I'm a fleet mechanic with an electric utility. We have over 300 F550's all with 6.7 engines in them. As you stated, the alternators are extremely durable. So today when a 550 came in and the operator was complaining about the battery light being on and that a mechanic at another one of our service centers had replaced 1 of his batteries (?) and told him the light would reset on it's own (it didn't), I was scratching my head as to what the problem could be. The day mechanic took the truck in for me to work on tonight. As he was a Ford tech before coming here 11 years ago I listen to his advice. He suspected the inverter battery might be bad. So I pulled the truck in this evening and dug out the inverter battery. It was manufactured in August of 2016 so I replaced it. I started the truck and after about a minute or two the charge light came on. I checked the alternator output and it was 14.3 volts. So I broke out the laptop and scanned it and came up with the dreaded P0620. That led me to you and after crawling underneath the truck and digging the alternator control wire out of the harness (it's slightly different on a 2017 F550 than your example) sure enough, the wire broke in half when I pulled on it and it was all green and corroded. So what would have taken me all night with a meter, Ford shop manuals and probably a couple of calls to some other Ford specialist mechanics I had it fixed in about 30 minutes including a 10 minute test drive. THANK YOU!!!!

I cannot thank you enough. battery light was on for my 2016 f350 and just as picture in your video but it was the yellow wire and was so corroded that when I started moving it around it broke. rosin core solder and heat shrink with piece of good quality 18 ga copper mtw wire and bingo. no more battery light and engine surging while idle. I recently replaced the alternator on my 97 7.3 after 185.000 miles. The bat light was on and off at random due to sporadic overcharging. Wiring is all still solid and I don’t have to worry about burning up my batteries now.

This was happening on my 7.3 last year, check all the battery connections really good, cleaned them REALLY good and then lubed 'em... So far so good... Hope it'll last a bit longer, I'm almost at 190K miles. At least it's an easy alternator to swap.

I got a 0625 code yesterday so went to checking the wires on the alternator. The red and yellow checked, however, the violet does not have a complete circuit. Went to wire channel on front passenger side of vehicle and checked there, had continuity to the alternator from there, but not up to the pin. I can't find any chaffing in that area, and unable to get to the wire in the harness without tearing the hole thing apart. Am I missing another spot in that area where the wire might break? So frustrating.

Good to know!! Wonder if that wire leads to pin #1 voltage reference cowl or pin #2 signal return cowl? I've removed a 10amp fuse #45 and voltage jumped from 13.4volts to 14volts. But battery light is still on. 🤔

I have a 2014 battery light on. Have not scanned it. Voltage at idle is 12.7 or so. At both batteries and alternator stud. Bump the rpms up a second and voltage goes to 13.5 or higher at alternator and batteries. Occasionally the battery light will go off. I assume weak alternator? I am a chrysler tech but its a family memebers truck.

Thanks So Much! I have a 2018 F-350 only 44,000 miles on it. The dash was going blank while I was driving down the road and it said service charging system. When we tested the alternators with a volt meter it said one was giving 16V and the other was .2 and it changed constantly. The dealer said it was a software issue and the couldn't help me! Do you believe that shit!? I was about to take it to another dealer Monday but thought Id google the problem first. The broken red/yellow wire was right where you said it would be. I couldn't believe it when I found it inside the harness. Thanks again. Problem solved

I have a 2012 f350 6.7 run 3 new wires soldered and heat shrinked , and battery light on , so the frustration continues, read to check fuses and also the $450 Canadian that is no longer available circuit breaker fuse thing beside the passenger side battery

My battery light was intermittent, I have a volt meter on a gauge and was bouncing between 14.5 and as low as 12.9. Shut the truck off and back on and the meter was reading a contestant 14.5 volts . I would think if it was a wire Iike that would be more consistently an issue right?

Thats a quick fix, and of course thanks for the tech tip. Having said that, if that wire's in bad shape, why not replace the entire length of it from alternator to pcm or battery... seems like it could be a problem in future? Or is it just in this one spot @ bend under engine & we assume no corrosion elsewhere?

You say never replace Alternators haha🤣 I agree, The alternator was putting out good 14.4 I had an 08’ 6.4l (job 2(20th nov. 2014)) and right (right wheel well)in the wheel well the wire got nailed, replace one wire on the Three way Alternator(my buddy brokers and remans alternators got knollage and parts) Did that 4 times in 8 years (The harness was just in the rite spot for getting nailed by crap). The truck I had before the super duty was 92 F150 And the alternator breakdown was the plug

Have this problem on a 2018 F250. I tested the wires with a meter as well as with a 32watt bulb. All rings out good. Bulb lights up full brightness. But battery light is still on. Getting anywhere between 12.5-13.9V. No CEL. What could it be?

Battery light I could ignore. BUT. Without this wire the computer doesn't recognize the alternator and sends the demand for half the amperage that it should. Right? Thats the function of this wire, sort of a com line between the two units.

wiring gauge is 2 small. current and voltage is proportional to resistance. higher current in these is creating heat which is causing insulation breakdown which then creates corrosion , and then slap in the beat down from a work truck and uve got a failure point let alone that trough which seems common...

I have to agree with CulbyJ. If truck is only used for mall crawingl & soccer practice with occasional trip to deer lease, may never have a problem...if you work out of the unit & beat the hell out of it daily, the wiring heats up and won't last.

You really did not say what is causing that issue there, how or why that wire is becoming broken at that spot. As I could not see any metal that it was rubbing on there, or is that zip tie put on so tight from the factory & cuts the wire. Is that the issue? And if it is and has been over the years, I hope it has been reported to Ford so that would be fixed in the manufacturing of that Wire Harness.

Had to change my like to a dislike once I found out how you glossed.over removing the plug from the alternator and how much of a pain in the ass it is. Other than that on a DIY scale it's a pretty good video. I would suggest at least removing the steering damper for easier access to troubleshooting the wiring.
