having built a jig similar to this 10 years ago when I started back up with woodworking I found that if the fingers and gaps are the same size the joint will be too tight and most of the glue is pushed out. Try adding a couple of sheets of paper between each of the pieces to make the gaps a shade bigger. Keep safe during these troubled times.

If you added paper to the jig, wouldn’t that also effect the size of the fingers giving you bigger fingers and not fixing the problem?

Nice video and Jig. I'm not a fan of running box joints.... (all sides cut at once), but this jig works great for normal paired sides. If you do 2 sides flip them end for end and cut on the same side of the jig, then rotate the jig and cut both end of the other 2 sides you get a look more like what you see with other styles of box joint jigs.

Before screwing in the one side stopper/guide, how much wood did you plain off and why. Reason I'm asking, the material being routed (finger jointed) will be resetting on that end stopper, so by reducing the size of the first stick affects the first cut....I hope my concern is making sense here.

I love the design mounting the router bit barely in the chuck that’s not a good idea. Maybe make the fingers a little thinner shouldn’t be too much of an issue as it’s always supported by the piece you’re working underneath it’s only a template so the load is taken up by whatever is underneath it.

Was looking to make something similar but I don’t understand why the whole thing is so wide? Are you anticipating cutting 8” deep fingers? Also why the middle is so wide; sure you want surface area for the glue but it’s not like there’s a lot of force pulling them apart during use. You also have additional support from the piece on the bottom.

I guess its safer and easier to operate this way. Router is supported nicely and won't tip over the edges.

Why would you need the idental configuration of fingers on both sides of the jig? Aren't you only using one side? Couldn't it be half the size if you eliminated the other end a fingers?

My calculations for Bosch 1200 handheld router shows that this jig needs specific bit dimensions for specified jig tooth depth and specified maximum workpiece depth. You can manage to find a bit for material thickness of about 23mm max. For thicker material it is not easy obtain appropriate bit. I made my first box with it - beautiful jig!
