I do it like you. But I strated to pre-cut the groove with a handsaw, then the broach doesn't have to remove as much material, it's much easier.

@@AaronEngineering I used the sleeve for the needle as a template and drew lines with a marker. Then I made a few very careful cuts next to each other with a handsaw. You don't have to saw everything away. You just have to be careful not to saw too wide or too deep - of course. Greetings from Austria! (no Kangas around here, just cows)

For a weight I use swarf from the bandsaw (with resin), It's fine and works well.

Thank you, that's an excellent idea. Another viewer also suggested using sandblasting garnit or granite. I tried the expoxy resin & cast chip swarf yesterday. It worked well, but most of the cast settle on bottom pushing resin to the top. I had to pull of the resin and add more cast chips. Cheers, Aaron.

Theres something to be said about good old Aussie ingenuity. What a brilliant idea to press in a keyway broach using the tail stock of the lathe bloody genius if you ask me. Just a thought I had regarding them gears you mentioned at the end. Why dont you look into using them nice 3d printed ones as a template for doing them as a casting? You could set up a little sand casting mould and do them out of aluminum cans or some of the cast swarf maybe I dunno Ali cans for sure thought that would work great and not be too expensive to do.

Thank you so much for your kind comments. To be honest, this idea came to me the other day. I was going to purchase an arbor press, but the wife's been up me about spending money 🤣. So I had to go down a different route. That's why my nickname is Humpty Dumpty machining company. Bloody motor mechanic (my first trade) coming back out in me. Great idea about the cast gears. I always wanted to have a crack at foundry and pattern making, but a bit scared of the set price and spilling molted metal down my boots or on my thongs LOL. Cheers, Aaron.

Swarf and resin will be hard to pour and will probably get a lot of air entrapment. I get great results with garnet sandblasting media (grit) and about 20% resin, it is cheap, heavy, and incredibly strong when set due to the very high strength of the garnet particles. And it comes out as a reasonably attractive purple-brown colour. Rather than mix it too dry (which most people do with epoxy-granite type mixes) I mix it wet enough to pour off a spoon, then pour it in and tap it settled, then skim any excess resin off the top.

Hello and thanks for the feedback. That’s some good advice. I didn’t think of using that. I did two pours yesterday of the resin. I did notice that the weight of the cast swarf did tend to sink down causing the resin to lift up. I just kept sprinkling more cast on it until full. Cheers Aaron

@AaronEngineering Great! I can't wait to see the result. 👍 Yeah the swarf can work if it is very fine particles rather than curly tails. Curly tails get entangled and clump up and get a lot of air entrapment etc.

I don't remember oil going on the broach when cutting the slot to size ? At least you know what your next project izzzz .. Build a 20 ton Press 😮😅😊. Ted
