In Part 1 we found the crispy burnt wiring harness going to the compromised HV Battery Sensing Module in the trunk.
The question that remains: is the HV BATTERY itself still FUNCTIONAL?
The customer wants a complete and accurate estimate for repair, so we must go deeper with the diagnosis to find the full extent of the damage.
The only way to determine that is to MANUALLY measure the voltage at each of the 17 HV Battery blocks.
The findings are unfortunate, we might need to go shopping on eBay again xD

There are very few mechanics that are willing to take on hybrid repairs due to the complexity and lack of education in electronics theory. Bravo to Ivan in his intelligence, knowledge and confidence in his abilities. This also speaks to the consequences of increased ownership of EVs and the shortage of mechanics with the expertise to work on them and the realization that used EVs will have practically no resale value once the batteries wear out.

I am 79 years old with a lot of experience in repair, I have no problem taking my hybrid apart, the problem is getting the software from the Nissan dealer, he will not do anything even though I took my car to him, he just said he could not fix it. But I know I can. No excuses, the car was put back together before he even saw it.

@@tedmoss Unfortunately you are a rarity as most mechanics today are parts replacers and really don't understand electrical theory. I was watching an old Eric O video where another shop sent him a no crank vehicle car with numerous DTCs, including 4 oxygen sensors. Looking under the car he saw a new starter and 4 new oxygen sensors. He asked the question what are the odds of four oxygen sensors and the starter all failing at the same? Any person with any sense would look to see if there was something that all five components had in common. I'm sure at this point you're thinking, yeah like a ground.

We are just starting to get customers with these hybrids, most are used cars bought for kids, school etc. So far common issues however its only a matter of time when something really goes wrong. The hybrid videos you post are invaluable as it gives a real look into the systems and is presented well. Thank you for the excellent content.

To do it properly you'd need to measure the capacity of each cell (by discharging and charging individually) and match them all (there is a maximum deviation that is acceptable for long life). If some of the cells have a lower capacity, they will determine the capacity of the entire pack.

Yes, absolutely. I would all of the cells to have low voltage.

Good point. But what's needed is a tool to do that for the whole pack at one time. It's not rocket science, but it is a custom build. Will the various tool makers step up?

@@russellhltn1396 there do exist, multi-channel battery chargers with built in discharge loads, with computer software to control and measure, or general purpose SMU (source measure unit). But the prices are generally really high.

Some people post comments about Ivan doing something wrong or they would do it differently. I have even seen some comments on this part 1 and 2 how the car is still going to be garbage when he's done or it's going to burn to the ground and he'll be sued, blah blah blah . Let's not forget, Ivan's background is in electro mechanical engineering, i think he knows a thing or two. Besides, I haven't seen the critics and the skeptics put out any of their own KZbin videos. Keep up the great work Ivan!

I recently finished my EV and Hybrid training so even though I’m supposedly qualified I don’t have loads of experience yet so I found this video very very interesting. One thing I did learn was case studies of injuries and death from not using insulated tools and HV PPE! Stay safe man

This is a great learning experience, especially since these hybrids are become the age when failures are more common. I am excited to see if it can be saved with just a few replaced cells.

Yup. that battery looks moduler like it was made to replace cells. . We used to have cells replaced in forklift batteries so it would have been surprising if this battery was not reparable. This is a great learning experience! Great video!

The cell chemistry is NiMH, so one cell is 1.2V. The "cells" from this battery probably contain 6 to 8 NiMH cells in series because two of these "cells" in series measured approx 16V. When discharged, one of the cells will be the weakest. That individual cell will be the first to arrive at 0V and after that, it will receive a negative charging voltage from the rest of the cells. So, from the shorted "cells", at least one cell was negatively charged to a significant level, so that cell is totally toast, while the rest of the cells in the "cell" could still be good. Safety concern: if you disconnect the battery bridge plug, you'll be safe to work on the vehicle but inside the battery and at the cell monitoring/balancing connectors you can still get zapped. In this case, it would be safer to first disconnect all of the sense wires at the cell lugs before inspecting the wires like you did.

Quite correct. There is no protection. Those are nominal voltages. Don't splice the wires.

I was wondering on one plug could make the sense wires safe. Thank for answering that - it doesn't. I think the only way to make the sense wires safe would be to remove all of the bus bars on the other side of the battery.

Hey Ivan, Here in Australia, we have to use proper linesman gloves for safety. It's not worth the risk. I've done several of these battery packs. Keep in mind that those batteries have about 240volts - dangerous stuff! 🫢😱 Other hybrids/ EVs can run up to close to 900 volts. Anything over 60 volts DC is classified as high voltage. Great diagnosis! 👍👍

Good stuff Ivan. Glad to see you take on some of these new fangled Hybrid EVs. Your diagnostic skills are perfectly suited here. As much as you might not like all the electronic complication in todays vehicles, you know its only going to get worse as EVs become more and more commonplace. Might as well get used to it, besides its a whole lot easier to fix a burnt connector than a burnt valve.

Here's a tip: In the future you will stumble upon a hybrid with a lithium ion based battery with dead cells. In that case, DON'T try to recharge the dead cells. They're almost guaranteed to not perform at all and they have a high probability of catching fire. This battery in this video is a Ni-MH battery. You can safely attempt to restore one of these into operation. I don't know how likely it is to work, but it is not likely to catch fire.

Also, if you're trying to restore cells maybe don't do it with tens or hundreds of kgs of batteries right next to them. You don't want the good cells to be taking part in the fire.

As soon as I saw the melted wire harness and the crusted module connector, I would have paused and contacted the client. After getting permission to continue with the diagnose on the HV battery, remove the whole pack from the car. Don't put yourself in danger of being electrocuted measuring high voltages while sitting in a metal shell. Remove all the bus bars including balancing harnesses for cleaning or replacement. The total capacity of the pack is depending of the weakest cell, so balancing AND capacity testing is necessary to ensure reliability of the pack. Your latex gloves are no electrical protection at all and we all like to see more interesting video's from you in the future!

Hybrids are horrible - until you own one! Lol The wife’s RAV4 will break a tire loose anytime I’m too heavy on the pedal, it handles mountain roads going up to Tahoe and back no problem, and gets about 40mpg in town or on the interstate. My 4 runner gets half that if I’m lucky.

Thanks for showing this part Ivan. Replacing dead cells is not that difficult. It seems to be fairly common to replace dead cells from what I've learned. This is certainly a valuable learning experience for any owner of one of these hybrid cars. Or any tech that has shied away from wanting to try this. I can't wait to see you dig into this job Ivan.

NiCd is 100 yrs old. It's very well understood. Not by me, but by experts. NiMh, about 30 yrs. The knowledge is out there. Just have to find it. Have a good day.

Most I've done need a few cells and the harness replaced. Harnesses aren't too expensive. The cells have to be within .3 volts or the dreaded red triangle of death appears. Might get away with .5 but it's hit and miss. I have some 7.9v cells around but 8.1+ is even better if available for replacements.

Once the terminal voltage goes that low, cells usually won't come back, as you demonstrated. Interesting study though. I own a hybrid, so great to see someone work on them. Just got my Thinktool ProS btw - it is very useful.

It's nice that this trouble is at the ground side of the battery pack rather than somewhere in the middle. Hopefully it will make your repair a little easier. Also there's less risk potential wise, not that you would be complacent. This is a pretty cool case study.

It's not the ground though. The HV battery is fully isolated from the chassis and 12V ground just like in a fully electric vehicle. This means it's not grounded at any point. If you make a mistake and short some point in the battery to ground, as long as you make only one short to ground, no current will flow. It will only make the battery have a voltage potential to ground at the other cells.

That's one of the major advantages of these older NiMH cells, they're actually serviceable. With lithium batteries, if you so much as look at them wrong they're going to be a hazard.

@@tedmoss And even *if* a NiMH caught fire it's usually manageable. If a lithium battery goes, there's only one remedy and that's taking a safe distance.

Allways a joy to watch, 30v is to low for the amount of cells. NiMh need about 10% over the nominal voltage, or in this case about 36V to charge two 16.4v packs. Maybe a better approach is to remove the bus bar and try to charge the 8,2v packs one at the time with a constant current setup and monitor abnormal heat rise closely.

Yea i was trying to figure out how many 1.2v cells were in each module to give a suggested compliance voltage even though NIMH charging is not really a constant voltage charge type chemistry. If each cell of the 2 piece module is at the same voltage his lab power supply will be able to charge each 15v block with the voltage limit set to 16.5 using your plus 10% figure. I would set a 18v limit and 2.5amp limit and check the battery for heat rise as NIMH will rapidly rise in heat when fully charged.

@@ratbag359 I also had some trouble to get my head around the voltage of the packs, they have likely 6 x 1,2V cells or 7,2V, not 8,2V! The ”cheap” way if you know the capacity of the cell is ”over night” charging with 0,1C with constant current, the minimum voltage you need to get a full charge varies also with temperature, and min 1.41 volts per cell at 20 degrees C for a NiMH cell.

Before proceeding, I would recommend removing at least alternate bus links so that the maximum voltage you are exposed to is no more than 30V. Takes time but can save a life. Fully insulated spanners and socket will avoid short circuit BIG BANGS.

Given how almost every electrical fastener has some degree of green crusty on it, at some point the task of disassembling each and every connector for cleaning is going to come up. If one had reasonable access to the equipment, this would be a perfect job for dry ice blasting. Dry ice blasting is safe for energized electrical equipment. Whether or not it would make economic sense is another story, but it would definitely make a good video! This is only part 2, but I gotta think Ivan will at some point decide to replace that burned up harness with new or good used from eBay rather than repair 7-10 individual wires.

I really appreciate your channel. You are a very good troubleshooter. Whoever buys this car from the reseller will surely end up with a lemon that will be a giant money pit. This car would have been totaled by an insurer. If the buyer gets an aftermarket warranty, repair would be disallowed as soon as they saw water damage.

You have probably already sourced the cells, but ChrisFix posted a prius battery pack repair that is excellent. He put in a set of completely matched cells and it was not as expensive as a pack from the dealer. Maybe check it out.

I can only hope the dealership that the owner took the vehicle to initially did not get authorisation to look at the battery, there is no way they would have missed the damaged to the cables and plug - I hope!

Ivan i just went and watched a few hybrid HV battery reconditioning videos..i think you just opened a big can of trouble. However, Im sure you already know this. Will wait for the next part 3. Im assuming we will see you balancing the cells, cycle charging each cell, and rotating the inner and outer cells. This battery has really suffered some extreme conditions

Because of watching this video KZbin promoted a Chris Fix video on replacing the entire battery pack with an upgraded one. Half of the bus bar had green crusties and there was no mention of any water intrusion but they were all replaced and the old stuff sent back for the core charge.

Just make absolutly sure that you have a electrical speced rubber mat to stand on & good insulated gloves & tools.(check with your local electricity provider for these) as your life will be at risk & we can't lose our best electronics daignition.Cheers.

Interesting video! I was surprised to see the batteries are nickel-metal hydride. They are much more forgiving than the lithium polymer ones, but they all eventually fail. There are battery chargers that can discharge and recharge them while reading the capacity. I use hobby types for R/C planes, but I'm sure there are heavier-duty ones for auto or industrial use. Balancing isn't as much of an issue for NiMH batteries as for LiPo's. The LiPo chargers can monitor and control individual cell voltages as a pack is charged, so no cells get too high or too low.

The BMS management circuit for cells one and two MAY have contributed to those two cells to go bad!!! Regardless though, those bad cells should be replaced, period!! Also, comparatively, each individual cell should also be checked more closely to determine the possibility of some under performing cells too because they may also have the potential of going bad relatively soon too! You can rebuild these Toyota packs, BUT you must further test the performance of the individual cells first! The water and corrosion is the primary driver of this massive but controlled failure point BUT, once again the BMS management circuit and temperature sensing circuit must be able to pass the performance tests too for cells 1&2 !!! There are means of testing each and every cell to determine the performance over the life cycle of a battery as well! This is why battery pack rebuilder's test each cell to weed out which cells will live up to a set parameter for quality and percentage of charge and watt/hours that remain by placing load requirements and recording the results.

I have some technical crap I was taught ages ago about why the first 2 cells are almost always the ones to crap-out - it's to do with how they get current when charging. Taking them out of series & charging them individually was the remedy I got told. I have a variable voltage power-supply for doing it.

Very interesting repair this one Ive! Hopefully this vehicle has some kind of 'balancing charger' like lithium/ion battery packs have, to charge the cells evenly. I've heard cells could be charged backwards if they're not charged evenly. Eagerly waiting to see the next video mate! 😛 👍

If each cell of the 2 piece module is at the same voltage the lab power supply will be able to charge each 15v block with the voltage limit set to 16.5 using the plus 10% figure provided by another user. I would set a 18v limit and 2.5amp limit and check the battery for heat rise as NIMH will rapidly rise in heat when fully charged.

I just did some reseach on nickel metal hydrade battery packs i could only find gen 2 which are abit different but look like similiar cells. You tube channel H-EV tech has a three part battery repair and cell reconditioning procedure , he runs a reconditioning procedure on every cell after disconnecting both busbars. It is time consuming and needs a high tech charger capable of reconditioning nickel metal hydrate batteries. Anyway it takes time but once done removes existing batteries memory effect and matches them as best as possible with the new replacements. Just replacing the effected units without balancing the states of charge and reconditioning may give further problems.

When recovering these batteries, you are suppose to give a very small amperage until the minimum voltage, then give the beans

Ivan, I dont know if you have ever looked at the roadside rescue channel. The guy did a video on a prius where he pulled the battery and changed out some cells. Might be worth a look!

There a a few companies out there that sell a refurbished hybrid pack on an exchange basis. More $ than 4 ebay cells, but you would have a properly balanced battery pack when you were done.

The cells should be checked individually after disconnecting the bus bar, then charged at a low amp setting until it’s rebalanced

The voltage of the individual cells isn't the most important factor with these batteries. They need to be deep cycled with hobby chargers to find how good their amp capacity is per cell. I just rejuvenated my Prius 2 years ago. It's very time consuming and I had 6 bad cells all but three came back after deep cycling several times over many hours. All the positives and all the negatives have to then be shorted together and then the pack needs to sit for 24 hours and it will balance itself, the weak will charge up by the stronger ones until they are balanced and they will all have exactly the same voltage when you are done. One very important thing, never charge these cells if they are not clamped together they will expand like a baloon and be ruined. If you only replace a few of these and don't know the amp capacity of your Ebay cells make sure they have the same voltage as the rest of the pack. Take the bus bars off and measure the individual cells next to the replacement ones that should be the packs balanced voltage value, pack capacity will be an unknown though when you are done. If your new cells are weak don't charge over 2amps.

It is a bad idea to reduce the battery voltage by 30 volts, it will hurt the remaining cells by overcharging if it would run that way.

In some cases the HV battery is needed to start the engine as there is no traditional 12V starter motor.

To charge a lithium cell properly you need to know its charging current and maximum charging voltage. And to charge it you need a constant current constant voltage charger (CCCV). You set the voltage you want to charge the battery to and then set the maximum current output (start at minimum and bring it up to charging current). The CCCV charger will drop the output voltage so that the current output to the battery is never above the set value and it stays at a constant current until the battery reaches the set maximum voltage at which point the battery will slowly draw less and less current. Small CCCV regulators are also used to drive bright LEDs and buck-boost CCCV regulators are used for large series chains of LEDs. This is because LEDs are current based and with a CCCV you don't need to know how many LEDs are in the chain (can set it somewhere above the calculated voltage), all you really need to know is the driving current you want the LEDs to be at and then the constant current part of the regulator will keep the current steady while dropping or boosting the voltage even if you add or remove LEDs from the chain... up to the set voltage that is...

It’s easy enough to be done, but the biggest trick is to make sure all the cells are balanced You can go through each cell when you have a part and check the voltage and charge them separately if you have to and balance them once again he careful 👍

If doing this in a non-commercial setting, a "hobby charger" can be used on series cells and programmed to the NiMH chemistry to cycle the cells and get a capacity on each. Probably doesn't work out for the investment of hours for you doing a repair. What you did is certainly fine for finding these ruined cells. I'd be careful with that green probe as it's probably not rated above about 48V. Measuring adjacent cells would keep the hardware in a safer domain, instead of ramping up the voltage.

Why buy cells and build a battery? Look for one of the more resent Chris Fix videos and he worked on battery for another Toyota .Not a Camry but a Prius. But a battery replacement none the less. He bought a new battery from this company ( I think new don't remember ) . It had all the parts and the cells are matched all new . No old / original cell to die six weeks later. I know you fixed this already and I'm writing t the wind but there you go.

It looks intimidating but really it is simple battery/positive/negative/wiring/testing electrical stuff. Anyone that has ever messed around with the 12v wiring of their car has done it before. I would have never considered doing something like this prior but when I watch Ivan break it down in simple steps it all makes sense. In the near future EVs are going to be way simpler to diagnose and repair over fuel vehicles! Ivan needs to slow down in life at some point his head is going to explode with knowledge! 🤯 🤣

OMG, the guy has been lucky that the cables for the the controlunit only are low gauge, if this type of batteries are direct shorted, they can get very hot, and explode or caught fire. The low gauge wires acted like a fuse instead. Think you still need to pull the buzzbar on both sides, to clean off all the crusty on the connections. Please be carefull, we still want you to make interresting videos.

Ivan . That cell needs to be top charged , rested and retested. That contrller seems to be the balancer. Im not an ev guy but i am a lithium guy .

Lucky that battery didn’t burn down the car. Lithium battery once they start burning it will not stop until everything burn to the ground even if you throw battery into water,it will not stop burning. I have my 2007 Camry hybrid battery were I replaced 8/34 pieces. If any piece is bad I will need to be replaced or reconditioned. Most of my bad pieces measure short 1 volt charging difference and throw hybrid battery error. I still have those bad batteries that measure 5-6volts out of 8.2volts fully charged. I use those battery to power other stuffs.

Seems like at this point replacing the entire battery assembly with a salvage or reman unit would be the best option. Who knows what other internal damage may have been done to the other cells by water intrusion, even though they seem good..

One bad cell and that battery pack is useless, I think the controller groups the individual cells into batches and controls the charge to each batch. The cells may have been damaged from your wiring fire?

But you know it could be still because you haven't replaced the Orange plug that is. Burned have you disconnected that before you try to charge cause? I have a very sneaky suspicion that that thing is still short of the Inside
