Just things I can think of right now to look for: AAN engine things to keep notice of: -Cracks in timing gear key or fully sheared, closely inspect. Full billet options available. Issue also in small chassis cars -Cracks in cylinder head from spark plug holes. Not a total disaster, there is a spec for them in the AAN manual -Lots of small chassis cars like the URQ get the 3b engine from a '91 200 due to more compact intake design due to radiator clearance issues in small chassis that large chassis cars don't have issues with. Not 100% sure intake manifolds are a direct swap. -Many off the shelf options for retrofit newer ignition coils and harnesses. Popular and accessible options seem to the 2.0l red tops from newer VAG. -There is reported issues with ARP main studs and fouling oil check valves in the block of AAN. Just something to look into and research. Urquattro things: -Closely inspect the firewall around the clutch master while actuating, small chassis cars don't have enough bracing in the firewall for these early hydraulic set ups and they often crack/flex causing issues with clutch master alignment and rod breakage. Some aftermarket solutions tie the master mounts to the steering rack mounts. I believe Audi's solution in the rally days was internal to the cabin of the car instead of the engine bay. - Definitely interested in seeing how you tackle the hydraulic brake booster set up. Some have swapped to vacuum assist from 4000s/Coupe GTs but there are concerns there of maintaining vacuum to the booster while under load. Can't wait to see the progress on this build!

It might not look the best but some modern vehicles, such as my 2006 Volvo, use a vacuum pump for when the engine is under load, so that's a possible solution. Otherwise would a vacuum reservoir work? My C4 A6 has two.

3B, RR, AAN, ABY and ADU intake and exhaust manifolds all fit the "different" 20v heads fine. The 7A and NM heads are the same minus the extra water cooling ports on the intake side, which can be machined in to them (same base castings for all seven engine codes). You can interchange valve covers too, basically just the three different styles. 3B/RR, 7A/NM and AAN/ABY/ADU.

This. Also, go buy the crank holder tool. You need it. And you will never get the crank bolt out without either bolting the engine stand down or doing timing with it bolted into the car. That torque spec is crazy.

Not trying to be a hater but when i saw the engine reveal i laughed at how cheap and anemic it looked. It makes the honda K series from his other project look like a beautiful big ferrari engine in comparison lmao, no hate just thought it was funny. As a fellow ocean engine aficionado and former wielder of the torch, I can wholeheartedly recommend an induction heater for those stuck bolts. They're only around $200 these days, and you can really get a lot of heat into exactly where you need it. You also don't run the risk of damaging anything else around.

I’m retired Audi tech of 47 years, that motor is a strong piece and never had a problem concern with internals as long as there is oil and coolant in it. I just did regular maintenance including timing belt and tensioner and water pump. There is a special tool to hold front crank pulley and a extension used with a 3/4” breaker bar to loosen bolt and used with a torque wrench for the proper torque, make sure to use locktite on the bolt as it is used as a sealant as well.

Sometimes ring gaps line up due to a worn spot in the cylinder and the rings move to that spot and stay there. Might be a good move to get it checked at the machine shop. Good luck with the build, love your content 👍

Looks like that engine truly sat in a field for a while, at least from the exterior. It's great that the seals (and the residual oil I guess?) held up and kept the internals nice! I'd definitely take a "only have to make the external look pretty" headache over "replace thousands of dollars worth of internals" headache any day. Hopefully the lot gets finished soon so you can get back to wrenching like you love. It's great Byron and Khalil both gave you space in their shop to work this week as well as helped you out with what looked like a nightmare of an engine. I know they're still in the early days of starting up that company which is always rough, and I'm sure they're busy. Great content as always Mike! Excited to see the engine slowly get built back up with bigger and better internals in coming episodes.

As a new Englander all my life I’ve seen ten year old cars that look like that engine. The contrast of interior vs. exterior is a testament to the quality of 1980’s Audi materials and build standards. Looking forward to the next installment. Media blasting and a hot tank on that block and it will look great!

Loving the project. Many of us use a 3B intake manifold and piping in the small chassis, but it's not an absolute must to do so. Just have to check for clearance for the side mount radiator. Oh, and I used the engine teardown on mine to "justify" buying a welder (for the stripped hex heads and sheared bolts), lol.

That block reminded me of the BMW blocks the F1 team in the early 80's used to leave out in the elements to help season them to be more dimensionally stable. You may have a real diamond in the rough there and I'm sure with a little effort you'll have a gem on your hands. As for the rods the discussion begins and ends with Carrillo. They are local to you and hands down the only choice for ultimate reliability.

I see the BMW F1 lore has grown legs and escaped reality. The F1 team bought used motors with tons of miles on them. Leaving them out in the weather wouldn't do anything for dimensional stability. It was the heat cycles and vibration from road use that stress-relieved them.

A stock head will easily do 600whp. Also, the stock intake is fairly good, and you should be able to keep it. To be fair, an RS2 manifold with a stock intake with a ballbearing turbo and forged rods and pistons will be enough. You'd make a reliable 500ish whp all day long

Yo Mike, make sure your key on the crank snout didn't just shear off. Audi made a tool for holding the damper when doing a timing belt job on these. I made my own out of a 4ft length of flat steel bar and a 4x4 hub socket cut up to fit inside the damper and allow a socket to pass through. Also absolutely have the machine shop inspect that head for cracks!

Very excited to see this project. I am a bit surprised that more time wasn't spend researching this engine and how it is laid out, and slightly surprised that shop doesn't have any 3/4" sockets or breaker bar. 30 minutes of research would have saved hours of frustration. Both those things would have made your life MUCH easier than depending intuition, and air and cordless. The only thing that was a surprise to me was the alternator bolt. Someone messed with that before and left you a nice gift. lol Check out the key on the pulley to make sure it's good or get a billet pulley instead. These engines are unfortunately getting harder and harder to find these days as so many 'enthusiasts' hoard parts, and a lot of people gave up on these cars around 10 years ago when they started getting to 2nd hand owners who don't have the financial resources, as well as a lack of mechanics that are not scared of older German cars. Now the cars are in more demand, but it's hard to make up for that lack of parts as well as Audi AG not being willing to ship older parts to the US.

Flywheels are really heavy on these engines, so if you get a fluidamper running a lighter flywheel won't bother it at all. If you aren't going to throw a ton of boost at it, run a higher compression piston. An aftermarket I beam rod will be fine. Doing an exhaust manifold would help for ease of servicing if you convert to Vband clamps. It would also allow you to run an anti-lag valve, which not only sounds amazing, but is consistent with how audi modded these cars for racing series.

I had an RS2 turbo and 034 RS2 ECU and it was strong to 32psi of boost and regular 28psi. The N75 was the problem... It's now called EFI Motorsport. $509 for the entire plug and play kit. For $250, they'll sell you one that uses modern factory VW/Audi coil-on-plugs, but the coilpack system is remote mounted so the coilpacks don't overheat on top of the engine

Hey! You're getting a tiny taste of what its like to work on cars in the rust belt! Almost everything I've worked on here in new england has been like that engine. Knife edge the crank and do what you can to add some oil volume, external oil cooler or something. Lose the coolant/oil heat exchanger on the filter housing, they like to fail and mix coolant and oil. I suggest making a custom intake manifold to run a modern throttle body and make turbo piping as easy as possible. Get rid of all of the electronics strapped to the engine and run modern stuff. That means coils, sensors, trigger system, what have you. Try to avoid VW or audi coils, run something japanese or like, LS coils or somethin. I remember there being some other things you can do to the block or crank or head or something to make it better or more reliable but i cannot remember what. add a Windage tray if it doesnt have one already

The intake you can use that is found easier state side for small chassis is a 3b intake manifold that comes in 20vt Audi 200 Quattros. They can be had for about 400 bucks or you can get a s2 or rs2 intake from over seas. Also when you go back together threat the cam bolt in by hand then torque or you run the risk of shearing the key and also be sure to check the crank cog pulley for cracks. Check out efiexpress they have some stuff for old Audi 5 pots. there was a study that showed the rings actually spin in the bore on the piston, like a surprising amount. i still line my rings up, but its not something im ever super worried about. the fact they all came out lined up like that is bizarre as hell lol

If you want an intake manifold that fits, is practical, looks stock but can displace a 1000 horsepower and uses all stock sensor search for the Wagner reverse intake manifold. The AAN intake manifold will mess with the radiator in an urquattro chassis. That wagner intake will leave space for the radiator.

There is an easily fabricated tool for removing the crank bolt. I made a video about it a few years back. Might be worth making for when you reinstall the crank bolt. Stoked on the project! Keep up the good work!

An induction heater is the only way to remove most of the bolts on this engine, even the seized alternator bolt can be heated entirely through the alloy bracket to break it free .

Its difficult for me to accept my all time personal favorite engine has started to become mainstream in the automotive scene as though its reemerging. Love to see it. I liked my parts cheap and you as well as the attention from the Block family have not helped that lol. RIP to KB

Hire a dry ice blaster or laser rust removal tool to clean that block up, massive time and effort saving

The 5 cylinder turbo charged Audi A.W.D. QUATRO WAS MY DREAM CAR BACK IN 1984 when I was just 17 years old! My parents were poor and I had close to nothing. This is going to be an interesting build! Too bad it cost $35,000.00 back in 1984 and minimum wage was just $3.15 or less an hour. There was no way I could afford my dream car working a part time job. Good video! Use Diamond pistons!

To fit into small chassis vehicle there are a lot of parts that are different. Use parts from 3B, ABY or ADU engines. Motor mounts, sump, inlet manifold, rocker cover, crank pulley/Damper, alternator, power steering pump, cam belt cover all may give you problems. The sump will hit the front subframe.

You should use the Eurovan 95.5 crank to stroke it to a 2.5liter. Also Audi put the 3B motor in the UrQ in europe, so you should be able to use many of the parts to fit your AAN in
