This "Carbon fiber body panels" series has got me thinking about a friends old Morris Minor Traveller. It was a real heap when he got it, But it was his first car, and first cars always get under your skin. Over the early years he bodged the hell out of everything. A fair amount of the original exterior wood had rotten away, But back then you couldn't get replacment wooden sections for them, So he'd just chisel out the rot and pack the areas with glass fiber filler. He pootled about in the car like that for 10 or so years until he discovered a company that had just started to manufacture new wooden sections for it. By this point he'd gone through engineering college and got a reasonably well paid job with a well known aerospace company, So as money wasn't that big an issue anymore, he decided that it was high time to finally rebuild it properly. He bought the full kit of wood and all the body panels he needed........ Then he didn't touch the car for over a year ! What prompted him to restart the renovation again (About 7 or 8 years back now) was that at his work they'd started making parts out of carbon fiber. When they were laying up 30 foot long molds the "Scrap" offcuts were still pretty usable sized sheets of cloth, So he had a chat with his boss and arranged to buy some offcuts from them at cost (Remembering that this company was buying in SERIOUS bulk, And getting all the discounts that this entails....... Their "At cost" price was cheaper than I could get comparable sized sheets of glass fiber mat at that time !!!!!!). He built molds of all the wooden sections and made carbon fiber replicas with either foam or aluminium honeycomb cores, Then he decided it would be silly to reuse the original steel body panels with his new frame, So molded those too. He run the car around with the carbon rear outer panels (The "Wood" sections painted black and the bodywork ivory white) for about a year before taking it back off the road again to replace the roof, Outer door skins, wings (Fenders) and bonnet (Hood) with new carbon panels too. I moved away from the area before it was back on the road from that upgrade, But we still occasionally send each other emails, and he's now talking about going the whole hog and replacing the inner wings, Bulkhead, floors, and chassis rails to have pretty much a full carbon bodied minor. He reckons that he can make the chassis several times stiffer AND a lot lighter if he does this, But he's also toying with the idea of completely updating the running gear to get away from the 70 odd year old suspension design and the slightly temperamental 1980's 2.0L fiat twin cam engine it's currently running. I'd love to see what the weight of it ends up as when it's finished (As if ANY project car's ever "Finished"!!!! LOL ! ).

That sounds like a very cool project. I lived in the UK for two years in the mid 80's and learned how to deal with real rust as a teenager. I have a real affinity to old European cars and was into Jags (various MK2'a and an XJ6) for a long time. I have no idea what the end weight is going to be for this car. The original was 2500 lbs - I'm guessing that I've added 200 to the total with what I've done but the proof will be revealed when I scale it when done. I'm still building for 400 WHP - so this car will be a little nuts when done.

Ok, so I have now spent the past week watching the entire series from Ep.1 to Ep.54. Not sure if I feel inspired by your accomplishments, or discouraged that I will never match your skills and attention to detail. But, WOW! what amazing craftsmanship. Keep up the good work.

I've still got a few months to go...the weather never cooperates in Canada. I can't paint the car in the winter in my garage...I did that once and the temperature variation from the floor to the thermostat caused many issues. So timing becomes a factor.

Pretty good for not really doing carbon fiber layup. I been doing it since 84, started with Boeing. They taught me well. Did alot of pre preg out here on the west coast of British Columbia for a company for 23 years too. Ask if ya have any questions, I may be of SOME help. You seem pretty sussed out tho. Good job! I made a CF top for my 87 Vette, turned out nice. I used Flexible Coremat for core material. Nice stuff.I see you used Hexcel HiMax Carbon Fiber Biaxial +- 45°. I remember you asking or mentioning warp directions before. Run them opposite on each layer. It would help if you had access to 0 degree and added that to your layup.Adding "doublers along the edge band helps with strength also. Esp when using a core. Overlaps if you have to at 1/2 inch for structural integrity. Aluminumized stuff out there too for edge bands work nice too.

great work man. epoxy doest dry it hardens or cures. not sure why it drives me crazy when folks say dry. lol I'm a boat guy and working aviation maintenance, I find the work you're doing very impressive man. Keep it up

Thank you for actually using proper safety gear when cutting that CF! Most AutoTube guys I see working CF barely have safety glasses on when working with CF and I cant imagine what that dust does to your lungs, but they gonna do what they do lol

Truth! I was always taught that the only person that will ever care about your personal safety is you. I see more guys taking massive risks for no reason on KZbin all the time. Then again, I'm getting old.

@@ThrottleStopGarage I've had monthly safety trainings since my first month in the Navy, and even now at my civilian job, 13yrs later, we hold monthly safety meetings. It's in my blood now and I'm always on the look out, I'm only 31, but I'd like to keep being able to do projects into my 60's and I'm the only one that can keep it like that. Mike Rowe has a great video on workplace safety. Thanks for the videos, I just found your channel after watching a bunch of video on making CF parts, your killing it and I'm excited to see that old gal up and running!

I aviation when we use anything that needs to cure like epoxy or sealant we make a "ticket" to check the cure. Basically it's just a scrap piece, preferably of the same material that you are using your sealant/epoxy on, that you put a little bit of your excess material on at a similar thickness that you used. You can check your ticket to see if it has cured sufficiently instead of messing with your actual piece that you are working on.

@@ThrottleStopGarage i have some questions maybe you will kindly answer them the first one is what do you do for a living and the second what will you use the car for , driving the roads or racetracks and three what kind of engine is it you are putting in it and what was the donor car and four the engine in the back by the compressor what is that from and what kind of gearbox does it have . i´m sorry for being nosey and maybe you already mention it in and episode ........ lol

@@mikkel1249 I'm a scientist in my day job. I'm not building the car to race it - there isn't a track around where I live. I'd like to be able to autocross it at some point. I'll for sure take it out on track days etc. It's sort of my version of a Singer Porsche 911. The engine is a Volvo 5 cylinder that I'll build in the next year or so. By my compressor is the built B20 that was in the car (about 150 hp), a B23E that was in my 242 (which now has a B230FT) and the engine that will go in this car. The gearbox is a Borg-Warner T5 (with inners to hold over 400 hp - the 5 cylinder is a B5234T3 and we're running a bigger turbo and will have it dialed up to "stupid grin" most of the time.

Outstanding as always! Inspring me to get off my duff and finish my damn 122. I watched these videos thinking I'd like to try carbon body panels as well, but you've convinced me to stick with Fiber Glass LOL. Any reason why you chose carbon fiber? I know it's 15-20% lighter than fiberglass and that's not nothing, but the more videos I watch on vacuum bagging the less I want to make any investment in it because my process usually goes: "I got this" - forgets an important step in the middle of first attempt - wastes money - tries again - mediocre results - tries again - mastery lol

Thanks Scott. I'm trying to not forget a single step or decision. It may not be as interesting as "I built a Lambo hood and failed." but it's thurough and correct. I mostly wanted to do this to learn how...I have some work projects that would benefit from me knowing how to make these kinds of parts. There is also the cool factor. I know I could have done it in S-glass. It's all quite complicated really. Vacuum bagging isn't that bad, and the lack of mess (aside from the clean up) is great.

I know you are "space limited" but as several have commented, and you've indicated awareness, find a way to run a light flexible hose attached to your grinder/cutter when you trim parts or work with the volatiles- this stuff is bad for lungs, eyes, just ordinary living things! Your attention to detail is dynamite- previously "Street Bandito" was one of the better "home shop CF" You tube series- they went dark about half a year ago, IDK. Got my sub- KOKO!FR

Great job. You mentioned that the completed carbon fiber fender weighed 2.8kgs. Do you remember the weigh for the stock steel fender for comparison?

How nice did they turn out. Fantastic job. I have a very clean and original 69 Amazon with more or less now welding / rot. Panel fit is not that good compared to a modern car. It drives me nuts sometimes. You'll probably end up with much better gaps than your car originally left the factory with.

I've seen a few Amazon's with really nice gaps and it's one of my favourite things. That said, most original ones I've seen are very agricultural compared to modern.

Depends on your resin system. These took 8 hrs at 80 degrees Celsius.

Seriously, a carbon fiber Volvo? Is the car worth the expense of the parts? You could have used fiberglass and achieved pretty much the same result for a lot less money. But I think you may be in love with the process. I can relate. 😊

There is never a good financial reason to do something like this - never. It's cheaper than therapy and in the end...it's what I want and I don't care if I spend $100,000 on a $1000 car.

Is there a reason you went with carbon fibre rather than fibre glass? Obviously there are strength and weight advantages but fibreglass is considerably cheaper and the process for laying up requires less tools and probably less experience.

You need to get some air flow in there. Or at least a vacuum to pull the CF dust away from your work area. Think vac form table that you can work on.

Hey mate, love the channel. This might be a dumb question, but for small parts like these, wouldn't it be quicker, cheaper and faster to do a hand layup? I know the ultimate strength to weight ratio would be down, but it seems like the amount of disposables and the % of wasted epoxy in the lines is pretty high

Thanks - cost really isn't a consideration. I'd rather have the strongest parts I can make. Now if it was faster...that would be appealing. With carbon fibre, from what I understand, you have to compress it to make it strong. So if I wet layup over infuse, I don't really save much.

ProSet ADV-175 was what I used to glue the parts together.

Hard question. For my first part, it's all I could do without the experience needed to make it look perfect. I could now make a nice looking part with the weave straight. It takes a lot of skill, I'm just learning.

I write for test results game theory strategic and defense for department of defense USA. They only have people sent away if they can't function. However lots of people are so next to test based on their knowledge from second hand than they will take part of us at hand to see if they grasp the relativity and what they do with it. ... They make billionaire people who don't know the other main concept to to reach those levels...networking

Very nice work.... the best clear coat you can use is the OH MY 2k clear from BuyCustomPaint.com . it lays down like glass and it doesn't have to be buffed... definitely worth checking out

@@ThrottleStopGarage Prime choice would be an Airfed mask (positive pressure) but they are a bit overkill for the hobbyist. 2nd would be any large, replaceable cartridge style multistage filter (organic vapor). Being you seem to be no stranger to DIY, I would suggest making a part of a worktable into a negative pressure zone, or downdraft table, this can easily be made cheaply. Cutting carbon releases formaldehyde (organic vapor) so while the dust mask (mostly meant for manual sanding endeavors) works for most particulate/UFP's it doesn't really offer sustainable protection. Given your scope it may be a worthy 1/2 day project with minimal investment as it will serve you well for all painting and sanding ventures. I've enjoyed watching your videos, very nicely done. Surprised you only have ~11k subs. You are definitely going to do well on youtube in time. Very well put together. next time when you apply the foam insulation get the silver side facing inwards so it radiates the heat back !!

I was worried about the potential fire hazard so didn't buy foam insulation with the foil backing. I went with the basic foil bubble wrap insulation. Fire extinguisher close at hand...and I kept the internal temperatures below 60º C to avoid all fire risk and still get the benefit of the post cure cycle.

Love your solution to a lot of things! That plumbers epoxy is pretty cool. 2 quick tips I have that might help out. During infusion, you can save epoxy by rolling up a small square of the green flow net and sticking it in the end of the infusion line as opposed to the length of spiral wrap. I'll go up to about 600-700g with this method before I use the spiral wrap to speed up the infusion for large parts. Second one, when trimming, I find a way to clamp my parts to the table or saw horse and then hold the cutting tool and a shop vac nozzle together with both hands so you can catch a lot of the dust right off the cut.

You aren't kidding about wearing appropriate clothing when cutting carbon fiber. First time I did in t shirt and shorts with sandals and boy did it itch! LOL next time I had jeans trainers and long sleeve top on, no more itchiness!

I've fixed the music...the calculator is a 22S that I've had forever. It was replaced with a 48GX that I still use.

just watched this so I'm assuming you already know but keeping the parts under vacuum while in the oven will give best results large flat areas in particular

Thanks - Yes I do know...but the fenders once everything was attached no longer fit in the mold without a lot of effort. They turned out fine.
