a really big washer.) But I agree the having the plywood edges meet over a batten, which would take some prior planning, will eliminate the need for biscuits. But they are SO COOL!

Great work Greg. Two alternatives for those lacking a biscuit cutter (probably most of us): 1. Place a double-width batten where sheets meet and screw both sheets down to it. And 2. Cut and glue a lap joint along abutting sheet edges using either a router or table saw (multiple passes for those without a dado set). This solution had the added advantage of more gluing surface, resulting in uniform stress along the entire edge of the sheets.

Great suggestions John, the existing floor that we took up had a lap joint where the board met. You could also make a groove in the ends of the boards with a router bit and insert a flat piece of wood like "tongue and groove flooring" or simply use boards that already interlock. I'm probably going to be putting down a vinyl floor for ease of cleaning, which is why I went for the plywood base.

Great job, Greg. Looks really good. I just lost two days playing with Sketchup after watching your tutorial on how to use it and I don't even have a van yet. Thanks for all the great ideas and information. I love the fact you are planning to fit the motor bikes in. I'd like to do the same.

I have watched every single one of these conversion videos so far and though I am French Canadian, I have understood everything so well because it has been brillantly done and explained. I'm French Canadian too and I agree. Safar* Condo? Naaaah... I have ZERO experience in building things, but I will hire someone and use Greg's tutorials fo the building, except for the design and layout, because I'm a solo traveler. No shower, no garage and a different layout. No Mercedes because I want freedom. Will try to avoid specialized RV items because I'm broke. I plan to pre-retire in a year, at 37. Sell all my stuff and travel towards South America. My van will be my house. Can't wait. Greg's the BEST!

God Bless You Greg for making van conversion on a pro level possible for us, mortals with "wooden hands". I recently bought my first van, and just taking off the old plywood was a challenge... To give you an idea about my "skills", my mother once asked me to put up a curtain above her bath. I went in with the drill, and within ten minutes, the bathroom wall looked like a platoon of grumpy mercenaries marched in and used a couple of AK47s to send a message.... (Mom has never asked me to fix anything ever since.) So let me assure you, this van conversion to people like me is not just a step in the dark - it's a jump into the Grand Canyon!!!!!! Scary shit, for sure! And then men like you come along, and shine a light into the darkness of the unknown... As a personal encouragement from me to you: when you wish to do this "for real", and as you mentioned somewhere, do it "full time", gimme a buzz! FYI, my background is sales & marketing. We could create a prosperous enterprise around building vans, and ship them to New Zealand... for GOLD!!! As my fav movie, The Rocky Horror Picture Show reminds us all: Don't dream it! Be it! :)
