Fabricating custom axle shafts from BMW and Peugeot parts.
This is part of a series of a four wheel drive utility vehicle build to lessen the work load on my trusty 2002 Honda Foreman Rubicon TRX500FA. This partially answers the question "Why?" but for those who want to ask "why don't you just buy a side-by-side instead of building one?" I just want to say - I'm not made of money. Side-by-sides are ridiculously expensive, even the car I drive around daily is worth less (not worthless though!), hell, it is even worth less than my 2002 Honda ATV.
"How much HP will it have?" - the 1.4 litre FWD petrol engine I'm planning on using has 55 kw and this will not change, but the torque will be tripled via the BMW differentials I'm using to transfer power to front and rear axles.
"It will be too heavy!" - this project just like the firewood processor project does not have to float. And a heavier vehicle will handle better anyway when hauling heavy loads.

I really liked the way you cut the axels at an angle. This makes sense and gives more surface welding and less chance to twist the weld off. Smart!

CVs often use common spline sizes so with a bit of time spent trawling though data books online you can often mix and match. For one project I fitted Porsche 230 inner CVs and Rover 45 outers to Passat drive shafts. For another I used the same inner setup with Mazda outer CVs.

The transmission is the main element of any 4x4 and the least we can say is that with Peugeot and BMW gimbals married together, yours is most original

Super cool that you managed to sort out the shafts. That was a major milestone in the project seeing as hollow shafts are rare as hen's teeth, which is odd, because you'd think they'd be common, since they're crash friendly, where as solid shafts are not.

I think hollow shafts are available abroad but I guess it's only a problem with the local vendors.

Just thought about your differentials, in the transaxle, front and rear difference. Your going to need to lock the transaxle differential or when either the front end or rear end loses traction your going to be stuck. Here in the US, we've been building rock buggy and side X sides using front wheel drive drive trains and locked the transaxle differential and rear differential to solve that issue. Great build, keep at it.

You are doing an awesome job. This is going to be a great vehicle. Only one suggestion - Use more colorful paint. Black does not show off the details very well.

The angle cut and weld makes a lot of sense and should be a lot better than a straight cut and weld on the axles

Word to the wise. Make a good list of the vehicles all of these parts came off of for later. It's a real pain when you need a replacement and you can't remember what it came off of.

Good to see you again, it's looking really good. Have you considered making a sheet metal break to assist with the bends when you are making parts? now you are fabricating more things from scratch it might be a good idea.

Super . I heat the piece well before I paint it and I have a bad opinion about paint sprays. The shaft must be perfectly balanced. The cut had to be V or straight. The axle is heavier on one side now.

Cv joint means constant velocity ...drive is maintained if steering changes the joint angle. They get pitting when the rubber boot is compromised and the grease leaks out .try to check the condition of the rubber boots periodically ...replacing them is cheaper than a whole cv joint.

The CV joint should slide off. Normally held on with a spring clip and will pop off with a good tap with a hammer.
