This is the video i didn't know i needed. So much helpful information. This video definitely came in handy. I did have a question about my rebuild. Im splitting the case and upon doing so i found that the lifter completely shattered and caused a crack on the case where the lifter sits. My question is what can i do about this? Id rather not buy a whole new case if i can figure out another solution.

Love your videos, they have been super helpful. We finally have our 800 ranger engine rebuilt and reinstalled and started it up today for the first time. It fired right up and sounds good. Oil pressure was good, equal compression. Everything seems ok but there is a bunch of smoke coming from the manifold, manifold joint and exhaust pipe near the joint. it seems to be less now that the engine has run for a few minutes but is still there. Of more concern is how hot the valve cover seems to be? Is this normal for this engine? Coolant is circulating and the temperature is coming up but we didn't let it run long enough to get up to a temperature that would trigger the fan to run. This was a complete upper and lower rebuild with all new parts using the old crankcase.

My 800 xp had a single layer head gasket but the overhaul kit had a multi layer gasket. Does it matter?

Ok I have a question. On the 800’s when on TDC are the Pistons even with the top of the cylinder? Or do the set down about a 1/4” down in the holes? I’ve been doing rebuilds for probably 20yrs for small engines. This is the first Polaris twin 800 that I’ve ever done. Everything is brand new other than the lower cases and head. Took head to my machinist that I’ve all ways used 3 angel valve job. Im getting around 65psi compression. Can oil cylinders and get it up to around 80 psi. Did they send me 700 Pistons by chance or maybe a 700 crankshaft? Any and all help would be greatly appreciated. Thanks..

The pistons are at least a 1/4” below deck and they are dished pistons on top of that.. New crankshaft, bearings, seals, pistons and rings, cylinder, camshaft, balancer shaft, everything is new and from hot Rods.

When I click on your link for the engine rebuild kit it states 2005-2015 rebuild kit. Will this rebuild kit fit all engines in these years for a Ranger 800?

Don't forget the best time to use sandpaper is on final assembly. That extra grit inside the engine helps with break in.
