My only criticism is, I just kind of wish the scabbard was a little more rounded. I don't know what complications/added difficulty this adds, but to the eye, it seems off being so rectangle/square.

That’s totally valid! Thanks for the feedback. I have, in the past tried to make it more round by using a thicker block to sand down, but then came out super lumpy and uneven and I wasn’t happy with the end product. But, no harm in trying it again and seeing if I succeed on the next sword! The next Zoro video, I’ll try and make the scabbard more round.

I bought a prop katana, made from foam. It's black with silver lining the bottom of the blade but for the cosplay I'm doing i need the blade to be complete silver. Would I need to put a primer over the previous paint before I go over it with silver?

You can! Because the paint will stick to the primer a lot better than the finished piece. However, primer from a can will crack. If it’s really smooth, you could plastidip it black first, then put the silver on top of that. That way the paint will be on a more flexible surface and wouldn’t crack too much if it bends a certain way. Sadly, any primer or paint from a can tends to have a hardener in it that will crack if bent too far.

The heat gun closes the pores on the foam, so you won't get as smooth of a finish if you don't heat treat the foam. Luckily heat guns aren't too expensive, so might be worth saving up a little and getting one! Unfortunately I haven't had good luck using a hair dryer.
