Removing a 34 YEAR OLD Clutch on my Volvo 240

I remove the m47 gearbox and clutch on Lili the Volvo 244 to find it was absolutely time to be replaced! The actual mileage is unknown on this car as the odometer was broken for a number of years, but it's estimated to be around 300,000km!

Bought my first Volvo ever today. A 1992 Volvo 240 (245) five-speed manual. I've been binging your content for the last three weeks. Keep the videos coming, they're absolutely invaluable to a new hobby mechanic like me. The speedometer needle jumps around a lot, and sometimes it decides to work as it should. Do you have any tips on what I could do? Need to get the car through the ol' inspection.. Should be fun. :)

Congrats on the purchase! Are you sure they check the Speedo for the inspection? I've not had an issue in the UK or Germany. As for the fix, these instrument clusters are a bit problematic, you could try and take it apart, check it for corrosion and clean it, sometimes the capacitors leak. I had the same thing on the fuel gauge on the 740, the only thing that worked was to replace the separate gauge unit itself..

@@Involvod Thank you! It is worth mentioning that I’m located in Norway, and the car got a strike for this exact issue on the last inspection. No idea how he got it through successfully. I read that there’s a connector and not a wire since it’s a ‘92. He told me he had inspected the cluster in the past but couldn’t find the issue. He told me yesterday that all the wires looked fine. He also advised me to just buy a new cluster, but it had to have the same number in the middle in order to work correctly. I’ll have to do a deep dive tomorrow. Thanks for the tip!

I felt for you, knowing the feeling when I was much younger, can I support the gearbox once it releases itself from the splines? Especially if a cast iron exterior. Thank goodness doing benchpresses in my teens did come in use. Lol. I learnt to put a sling rope under the box with a stick inside twisting like applying a tourniquet to support the weight , so as not resting on the spline shaft or my chest. Thank goodness perseverance (stubbornness) is a British trait .

Haha, total deja vu. My first ever experience with one of these old Volvos, was changing a clutch in a 740 all on my own. It did take me 3 days of labor, but I eventually got it all done and got the car driving again. I used much the same method as you to get the gearbox out, originally i tried to support it on all kinds of wooden blocks. But after realizing it was not that heavy, I lifted it down with my chest. And had about as much frustrating wiggling with it aswell :D Good times. Love these old cars.

Mega job! Thanks god you were able to survive through it as at times it was scary to watch 😅 I'm having exactly the same problems with my M47 on a '92 wagon: the pedal is too high and the first gear doesn't always want to engage from the first try. When I was buying the brick about a year ago the previous owner gave me a tip and advised to switch gears "sequentially" by guiding the shifter into the second gear before switching it into the first gear. Basically I have to go through this ritual about half of the time when I need to switch to the first gear. I thought it was caused by plastic bushings being worn out and changed them to the bronze ones made by STSmachining only to find out that it improved nothing. Now it's obvious that it's time to change the clutch 😌

there is a hack to render this job way easier, remove the shifter extension, pull the gearbox to disengage the dowel pins and rotate the gearbox and the bellhousing 90 degrees CCW ( when under the car, facing to the flywheel) so the starter boss on the bellhousing clears the floor and you can pull the gearbox in a straight movement toward the rear of the car.

I had a 1980 with a stick. A friend mechanic installed a "heavy duty" clutch when it needed replaced. The car ate clutch cables from then until I sold it, always breaking at difficult locations. I was wishing you had my transmission jack as I watched you struggle!

Fabulous video showing all your trepidation and success! Thank You! My 240 clutch won't release enough to get into 1st gear everytime so I pull it into 2nd, then up into 1st. Every adjustment you can conjure has been tried. When I do my clutch job I am pulling the entire motor/transmission as a unit up and out the front. I have done this motor pull job before and BELIEVE me it is easier than you'd think! Working outside and out from under my vehicle will be more fun than a barrel of monkeys, right? Nicely done!! I liked your drive shaft marking! Will keep that in mind for my next swip swap! If I may make a top tip! Wobble Extensions , about 2-3 ft of em then you can break all of the bolts from the drive shaft area! Saves from having to go from the top, My Fastest JY m46 pull time was 45 mins ! I dragged it out with the front half prop shaft still attached ! Was about to rain so had to boggie! Cheers and thanks for keeping these ol girls on the road!

If you don't have the clutch alignment tool you can often manage by rigging something with sockets and extensions.

I find that it's so much easier to just unbolt and remove the entire driveshaft vs. splitting it. Also, the engine will tilt so much easier if you loose the 6 x nuts for the lower motor mount brackets that go through the crossmember. This then allows better access to the top bell housing bolts from underneath the car using a variety of extensions. A proper breaker bar will also help removing the top bolts for the transmission. The only fastener that needs threadlocker is the lower small / short Allen key for the gear shifter. I also use a *small* amount of lithium grease on the main shaft of the transmission to allow the clutch disc to travel smoothly (upon re-install) - and a tiny bit where it goes through the pilot bearing and into the back of the crankshaft. This will make removing the transmission for the next clutch job easier.

Same problem and symptoms here whit me 1990 360GL, 3 weeks ago the clutch finally slipped once, hasn't happened again, but definetly wary of it. just waiting for parts to arrive to get the engine out and change it (much easier to take out the engine on a 300 series than to fiddle whit the torque tube/gearbox/differential+ new gaskets for it as the engine is full of oil and grease after 32 years)

I've just removed an auto transmission from a 940 basically the same working space as yourself god knows how I'm going to get it back in. The autos are heavy lumps really wish the box didn't die on me in the first place. Good luck with the reinstall.

You're a brave soul attempting that - I used to do my clutch on my diesel 240, and possibly my petrol one too, did it on the street - a nightmare job! The worst bit was, as with you, getting the gearbox & bell-housing separated from the engine, and putting it back on. I was told that there is a real danger of damaging the gearbox main shaft if the weight of the gearbox goes on the shaft whilst separating or joining the gearbox & bell-housing with the engine. I was advised to get some long bolts with the same diameter & thread as the bell-housing bolts, cut the heads off them, and use them as guides to remove, and replace the gearbox, thus avoiding the weight going on the gearbox shaft, which is what I did - I didn't have to twist the gearbox, but did have to use screwdrivers and crowbars to lever the bell-housing away from the engine. Good luck in getting it back on. I wouldn't do it again because of my back - it took ages to recover from the last time! And I'm getting too old for it now (56).

You seem to have the later Version of transmission - differently to mine: Mine doesnt have the rubber donut in the back and the speedo cable coming out of it (so analog tacho). In case somebody searches for a replacement trans. (The M46 with OD also needs a shorter propshaft) I replaced my M47 with one from a Diesel engine. That works well - the other way around not so much, as you need to: Change the bell housing (need for paper gasket), Change the gear-lever trestle (or however its called?) and remove a sleeve on front of the trans-input-shaft (it's destroyed hence not the other way around). If you're in there: replace the small ball bearing behind the clutch and Flywheel on the engine side, the one basically inside the crank shaft (text me if you dont know what I mean), they tend to go bad and that could also result in your squaky noise. Top left Bolt was really a sucker for me too. If I remember correctly I reached for it from behind the Transmission with all the extensions I could find after I lowered it a bit - didn't even try it from the engine Bay side. The locating pins between the bell housing and engine wouldn't come out though. Only with patience and a really big Hammer. Mad respect for doing the work below the car on Jackstands. We cursed even with a lift. That video will be on my channel by the way at some point in the future. Dunno when though as I'm busy with cutting other stuff first.

I think it is a bit easier! Since the video I checked the pilot bearing and the clutch fork pivot/ball and there is some wear there so it's definitely worth replacing those as well 👍

My clutch needs done on my 240 as well just remember that the clutch pivot point on the pedal wares out as well the bit were the clutch master cylinder fork gos onto av already changed my pedal box to sort this .

There is one thing I do before I ever get under a Car. And that's wash that puppy like its going through a Monsoon on the highway! There is NOTHING worse then dirt in your eye. After a while? I just started using swimming goggles when I know its real bad and I'm under the car for a while. After that? Compressed AIR is your FRIEND! Blow the darn area clean, and then work in some peace and comfort afterwards. Its nuts just how hard it is to so the job the first time. Then you get use to it and it becomes like second nature. I got to do the Fuel pump and other things on My volvo to get it going. But before that? I have to finish up 2 cars first before I hunker down on the Volvo. I got a LOT to do to get it road worthy again. Including a Nice paint job. Good job on getting the job done with what you had! Honestly? Sometimes it just better to just to buy one of those Trans Jacks or the Holder you bolt to your jack. It makes life so much better! Have a good one!

My friend, you really need to invest in some heavy duty / high lift jack stands (6 toners) and a decent 3 ton floor jack. Any Harbor Freights over there? Changed many a transmission and normally raise the car up high on four stands, then use the floor jack to lower and raise the transmission for an easier job. Cheers

Good luck lifting the box back in as you will have to align the splines and get the shaft into the spigot bearing. It might be worth getting a mate to help with lifting and alignment.

This!! Had the pilot bearing fail on mine. When it goes it’ll wear out the crankshaft recess in no time at all. Just about saved it with some loctite but the press fit was gone.

Having had to pull a flywheel/clutch thanks to my smooth brain kiester not using threadlocker, I can 100000000% assure you its just easier to pull the entire engine on a 240. I've done it like 3 times now and I wouldn't have it any other way.

Good job getting the gearbox out on your own. There must have been a fair amount of editing to remove the bad language that inevitably comes with working underneath a car? Personally I think I would manage less than 5 mins of broadcastable material.

Hey, you could put your VIN number into Skandix (they have English and German on their site) and it will give you the Volvo part number, you can use that to find the correct one 👍
