I've been ball honing (flex hone) nikasil cylinders without any issues... the idea isn't to remove material but to remove the glaze while creating cross hatches. The flex hones for a 95mm run between $40 -$70.

Hes measuring the ring Gap from the wrong end. I'm not going to begin to even go there as a engine rebuilder for many years I don't know where he learned some of the stuff he does. But it's all wrong. He doesn't know the cylinder is slightly larger at the bottom. And with the ring Gap that tight when it goes up it's going to be zero or less that's no way to do it I don't care what he says or anyone else

49:19 you just put rings in it and you got low compression.😮 I thought you put different valves in it and was bragging about how they were laughed in and specifically numbered

Lap the valves and check for open areas on the seats. Always double check valve work before you put it together. One more thing I noticed when you put air hose on for leakage test the intake cam rotated some meaning the intake valves could have opened a little.

Correct, those looked like they were only cut, not lapped. The repaired one didn't look so hot at all.

21:50 Unfortunately, you're a tooth off on the left-side cam.The timing mark is clearly high compared to the right-side cam. That's why it doesn't have any balls. It's not off far enough to do any actual damage but is off enough to make it run rough.

I noticed that right away and came down to see if anyone said anything. Joe you want both dots to be parallel to the head on each cam sprocket. There's an outer dot and inner dot. Bike is coming along really good! Sorry to hear about your friend.

Good spot, @22:00 even clearer, given this you would've thought at this point in the stroke the exhaust valves might be passing air?

@bananabrooks3836 Most likely. Plus, if you look at the inner markings, you can clearly see they don't line up just like the outers. I'm actually quite surprised that Joe didn't catch this since he's always so careful with the timing.

@@stkyfngrszmooth we've all done it at some point. If you stare at the sky, you forget about the ground. Over looking things is in the nature of being a mechanic. Even the best of the best will have slip ups. Nothing to be ashamed about. Just means more work for you.

@@bradley-klamp I made the same mistake once. I had just switched from working on cars/trucks and the like and I thought the markings looked "close enough." I soon learned that the timing markings on vehicles are much more sloppy compared to the ones on bikes/recreational vehicles. Never screwed it up again.

at least you had a friend....I've never had a friend all my life.... military guy here.......never the less, I feel so sad for you my friend... we love your channel....and especially my wife loves your channel and you. Death happens so suddenly and is so permanent. It's a shock to some, and a reality for everyone... Yeah I noticed that the left cam was out, your timing is out, maybe the valve too but the dots didn’t line up on the footage!!

my 99 wr400 started knocking about 5 years ago so i tore the engine down and was going to fix it but life happened and its all still in boxes in the back of my shop. this vid makes me miss my bike i paid 1400$ for it already street legal, baja designs light kit, FCR carb, YZ timing, YZ exhaust, IMS tank, aluminum rads, etc. ended up putting 17" supermoto wheels on it and riding it everywhere. maybe one of these days ill get some free time. thanks for the vids man

I hope you can get to it. I have several such projects; the oldest one has been in pieces since 2012. It is a major job so I keep putting it off although I think of it from time to time.

I could visually see that valve that's not sealing. I don't know if lapping and/or burr grinding it would help. I could see the gouging where it needed to seat. I don't know if that head is salvageable. There's only so much material you can take off.

Joe, love your work. I am a follower and even have my notifications turned on, so I mean this with all do respect… I really do. Why oh why won't you measure piston to cylinder clearances? I know that I'm going to get jumped on about this and told that it doesn't matter but it does matter the first time that it matters. Especially when using "Seize-Co" (Weisco) forged pistons. They are not as forgiving as standard cast. AGAIN, This IS NOT a dig at your work. You know way more than I do… I just think you should measure your piston to cylinder wall clearances. Everybody's gonna jump on me and say "well, standard bore standard piston size he's all set". Well, you are all set until the first time that you're not all set. Especially with the Weisco Pistons like I said. Most people like to add 1 to 2 thou compared to what Weisco recommends, as well as an extended warm-up time. If you ever come up short on the recommended clearance with a Seize-Co and you ever have a slight overheating problem or a few other instances, it could lead to stickage. That's all I'm saying buddy… Nice work as always.

RIP Chuck. I have pulled the compression release lever before when kicking a bike that I had just pulled the plug. Compression release was fantastic.

You can grain in your valves yourself. I've done it with some different grain sanding powders Just keep turning, sanding them in. I've done it for my 1976 Honda CB400F. A simple way to check if your valves are sanded in well and don't leak anymore by using some break cleaner. If it can't get trough they're sealed well.

I've had one, made it street legal and road it on the trans America trail across country. I put an acerbis fuel tank on it which carried 6.6 gallons of fuel....was a tank!!

A little tip. If you oil or grease up your gaskets you can reuse them next time you take it apart. An old wise mechanic told me that and it works.

Sorry to hear about your friend Chuck passing away. He sounded like a really good guy. Check out the mid-body carb gaskets. You might need to rebuild that part of the carb. Good luck.

So sorry for the loss of such a good friend always wanting to help. This year has been a terrible start with myself loosing my mom back in Feb and now my adopted dad just a few days ago. I watch your videos nearly everyday especially after I get done messing around in the shop. I'm battling just one more tire with a horrible left shoulder tear.

next time to check valve seat seal, put some water in the combustion dome on top of the valves, and blow some compressed air into the exhaust and intake ports. you shouldn't see any bubbles coming from around the valve edges. I always do this before installing a new/rebuilt head. good practice even after lapping valves.

So sorry to hear about Chuck. It's terrible to loose friends and family. Was surprised that you didn't hand lap those valves to get a good visual on the sealing surfaces before you put it back together. Hopefully a good shop can fix the challenged valve and you don't have to source a new head.

Before resent out. If it's stuck it'll do the same thing Joe. It's just not dropping down all the way from being dry surfaces still. After all it's A refreshened head now to it's to be expected. It's A simple fix try before you spend more money for no reason first. Try this next if that doesn't do it. Emery cloth and PB-blaster underneath the valve in hand taken out of the Head to clean up that valve only by itself.

I'm glad that when you're preparing the piston and rings and the cylinder you emphasize OILING everything. I know most all of us know this, but to anyone who's possibly watching this as a first timer, a motor like this, a 4 stroke, NEEDS OIL on EVERY part that would 'make' contact. The oil IS the contact surface, not the metal. Well, the rings, but they're actually consumable. The thinnest amount of oil is between every moving metal surface at ALL times when a motor is doing what a motor does.. if not, if there's even ONE dry area, there will be catastrophic damage. Thanks for being sure we understand that Joe.. I've seen things man, rebuilds that have just gone very bad due to lack of lubrication on first run.. man it's ugly!

One trick for fiddly bikes that do not want to get into neutral is to feed the clutch out just a little while fishing gives a feel for getting it in to neutral

I tend to agree with @stkyfngrszmooth that your exhaust cam timing is a tooth off, double check before you tear it down again! Great video just the same, thanks Joe.

Without sounding critícal when I saw the new seat that was previously damaged it didn't look fully lapped in. If it doesn't settle down it might be worth taking the head off and doing it. I know he cut new seats buy perhaps he left you to lap them in but I also noticed the timing mark on the left side WASN'T level though you said it was but seeing as how when you did the leak down the sound of the air leak never faltered when you roetated the engine slightly I still think your dodgy seat valve is your main problem. Spend some more time lapping it in and get yourself a highly polished valve seat.

You should experiment and send one of your uncoated pistons to Line2line coatings and see what they can do for you, and the benefits for your engine.

Well that sucks you have to pull the head again. Have you ever tried checking valve to seat sealing by leveling head combustion chamber up then fill combustion chamber up with water then blow air with an air wond in each port and see if it makes bubbles lol. If a valve is leaking bad you won't need an air wond cause it'll leak like a submarine with a screen door lol. It's a mint looking old WR man I wish I could find one that still had a carb. I almost bought one of the last ones made a 2020 model after I paid my DRZ400S off but didn't because I thought Yamaha was gonna upgrade it to a 300 like Kawasaki did with the KLX and Honda's CRF but as we see now they didn't. You'll get'r running right man you always do.

It's when Joe said "Chuck's done his best" l thought Mmmm so he too might also have had doubts. 75 (count 'em) kicks later..... Leaking intake valves probably not creating enough vacuum to suck the fuel through at kicking speed which might be why it bumps fairly easily but l would be checking that carb again.

Place the ring at the very top of the cylinder and measure then measure the ring gap again in the middle of the stroke. The difference will give you an idea of cylinder wear/taper.. A feeler gauge between the piston skirt and cylinder wall in the middle of the stroke gives a good indication of piston wear and cylinder wear too.

Did he mention how old Chuck was? I didn't catch it. I assumed he wasn't young. I never worked on vehicles until after I retired 10 years ago. Now I work on them a lot, thanks to KZbin and good mechanics posting videos. I am 72.

The valve seats still look bad, I usually use a steal wool pad to scuff up the cylinder, works great. Good job, nice bike, very clean!! I think your problem is that the valves are leaking

that head was reworked, but was not decked, cleaned, etc? looking at that valve, it def looks like that area is way to chewed up to seal.

I wonder if the cam shaft sprocket moved a bit when the valve got damaged. Those sprockets are pressed in so it is possible.

The valve pockets (idk how it's called, those machined depressions in the piston crown that mimick the layout of the valves in the head) on the top of the piston look like Sakura petals. Fitting for a Japanese bike and kind of cool

Im sure its like others said on here that the piston should be top dead center to start that bike as its similar to the newer motocross bikes like the crf450r,those style bikes are all hard to start hot or cold.

Very sorry to hear about Chuck. May he be in peace. Joe, love your videos and I watch them all as I just found your channel a few months ago. You do amazing work and I’ve learned a lot. There is one thing though that troubles me a little. When you are in your garage and you have one of the machines running, you absolutely need to open the garage door to ventilate. Those fumes are very toxic and carbon monoxide poisoning will kill you in a heartbeat. I know you don’t run them long before you open the door usually, but you should still get in the habit of opening the door even a little.
