@@offroadhub.official gaps are good,upto 2mm,you need penatration. champher the rest. stitch weld it,dont fully weld.

@@offroadhub.official s/duty diff,under an fj,dont need trusses. just weld the tubes to the centre. fj weighs about 4 lb,yes.. s/duty weighs 4t..the front diff vacuum seals,. dont use them, fit manual hubs, where the vacuum line went in,fit a zerk. once that vac seal is done,bad,,so is your diff.

Nice work, Ken. Looking forward to the end result. As someone who has done woodwork for about 45 years, I can tell you the hardest part about learning a new skill is just getting started. The first try will not be perfect. But as long as you learn from your mistakes and keep trying, you will get good at it in due time.

Looking good. Those welds look great for first time welding. Don’t sweat that gaps either. Get that heat and speed right and you can get them.

Hey Ken, I've been welding 45 years and my first attempts were no better than this but they held and did not crack. Do in large part to preheating as you did which is vital to welding large thick material with long welds. I learned this from a friend and long time welder so your research will pay off. I don't weld much these days and my skill is not as good. As is said: If you don't use it, you loose it. ROCK ON!

Be proud of your welds. I’ve seen a lot worse from “experienced” welders. And don’t be afraid of the gaps. Rule of thumb: one material thickness is fine as a bridge-able gap. You just have to switch up your technique a little.

Hi Ken, gutsy is what I say. I learned a lot from this one and yeah I notice from reading comments that you are inspiring many others to “go for it”. It is clear that you understand metals and temperatures so thanks for putting it out there! Question, is your pumpkin empty of fluid when doing this and is the heat great enough to affect the seals? Thanks for your posts!

Hey Jey! I drained the fluid when I disassembled the axle, but the guts are still in the differential which helps to stabilize and prevent warping. It's important to do all this welding and heating before rebuilding as it will change measurements and it will melt seals. So yes, everything inside got cooked, but it hasn't been rebuilt yet so that's fine.

You should look into it, it's pretty fun. If you get a 110 volt welder and use flux core wire it would be about that simple. But you should really look at getting a 220 volt welder. I got a Hobart 210 and am using a 75% argon 25% co2 gas.

It's a Hobart 210. I basically draw a lower case cursive e. Except sometimes I do a U.

Lol, you need a welding hat. That head is either going to UV burn or a spark is going to light you up. Ask me how I know about the spark on the head.....It is hot.

My helmet seems to be protecting my chrome dome from UV. A spark is always a risk I guess. 😄

SO, you are going from a stock Toyota axle to a Sterling and you need to truss it? Are they weaker than the Toyota axle? Just a bit over kill don't you think? It's your money, just seems like a waste to me.

He will be running 42s. You can't overbuild an axle for that. If you know, you know lol.
