Volvo S40 2.4L Intake Manifold Removal & Spark Plugs Replacement

This video shows how I replaced the 5 spark plugs on my Volvo S40 2.4L. First I disconnected the hoses and the electrical receptacle connectors from the intake manifold. Then the intake manifold was removed and cleaned. Later after cleaning the valve cover and the spark plug wells, the ignition coils and the spark plugs were removed. New spark plugs were reinstalled. At the end all the components were refitted and connected.

Also, the vehicle never had one during my ownership but, when asked, FCP Euro recommended a lower metal gasket between the head & plastic air intake, in addition to the regular green, round rubber gaskets you show in your video. Are they correct in their recommendation?

I prefer to use only the genuine parts and install them like it was done at the factory. I don't know if the FCP Euro (or service rep.?) is correct in their recommendation, but adding an aftermarket gasket in addition to the genuine green gasket would increase the thickness and could distort or over compress the green round rubber gaskets. You also wrote ''metal gasket''. Some types of metal sheets could be affected by galvanic corrosion in contact with the aluminum (aluminium) head after a year or more. For more information about aftermarket products, you can also look for Fel-pro gaskets documentation.

Thank you for the video. It's informative and right to the point. My son just purchased the same car and when I went to pull the spark plug in the first cylinder from the left, I removed the coil and tube connection to find oil in the chamber. About enough to be level with where the bottom of the porcelain and top of the nut to remove it. Any issues like this before for you as this is our first Volvo? I am going to remove the oil before taking it out but ran outta time this evening. Thank you

I never had this problem. Probably the sealing o-ring compressed between the cylinder head and the the cylinder head upper section is getting old and is not sealing well. Replacing the 5 sealing o-rings is extremely expansive and problematic for an old S40. First, I would not use synthetic oil with this problem because this type of oil can penetrate any minuscule cracks. (example: Synthetic oil leaking around an old camshaft sprocket oil seal of the VVT sprocket). I would stick to the regular motor oil commanded in the owner's manual and I would look for a good oil seal leak stopper product. Your local Auto Parts Counter Person may have a good product to help with this problem.

great vid, question: i got a cyl 5 misfire i want to replace the spark plugs. when replacing do i need to erase the code? or does it clear automaticity if the issue was fixed?

I would erase the code then replace the spark plugs. If after changing the spark plugs the same trouble code (check engine light) eventually re-appears, it would mean that the source of the problem could be related to an other ignition component or condition.

The gap for the Bosch FGR6NQE0 spark plugs is preset to 1.6mm / 0.064 inch and it is printed on the box.

@@mtlcarguy Base on Rock Auto, those Bosch are Nickle and Copper. Do you know how long are the service interval for those? my car is over 250,000km which is way over the suggested service schedules on owners manual, not show where can I find those information besides that.

@@tianweiyou2953 My Volvo is also over 250,000km. I have no information about the Bosch warranty of those spark plugs. The Bosch platinum spark plugs have a 4 year warranty, so, those ones are less. So far, I had no problems with mines even if they were dirty after 4 years. The Volvo's service schedules are based on Volvo spark plug. Example: 5 cylinder NIV codes 52, 54, 59 & 61 are at 92,000km and 192,000km. But after 14 years and cold winters, the spark plugs get dirty more easily, since I am not driving a lot now, I prefer to replace them after 3 or 4 years with the Bosch ones.
