The PLA version made more sense. The point of the corner is close to the surface of the print either way, but since the TPU gives way, the point loading in any collision is still going to be higher than with a rigid material.

I think for this a composite material makes sense. A hard outer shell that is built to crack and shatter sending that kinetic energy into breaking or sending it flying with a tpu underneath to absorb the rest of the impact. This is what i did for my phone case.

Regarding design: I made mine out of PLA with one perimeter line and not much infill. So it has a bit of absorber/crash zone. Regarding kids: my daughter putted a blanket over her head and started running through the house. I catched get several times before crashing into the brick wall. Once she did it again, I saw it and let her crash into the open, flexing door panel. Intentionally. Some kids have to learn through (painful) experience. I told her not to take small toys parts into the bathing tube. She had to loose them before she realized it's better to listen to daddy. I love her

Testing the single-use shock absorbency of a flexible filament vs absorbing the energy with a brittle plastic could actually be really interesting. Maybe the answer is actually a multi-material solution like some phone cases.

A lot of people are saying that "the TPU gives way and exposes the sharp edges" (paraphrased from a couple of comments), so I have an idea: you have the original PLA corner protector and a TPU layer ON TOP so that the TPU layer still absorbs some impact by flexing, but if it gives way and exposes what's underneath it, it's not a sharp head-splitting corner that the head is hitting but rather a rounded corner protector.

She says to just be careful. 3 days later, I had the dishwasher open and collecting all the cups around the house (the dishwasher half blocks the kitchen doorway on the OTHER side) and on my way back to the kitchen. And while I didn't BREAK my toe, it WAS sprained, and the first 3 days I THOUGHT it was broken. But as soon as I stood up from cursing on the floor, the sofa got moved back.
