Great idea and it's an interesting new approach to add something to a too simple sign. As you mentioned that four separate tubes would mean four times the processing costs: What is the cost for processing one tube? You don't need to tell exact numbers, but it would be interesting to get a feeling of what area of cost this may be about. And I assume the length of a tube doesn't affect the cost so much? (Because the processing and labor cost are more significant than the gas/mercury that is put in?)

Processing per tube is in the 20-30 euro range depending on the shop. The labor time is the same, just a bit more for thicker diameters as they need more time to come up to heat. Noble gas amount also doesnt really play a role for the price. Another disadvantage of 4 tubes would have been more voltage requirement for more electrodes (250- 300V loss in each pair of electrodes).

What’s about the smallest radius you can go without needing a blow hose?

I would have to try. From memory i'd say you can do radiuses of 3x diameter and up without blowing in the tube. The bigger you get, the better the tube keeps it's round outer shape / cross section.
