Brilliant story. I had a Golf once wouldn't start and threw up a crank sensor code - so we replaced the crank sensor but it wouldn't start. Threw a cam sensor code - so we replaced the cam sensor but it wouldn't start. This went on through pretty much every sensor on the engine until we cracked open the ECU (simple, old one) and found the circuit fried. Changed that and it worked fine!

I had a lease Mk 5 2l diesel 65 plate Mondeo that had an similar issue. 6 months old it cut out under load and on first attempt to start ran rough like it was missing a cylinder then restarted and drove another 30 miles and the same would happen, the garage had it 6 week as it was an intermittent fault and eventually worked out it was the fuel pump putting swarf into the fuel system and said the ECU was shutting down an injector to stop it hydro locking the engine which is why it was running rough on 3 cylinders. They replaced the whole fuel system inc 4 injectors, pump under the bonnet and in the fuel tank, then no further problems until almost exactly 2 years later when the exact same issue reappeared and again it took 6 weeks for the same garage to diagnose the fault and swapped the fuel system out. Great channel you always make me laugh.

Hi Alan, Your story reminded me of buying a Hyunday Poney, a banger from a garage many years ago and soon after it would just cut out unexpectedly which was very dangerous! Looking at the carb with its glued on gasket sealing the top half, I could see the garage had tried to solve it but failed and had off loaded it to me. It cut out randomly and after a long period of testing and replacing including new flexible petrol pipes I removed the petrol tank. It was spotless, I even shook it, nothing. I left it on the lawn and went to bed. Next day I went to put it back on and gave it a final shake and I could hear a soft rattle. It turned out to be a small plastic disc from a bottle cap. I put the dam disc into a jar of petrol and it neither sank nor floated! It was shimmying around in the fuel and got sucked onto the open end of the fuel pick up pipe which had no mesh dome protecting it. Was this a joke, or simply off a bottle of fuel addertive. I was ready to give up. You can see the funny side looking back mate.

Alan, I picked up a tranny tray top for next to nothing after a two year struggle with back yarders, mechanics and Ford dealers all failing to pick up an electrically faulty injector. Word has it from the previous owner, most of the system had been changed with new and known good second hand parts. A new main pump, three injectors, fuel tank, multiple filters and housings, engine wiring harness, two ECU's, multiple ECU and PATS flashing, two pedals, fuel metering valve , rail pressure senders. boost and maf sensors and even two fuel temp sensors. The number one injector was not replaced as it was reported to be new. All had given up on the vehicle and had sat for another two years before being offered to me forsale. I had planned on a friend in the towing game to pick it up for me but could not do it for another five or six hours. I had hours to kill so I plugged my my Gscan and read the codes and cleared them. Nothing really made sense with the codes so I did a few checks before trying to crank it and give it a sniff and it made all the usual noises while running on the juice. Anyway within twenty minutes of playing round I had it running albeit on three cylinders. As good as you can expect to run on three pots. The only thing that was stopping it from running was the so called new number one injector. Removed the plug and it starts and runs instantly, replace the plug and the engine would die and have no sign of life. I pulled the injector apart completely and found rust and rusty water gad gone past the electric connections all the way down the interior over the injector body about 4" to the piezo element. The engine harness plug and injector terminals were all still clean and bright so it was only shorted out within the injector. A quick bronze brush up and some carby cleaner and some dielectric grease and it was running on all four beautifully. And of course the previous owner wanted to do a dog act and not want to sell it anymore. Too late, he had my money and held him to it . This little tranny is still running 18 months later like a dream with no other money or time spent. I don't know if this is a common fault with these Delphi injectors, but in 45 years of pulling spanners I have never come across a failure of an injector in this specific way. Obviously the ECU was pulling power on all of the injector drivers even though only one circuit had failed. Back yarders and DIYers I can understand not working things out, multiple professional mechanics as well as Ford dealers has left me numb. Actually I can understand Ford dealers, " THE COMPUTER SAYS NO " so there must not be anything wrong with it. Too many people rely on these fancy computers and not do the basics. But the biggest issue I see is a lot of mechanics ASSUME too much. In this particular instance, every single mechanic assumed the number one injector to be a good unit and never diagnosed the problems from the ground up.

Lots of stuff is regulated by PWM (rapidly switching the power on & off). If one of the MOSFETS used to do the switching gets fried, you end up with the circuit running at 100% full time. I'm guessing that was the case with the electric pump and/or pressure control valve. Electronic equivalent of a stuck throttle cable. Great effort to get if fixed!

I had a pretty good guess this was down to the ECU, my partner had a major electrical fault on her 206 CC a while back where an ABS fault was preventing it from passing the MOT... If you swapped the whole lump over ancillaries and all its very possible it was the old alternator that caused the spike/s possibly in its rectifier. So if you do use that alternator in another vehicle be very wary of it. The older style solenoid injectors ran at 15 volts. The piezo ones run at 200ish volts. No electronic component will withstand that if it get a problem. You'd possibly have picked up the fault if you had an oscilloscope on the injector/s and also the IMV. The IMV stays normally open with no power applied to it - the ECU closes it (and pulses it (in the khz range) to modulate the fuel through). Its a quick easy way to see if the pumps generate max rail pressure at cranking speed by disconnecting the IMV. This type of failure would be consistent with the external driver module in the ECU being nuked as it wouldn't necessarily see a fault. Would also be why you would see the fuel coming back through the leak off as the IMV would be open and not closed. Also when you switch the engine off the ECU quick cycles the injectors to drop the rail pressure by sending the fuel up the leak off and not opening the injector fully to fire it in to the cylinder. On the solenoid ones that is the buzz you get from them as you switch them off. The Delphi units also are crappy in the sense you can on the earlier cars disconnect one or more injectors with it running and not throw a fault code. But I agree, quite a ball ache to get it fixed.
@alan4x5 жыл бұрын
thanks for this you certainly know your stuff.... the old alternator is gong to the scrapyard along with the original engine
@guffermeister5 жыл бұрын
Its come through experience, a friend who teaches this stuff, and having an interest - reading on how to to sort your own vehicle as half the time the dealers don't know what they are doing and many garages are knackered once you get past basic stuff - you seem to have a reasonably good dealer. I know of the IMV trick from the MK3 as its an easy way to test the pump on the car.

Yea all four injectors bad. I had a feeling it was that but kept telling myself that all 4 won't fail at once. So I replaced mechanical fuel pump as pressure was too high. Then realised after a few cranks ecu would turn off injector signal so I got a second hand ecu still not fixed. So at that I took all injectors out and turned upside down and the only injector injector that worked was no1 but it was a dribble.

Hi Alan You said something about if the high pressure pump fails you get swarf in the fuel filter, The fuel filter is not fitted between the pump and the injectors so how can swarf get in the filter. Me no understand very sorry.
@alan4x5 жыл бұрын
the metal specs will flow out of the high pressure pump and into the fuel rail and injectors but there is also a fuel return pipe on the high pressure pump which sends fuel straight back to the fuel tank and then forward again through the fuel filter so in a short space of time the metal swarf will be everywhere lol

I once had a thing like that in a 2L diesel, also Mk5 Mondeo. Car wouldn't start, the pump and the injectors were shot due to metal shavings in the system. The client didn't agree to replace the pump, so we tried to fire it up just after changing the injectors and fuel system cleaning. It wouldn't star either. We then replaced the pump, wouldn't start up eiter. We had to change the injectors AGAIN, then it ran.
@dennisphoenix15 жыл бұрын
If the ecu has gone wrong it could have put 12v onto the injectors not the pulse it should get , that could be why all 4 were gone . I thought it would be the ecu at fault with the high pressure fault , it's telling the metering solenoid to open too much giving excess volume and pressure , the relief valve should have opened though

@ALARAiswise5 жыл бұрын
Great story. Surprised you are still sane. I would want to take that ecu apart to see if anything looks suspect. I still think there is something more to this as I would have thought impossible to damage injectors without car running like crap for a long time! Any proper car manufacturer would include a 1 micron fuel filter between HP pump and rail. Would need to be highly engineered to withstand 200+BAR so would add £15 to production costs so won't happen with Ford. Our 1.0 Ecoboost Focus does not even have a servicable fuel filter. Doesn't seem like a great idea with a high pressure petrol fuel pump!!!
@zoidberg4445 жыл бұрын
The fuel filter is likely built into the sender unit in the tank. A lot of compact petrol cars use this design. In their defence your 1 litre engine isn't going to consume much fuel in its life time which is probably 10-12 years - 100,000 miles. I believe the high pressure petrol pumps are a plunger type design on Fords which are less vulnerable to failure than the rotary cam style ones in the diesel vehicles - they also operate at a fraction of the pressure.

You got there in the end there’s not a better feeling than getting to the bottom of a problem like that. I’m just glad you didn’t let ford put in a hole new fuel system in it 🤦♂️

Hi Alan, have you heard anything about the MK5 steering rack motor bolts shearing off due to corrosion (3 bolts) and requiring a new rack @ £1500 a throw. Apparently in the US Ford have issued a recall on their Mondeo (Fusion) to replace the bolts and apply anti corrosion coating. In the UK Ford are saying there is no issue, but lots of people have had it happen over here and Ford won't help out. I just wondered if you had come across it on your fleet, apparently it is possible to replace the bolts, but I'm not sure if it's a DIY job or not. Thanks for all your videos, they are a great help.

i had a 2015 mk5 a few weeks back...the steering was literally stuck straight ahead position...you could not turn the steering wheel...the motor on the rack had sheared all three bolts and fell off lol

Alan did you had a problem on MK5 with knocking/tapping sound from engine on cold ? Sound is like a very noisy tappet in petrol engine. The best is that this problem is also in MK4 after lifting (DW10C and DW10F). Sound is much more audible from right side (timing belt side), with stethoscope you can hear it on 3 cylinder. I changed injectors, change EGR valve, change timing belt, remove accessory belt but all the time this noise :(

That's good, the recall causes the pump to run in the tank with ign on only and not just to prime in some cases.

@@alan4x lol my 2010 Tit-x has been dragged through 19 countries had a clutch, a rad and about to get it's third battery. BUT needs a serious service, new shockers at the front, probably a fuel vape thing and some tlc... as I want to take it to the US and drag it through all the lower 48 states - just to see if it'll do it and of course a new set of boots - but I just like the damn thing. you need to get the codes read in the ecu first with a diagnostic computer to point you in the right direction of where the fault is

My hubby watches your videos and thinks they are ace and has been saying I should get in touch for a while about an battery drain issue I have but not sure where to ring or email etc. Basically the radio head unit has a mind of its own and switches on and off on its own even when the car is switched off, cleaned fuses and relays etc. Had it to 4 mechanics including ford ( who's diagnostic system threw up so many codes they told me it needed a new wiring loom!) who have all given me a different reason for it :-( I've tried searching on youtube to see if you have any videos similar to this but can't see any so just wondered if you had made any and have any links to watch? Thanks!
@alan4x5 жыл бұрын
hi, i am assuming you have a mk5 mondeo with the multimedia display which incorporates your heater controls. if you are having a flat battery over night and say the radio switches on by itself i would first check your battery is good and not faulty followed by the alternator charge rate and then although a pain io would disconnect the media unit overnight to see if your battery still goes flat...battery drains on modern cars can be difficult to find but i would be suspecting a faulty media unit
@bethjackson49385 жыл бұрын
@@alan4x thank you so much for replying! Sorry I should have said it's a MK4 mondeo but does incorporate the heater controls which also all have a mind of their own as well as the screen next to the speedo. I did have a new battery about a year ago and the problems did seem to arise after that so could be a dodgey battery. I will try all the things you have suggested. Thanks again! PS hubby is over the moon you replied!
