awesome build . seem alot of folk using the small mini paint rollers to push out the air after laying the mat, not done big areas my self so cant confirm,also just drill a few holes on the perimeter of the metal panels boned in, just to give them a little more purchase on its base

I used to be a GRP laminator, always used a metal roller, although you'll struggle in tight corners.

Aluminum bar stock would be better for your strengthening rods etc as it won’t corrod in your fibre glass👍

My thoughts on the bar and bubbles. If you were to shred the glass fibre into random smaller pieces, maybe around 2” in diameter it will form much easier to the shape you want, your getting the bubbles because your trying to make a larger piece take a complex shape. Granted it will take longer. However… would I add the steel to it? I don’t think so, round rod circa 10mm in diameter doesn’t have much resistance to bending, so what it adds in strength to a panel may be minimal, but have at it if you want. Having it rust due to condensation would concern me. The strength will come into the panels when you bond them together, forming a box section as such. And if you really feel you must add something, maybe some small stainless box section in key areas…. Although you’d need to check stainless and fibreglass go together But that’s just my opinion, in practice your idea might be better than mine.

Regarding the bubbles in the fibreglass. You can do localised vacuum bagging where the plastic membrane is a single side glued to the existing fibreglass structure. Does that make sense? You can also try passing a torch flame over to cause the bubbles to expand and release. I’ve never done that myself though.

Simplest method I know for getting rid of air pockets is to stipple the GF matting then use a very sharp razor blade to make a small cut into the air pocket while it is still wet, then stipple the GF down again. You can cut multiple holes and stipple it down as long as the GF is not beginning to set so work quickly ! (ask me how I know 🙂)

hot air gun over the resin brings the bubbles to the surface, not sure it will work on panels but try a test piece

For your bubbles, I'd try bedding the bar onto a fibreglass filler or use some of the balloon fill stuff you can get for resin, then 'glass over the bar. Loving the build by the way, I think I'll be doing one of these as my next project! How hard is it to get all the trim/glass etc?

I’m with ricolaracing, bed it on some bridging filler and filet the bar in. When it’s gone off put the chop strand mat over the top.

Never ever fiberglass in steel. Not if, when water hits the steel, it will rust and expand so the fiberglass cracks.

Right! That's more than a potential down-the-road problem. As I recall, the moisture also interacts chemically with the epoxy and forms an acid. This was learned back in the early 1970's, when potting electronic components in epoxy. Deserves some research to see if you need to do any rework throughout the build. DANG!
