The Most INTENSE Fab Work I've Done in Years

Whenever a unique fabrication project is presented, Tay rarely turns it down. That's the case for this week's build! Stay tuned as this is a long and difficult build, so expect more videos on this crazy process in the coming weeks!
Virginia Tech is located about 45 minutes outside of Roanoke in the small city of Blacksburg Virginia. At VT they have a Motorsports and Engineering program where students are given a budget of $80,000 and have to build a "Formula SAE" race car and compete with other schools. Local Motorcycle enthusiast Evan Perry at Mill Mountain Motorcycles was given the opportunity to purchase one of these unique cars and he jumped on it. Unfortunately this beautiful specimen has seen better days, and it's now up to Tay to fix all the issues and get this thing back to tearing up the streets!

If you're afraid of the bolts seizing in the threads while taclking/welding , you can try with zinc plated bolts, when you put high temp on them, the zinc burns and since the bolts are undersized before plating you can undo them easier, still it is a good measure to run a tap in them afterwards to clean and put them back to specs

Love seeing these, I was the electrical and engine captain for my schools FSAE car. They are super quick but there is so much more to the competition, even passing the safety inspection is an accomplishment in itself, they will go over the car with a fine tooth comb and even ultrasonically test your welds and tubing. We started using a lot of carbon fiber composites with ours. The competition is multiple days and the racing is only a small part: you have to model and prove your design from an engineering standpoint, give a presentation like a commercial race team etc. the whole engine has its intake through a 20mm restrictor, so trying to make as much horsepower back after that is a challenge. A favorite engine combo is a turbo charged 600RR. During the race you are also only given so much fuel and have to change drivers at least once. There is skid pad, braking and acceleration, handling and endurance competitions. I would strongly recommend anyone who is in school look into it, it is an amazing experience.

On and fs team mysef. We have and EV tho. 109Kw, restricted to 80Kw, roughly 810Nm of torque. We did damn well in the UK last year aswell. ONLY Ev team to finish a dynamic event in the entire competition. And it was the endurance! Fuck but we were proud. This is to say. But got damn but I learned a LOT. I genuinely feel like I learned more engineering on the team than I have so far at uni

Hey so I build custom suspension for buggies and 4x4s andni use all sizes of rod ends and I have found out you can't weld with a bolt in them I have jigs made up with a pin that slides in to the weld in bung then I run a tap in them before I put a rod end in

Nice work, 3 times I have spent hours trying to fixture odd stuff up in prep to weld them, and I have stopped myself and realized I have a tool making machine (plasma table) lol.. It is now my goto from the jump if I have something weird or custom to make that I can't clamp easily I almost immediately go to the computer and start making a jig. The small price I spend in steel pays dividends in shop time...Happy to see I'm not the only one. Graphite powder, i always throw some in a threaded hole if i need to put a bolt in it for fixturing while it gets welded. It can withstand the heat and is a dry lubricant. Unless its stainless then find another way to fixture it because thats a nightmare anyway. Fun little project to fabricate.

We raced something like this in South Africa called Formula M. it is a 1/4 size F1 look a like with a motorcycle engine and yes the power to weight is crazy. Tay if you want to make the lower and upper control arms stronger what we had done is take the pipe and had it rolled to get like an oval pipe so it is much stronger than just using round pipe.

sometimes is there is plating on the all thread or bolt... heating it up will weld it together with the zinc or cadmium plating. Strip the plating first with muratic acid. or like you did just take them out first. you can all so use marine grade hi-temp anti-seize.

Just a thought I’ve done a lot of welding fabrication on different types of material with internal thread stainless is terrible about gawlding the threads the slightest bit to tight add heat it’s over they basically weld themselves together if you use anti seize on your threads it will keep it from doing that just what I’ve learned from my experience it totally sux I’ve been there

Why did you not drill it out using your lathe. Then you might have been able to remove it with an ez-out bolt remover tool then. Just asking not making any judgement I've been there too.

Are the connecting arms and the A-Arms made from mild steel or chromoly what are you using for those just curious what I might be able to get away with those are thin looking for the amount of weight they are carrying and I do realize it's spread out over eight of them i/e four corners?

Use brass bolts . I the rod ends. Order your taps and dies from Mc master car You can get them next day most times

I saw that in other videos. With some searching I found out it is called a magnetic vise. If you search for that you will find some options. Essentially a magnetic table that the magnet can be turned on/off.

Your makita drill probably has a locking chuck. Once you tightened up the bit you have to turn it the opposite way until it clicks to lock it in.

First….they were/are not smarter than you are. Educated in different areas would be a bit better statement. Secondly, how in the world could that much money be spent on such a simple creation if labor is free? I’m a junkyard / second hand creator and ex helicopter welder heavy equipment electrician. Three grand tops!😊. P.S. Suspension pivots could be 3/8 - 7/16 - 1/2” for more rigorous usage 😂 4130 and plug weld. Readily available at Aircraft Spruce and Specialty. Helicopters use them all through the flight control systems, and they are tough. But you already have finished, so file away for future race car building 😂. Analytics ya know….
