Shane -- thank you for the video. With the method shown, it might help letting the nut/screw cool down completely before attempting to work it out of the hole. This is because heating the nut/screw red hot and beyond "upsets" the metal of the screw (at least along a few threads next to the weld pool). In other words, the molten metal of the screw must expand, but cannot do so radially, since it is constrained in that direction by a large (and relatively cool) mass of metal, surrounding the threads of the hole. So, the molten metal of the screw expands in the only direction it can -- lengthwise. Because of this, when the molten portion of the screw fully cools and shrinks, its diameter becomes smaller than it was originally and whatever bonds (rust, etc.) that existed between the threads of that portion of the screw and the hole tend to break for that reason. Also, it might be a good idea to use a washer between the nut and the base to decrease the likelihood of welding the nut to the base and to protect the base somewhat. To improve the chances of removal of the screw after cool-down, some heat can be added to the area around the screw with a torch (or even a heat gun) to expand the hole and then freeze spray (like MG Chemicals 403A 134A Super Cold Spray) can be used to shrink the screw. By the way, the trick of rocking the screw (tightening the screw slightly before attempting to loosen it) shown in the video is right on the money.

Nice! Good idea on the washer! It's a real fine line I've found and you have a good eye! I broke one of the nuts from grabbing to soon as you say and not letting it "cool down". On the other hand I've found that giving it the "wiggle" back and forth while cherry or right after that the broken bolt will move a hair and unseize (if not cross threaded problem). I've had bolts I've welded the nut on the they just wouldn't budge until I got the torch out and heated up....that's what led me to try to move when hot as possible...BUT getting greedy while ruin a good penetrated weld in a second! I look forward to checking out the cold spray you mentioned!

@@How2Wrench Shane -- you are right, there is no single solution here. Cool-down may not help much if the screw is real long. Applying an impact to the screw is often helpful. I prefer a hand-held impact driver to a zip gun because of additional control and because a component of the force should be applied along the screw (to help compress and break the crud between the threads), not just torsionally. Also, if not in a great hurry, a mixture of ATF and acetone makes a superior penetrant. I use more acetone than ATF when I mix a batch. The resulting liquid is very thin and, since it penetrates by capillary action, will travel UP the threads just as well as it travels DOWN. I find that the key to applying penetrating solvents is cleaning the area around the threads as much as possible to provide a better entry path for the liquid. Giving the liquid a day or two to do its job is not a bad idea.

I want to extract bolt from aluminum block - will flux core work well for this purpose? Or do I need different kind of welder?

I'm very impressed that you didn't delete your failures. It's how we learn, by failing and going back at it again. Subscribed. That said, I'm always turned off by people who call themselves "creators". Kind of pretentious. Creativity is an innate human trait. We all possess the ability to innovate and adapt. It's how humans became the dominant species. It's why we have iPhones and dogs just have sad eyes.

Hi Peter...You have to be very intentional on the filler to the bolt and if you noticed I did little "stabs" with slow wire feed. I take it slow... Great video! There is no exact way to remove broken bolts. One time I can remove a bolt using a method and the next time it won't work. So learning as many methods as possible, will eventually help to remove those pesky little creatures. I still dread having to remove them. It was great to learn a few more tricks - thank you

Those self tapping fasteners looked to be generally inadequate for the task. Thanks for calling out the inappropriate use of impact wrenches. You won’t have to visit too many shops before you see them being abused. They are great tools if used for the right application but they should never be considered a replacement for hand tools.

self tapping screws must never be driven with an impact driver. they are meant to be driven with a drill driver (screw drill)

it would have been easier if you welded a flat washer with a hole smaller than the hole with the bolt first. then weld the nut to the washer.
