One added piece of safety is to fuse the batteries within 6 inches of each positive battery post. It is protection in case you short the cable spanning the radiator. You should use one ground point when possible and no more than two if you have to use multiple points. I saw the ground point to the engine, but do not forget grounding from the frame to the body. Other than the safety of fusing the batteries, the single point grounding becomes extremely important when using high powered cb/ham radios, car amplifiers and also when chasing electrical gremlins. And as usual ABSOLUTELY EXCELLENT WORK.

Thanks :) Installing a fuse in the main battery cables isn't practical due to the very high amp draw that's possible thru them _(more than 700 amps for the starter alone)_ . I have 3 of the big ground cables, 1 to the engine & 1 to each frame rail _(which in turn grounds the body thru all the mounts)_ . Also I will not be using the frame OR body for grounding anything with this electrical system build... everything will return to the batteries via a set of busbars 👍

Tinker defenders are overrated. I love mine but it’s slow uncomfortable noisy and not very well put together. A ground up stripped back disco is a usable vehicle that will still get round the same places a defender will.

Oh I know I feel you on that one. That braid only comes in black & gray... so thankfully I can still make out the colors underneath. That would've been a bummer if I couldn't! I have the brass ported (stereo type) terminals though....looks a little cleaner fwiw. Might go with stainless loom too, cuz...bling, right? That and it ain't gonna wear through...

It keeps the power balanced between the 2 batteries, & if 1 gets too low it shuts it off, also unlike most it allows it to be manually overridden with that big yellow knob.

Slight suggestion. As this is meant to be an off-road vehicle, where water crossing are common, perhaps punch a small drain hole into each boot that sits “upside-down”. Or, rather than making a drain hole, insert a small diameter polyethylene tube through the wire end of the boot to promote drainage.

No worries! That's an "Automatic Charging Relay" that balances the power between the alternator & the 2 batteries. It keeps them as equal as it can, & disconnects 1 if they fail or get too weak. And with that but yellow knob you can override it & choose to run it manually or turn it off completely.

A mechanical connection beats solder, especially in a high heat under-hood environment where solder's easily compromised. In my opinion, & what I know about motorsports, solder just doesn't belong anywhere on a vehicle aside from internal to ECU's or inside other protective cases such as alternators etc. That crimping tool cost $57, & can provide a link if you're in the market (they're good for more than just electrics).

All of the stock wiring is already torn out & this build won't be using the frame or body for earthing anything as I rebuild all the wiring like a military aircraft.

Thankfully it's a standard negative ground, & I've never messed with one of those old timers with the reversed contacts but I bet it's tricky! ALL the original wiring is gutted & I'm going to ground everything on this build from a set of bus bars direct to the battery. No body or frame grounding for accessories 😎

You can make your own copper lugs out of a solid copper pipe and you can get heavy duty jumper cables and cut the ends off from Walmart and you can crimp with a pair of bolt cutters but I guess you got a lot of money could you sure could have saved a lot.

Would be a waste of time, they would corrode away in no time without the plating, especially in the environment this build is designed for. Bolt cutters? Thanks man & I really wanted to! Problem is good breakers in that higher rating are chunky & don't appreciate vibration (which the 4BT has plenty). And to protect it properly you want the breaker/fuse as close to the alternator as possible, so you can't really run a wire off somewhere else to a breaker & then back again (especially with the wires proximity to the high pressure fuel pump). If I can find a more compact breaker that'll fit in the space available that can also handle the vibes I'll definitely give it a redo.

Also, Breakers are thermal devices, too much heat, and they’ll trip no matter the load. Jafromobile has that problem on his Elantra.

If I cave in the front end enough to sever those cables... I have way more to worry about than a potential fire to be honest. Sadly a reduction in the safety/crash rating is inevitable when making big increases in durability for offroading uses (think Rav4 versus Humvee).

Yes I can! It would've been so awesome, but it's also such a long engine! Would not have had room for the transfer case & would've either stuck into the grill or cut into my living quarters in back. Possible? Yes. Ideal? Not at all :(

@@Tinker1837 I picked up a new truck. I sold off a lot of shit to consolidate it into cash. Wont be a rock crawler but I think it'll be a decent overlanding platform. A detroit locker Dana 60 front and a true track S110 rear end, NP205, a 6bt p pump backed by a 7LL. I think it'll be a tank. Especially with the trailer I'll be building for it to tow. I've uploaded a few videos of it.

It looks good. But unfortunately the positive and negative of the battery terminal on the driver's side are the opposite.

No they are not. Both batteries are the same so the contacts are on the same side.

I understand. Generally, the positive side is set to be inside the engine room in order to prevent a short with the body with tools. please be careful.

I can see how it seems that way without knowing all the loads this thing has, not to mention the future plans. The upgraded starter alone can pull 700+ amps, the round lights up top are nearly 50 amps continuous, & there are plans for a whole house battery + solar system.

Wiring too short from left battery to engine block, take into account engine movement AND you need other fixation apart from terminals between parts that have relative movements, that is, install retaining metal clamps 'cause relative movement will affect cooper threads at terminal access point, no matter wiring diameter you installed. And last, you have just though those for a war tank, no necessary!! Feel free to drive 400 A. Ex Ford MC wiring engineer.

Nope! Wrong on all accounts, you might want to have a look again. Because not only is there several inches slack in the wires to the engine, but there are also lashing points (just like you're suggesting) for the wires that will move. Also you're way off on the cable size issue, but I can understand you not knowing the system requirements. It's just weird to lash out against oversizing vs undersizing... as a wiring engineer it should be clear which is more dangerous to life & property. The upgraded starter alone can pull 700+ amps, the round lights up top are nearly 50 amps continuous, the alternator will be replaced with an uprated unit that will output north of 300 amps, & there are plans for a whole house battery + solar system.

Alex Wambugu Word is full of good CAR diesel engines. Why put slow running, noisy, low powered construction equipment engine to car??? I would use japanese like Isuzu 2.8/3.1TD or Mercedes 2.5TD 5cyl

Clearly you don't understand diesels at all if you're saying a mechanical Cummins is "low powered" or "slow running" haha! A single cylinder on this engine could outperform the weak little engines you described, even the old small V8 it had would match the performance of either of those.

Tinker Buahahahhaha. I know much more than you would ever guess. That Cummins is meat for low rpm earthmoving etc machinery, not for cars. It is very noisy and harsh running. And EXTREMELY HEAVY comparing to performance. Yes, it has good low end torque, and it is durable as hell. Clearly you dont know anything about engines. Etc Mercedes 250 5cyl can make 300Hp at pretty low tuning. Most of it must be made to mechanical Bosch inline injectiln pump. And I can imagine that in USA it is compares to space aviation technic.
