a 6'4, 240lbs guy would definitively looked super jacked. I'm also 6'4, and around 225 pounds, and my wife already tells me I look too buff. But honestly, it depends, not only on your body build and shape, but also on your bone structure. In the comic books, Superman is supposedly that, 6'4 and 240, but they draw him as if he was 6'6 and over 300 pounds, an Arnold-like body. Same with Batman and other heroes. For this guy, the CW Superman, I think they should've definitely gone with a more buff and taller actor, since he definitively looks fit, but he's just too small to be a credible Superman.

Not necessarily. If I recall correctly in the pilot episode, when Kara's backstory was explained, it was Superman, and not Clark, who delivered her to Alex's family. So she doesn't necessarily know who his secret identity actually is (unless Kara told her at some point).
