Why didn't you just disconnect all lines and do and check continuity for a short from line to line? But overall great find.

Do you know if the customer realized there would be old screw holes showing after going to round stat ?? Did she not care or just not say anything about it. Around hear they would have a fit if I did not forewarn of that. Just curious if it was an issue.

Look at 19:33 of the video. Is it possible that the ends of the unused Tstat wires at the condensing unit were resting on the sheetmetal frame and shorting out together? The rest of the circuit is unclear, but maybe that is what energized the green with the yellow when fan was in auto.

that yellow wire upstairs should have been capped.. if it's a constant 24v due to a short with red then now he has an exposed 24v line upstairs that can short out against casing blowing fuse or transformer

About 15 yrs. ago when I bought my house, I went to remodel the kitchen, decided to strip it to the studs to insulate the walls and add a few new dedicated plug-ins. What I found was darn right scary. Looks like they went to the auto store for the wiring. Wire nuts hidden in the wall, incorrect gauge single strand wire. I'm surprised the place didn't burn down. I bet they got a batch of bad T stat wire. I live down in Arizona. The whole state of Arizona is copper mining country, so wire mills used to be everywhere. That was "back in the day". I worked at the AT&T wire mill, and at General Cable in Kingman. They are supposed to test the stuff, & throw away the bad cable assemblies, but they don't.

I have a similar problem. I have an extra blue wire by the thermostat. I looked inside the furnace for the blue wire didn't see it. Am I looking in the wrong place?

I've had 5 Robert Shaw stats go bad this year . The cool , off , heat switch on all of them was not making good contact in cool and kept short cycling the system . Those stats are absolute junk haha

I wouldn't think ice cream with your truck, I think most likely a repurposed FedEx truck.... I'm wondering something though, the guy who installed that, does he have a licence? If so,should he?. I don't have one, and even I know that of your doing a wiring junction, you use a junction box, even for low voltage, then use the same cable from end to end, so you can use the same colour conductors from end to end. I am sure that thermostat cable is cheap enough in big spools that you can just buy the one with the most conductors and cut off short the ones you don't need. Rather then joining bits of different colour wires together. Yes I would leave a small loop of about 3 inches at each end, so that in the future I could use one of those unused conductors.
