This video started off as one of my " I finished EVERYTHING" videos until I found something. Something that may require me to take my twin-turbo Mercedes V12 engine all apart again and cost a lot of money. I'm not sure how this happened but, it's bad. @@LegitStreetCars bloody good catch, Many would have missed it. I don't think it was done in your garage that looks like a possible fault in the cast and they have just caught the tip of it.

@@mclarenjohnf1 %100 this. Also, as a former career machinist, I'll absolutely promise you it left the shop that way, they just missed it. As the tool worked its way around that port, it just left a burr inside the void, normal for machining.

Pressurize the coolant passage with water see if it leaks out the pin hole

I’m not convinced it’s a breakthrough hole into the coolant jacket. It looks more like a casting flaw which the machining has broken into. The machine shop ought to have noticed it on final inspection though.

Adding my voice to a flaw in the casting. Some firm putty solution should do it, unless it's load bearing or thru to the coolant, etc.

Back in the late 60's (who is that old) I had two Mercedes cars and spent time in St. Louis buying parts. Once I saw a 6 cylinder aluminum manifold in the trash can outside the dealer and it had the same style crack as seen on your video. A small TIG torch can get in there and weld that and case done. Inspection of the head at the porting house would have revealed the faulty casting early on. We live and learn. What is the chance of getting a bad casting and then revealing a crack when porting. We used to cast aluminum in 8th grade shop class and some of the castings had faults. Glad to know you spotted the problem and the porting company is atleast offering to fix it. Keep smiling. I have worked for 15 companies in my career and every time we had to send out for work there is always the chance of fault so inspection is the final step in any process. Leave nothing to luck. The best craftsman always wins.

It was the port job...but it wasn't their fault. I create machining processes for the CNCs the machine heads (and blocks and other castings) for the OEMs. "Porosity" is the number 1 issue that causes parts to be scrapped during the manufacturing process. Porosity referes to voids in the metal that can form during the casting process, essentially trapped bubbles that expand when the metal shrinks during the cooling phase. Ideally these would all be identified at the foundry but oftentimes they won't show up during the machining process and are caught during automated leak testing. That void was certainly there before the head was ported but it was below the surface and the port job just exposed it. Not their fault, but if they 3D scanned the parts after machining, it should have picked it up. TIG it and you should be good to go.

Alex, as a Tig welder here in Australia you need to find a welder that has the appropriate small Tig torch to get into the ports. I would advise finding someone that has a WP24 size torch as it will allow optimum torch angle to create the best weld repair.

Yeah, it must of happened in shipping, you know, the postman must of accidentally opened the box and accidentally stabbed a sharp tool through the metal 🤦‍♂️ Oh and they only did it on a part INSIDE the head 🤣

They probably sponsered the porting it looks really bad on them, especially after they mapped the heads and made a cnc program to do other heads. This is why i stopped watching itsjusta6 because he took a bunch of bad but free parts shilled them out to his viewers only to have them break on him. He literally told his viewers the product was awsome go buy it then had issues with it. Shill your merch, shill dumb shit like raid that i can skip. Don't tell me what parts to buy then have them break.

Right. Shipping damage is never that precise. Gasket surfaces dinged up? Absolutely. A pinhole in an intake runner? Casting flaw or deliberate drilling to verify thickness. "It didn't leave that way" is absolutely "We didn't notice it either". Good on them for offering to fix it though.

This looks like possible casting porosity. It's possible that it was incredibly thin after machining but somehow didn't break through, and just normal handling removed the small amount of material bridging the gap.

That can be welded and hand finished without having to pull the head. Sometimes cast are not perfect and it could’ve been a super thin in that spot.

That was my thought as well. I know it is AMG but it is still a production head. It can still have casting defects and unless the cnc shop did sonic or x-ray testing (both processes are expensive and time consuming), then they wouldn't have seen the thin wall in that area.

That looks like porosity in the casting that the porting exposed. This is almost certainly not the fault of the shop that did the porting or any sort of damage from shipping or anything being dropped on it, at least from what I could see in the video.

Yep, I totally agree. it probably backfilled itself or had a burr covering it and looked smooth when it left the shop, but as soon as Alex blasted it with acetone or brakleen, it reared its ugly head. It looks pitted

As a machinist, that pinhole looks like a casting imperfection. Might have had a thin film of aluminum over it until compressed air was blown over it.

Exactly, aluminum can have porous spots that will ooze coolant. This was probably one of those spots that flaked off.

Good catch! I'm not an expert but as soon as I saw how the hole looked and its location I immediately thought of that. It would be virtually impossible for anything to fall into that port and do that kind of damage.

Metallurgist/materials scientist & engineer here, came to the same conclusion (theory/assumption) as you did! This was most likely a sub-surface casting defect that was exposed by the porting. A jolt or compressed air would have dislodged the loose bit of metal covering the defect.

A learning experience, to be sure, and at the very least. Sometimes we get caught up in the excitement of the project, and things like that happen. Like a good Marine, improvise, adapt, and overcome.

Came here to say this. That is typical of cast parts: small voids. Since the void wasn’t enough to cause a problem it passed MB’s QC. But obviously it was enough to give you grief. Welding it should fix.

Just had a look too, you’re correct. Good sleuthing. Can you check the video where he took them off to see what it looks like at that point. Give us a time code if you see anything. Doubt it, since they should have seen that if it came to the shop with that damage.

JB weld and similar will work for several years but in my experience, (even if prepped very well and even if you roughen up the surfaces) it ALWAYS eventually lifts around the perimeter and eventually pops out. It might take 5, 10 or more years but if you want the motor to last you are much better off to just weld it right off the bat and never have too worry about it again.

@@Slider68 I've seen such issues being "handled" with jb weld on a CLK. Yes - it was a 4-cylinder, kompressor, yes, not a performance car like this one, but after 10+years owning that vehicle, i noticed it after i decided to part out the car and it never failed on me...

@@BoqnskiqMaistor I've successfully used JB weld many times. I have a shelf with 3 different types of it in my garage right now. In one of the longer (and earlier) uses I fixed the rotary valve outer housing on my 1978 Skidoo RV340. After about 10 years of light use the JB weld started to turn a different yellowish color and the edges started to lift. At about 14 years it popped off, leaving the engine lean and seizing it up. It's great stuff for race car repairs, for vehicles you don't expect to last more than 10 years, and for none critical repairs (like oil pans) where you can access it and re-repair it again. I personally wouldn't use it on a hard to access area on a potential future collectors car that I expect will be in use for decades. It would work but why not weld it and be done with it forever.

I’ve been a machinist for 20 years and that looks like porosity to me. Usually when we have porosity in a part we scrap it, but we work on a lot of aerospace parts.

I know that feeling of gut-wrenching disappointment Alex, these things happen especially with highly modified parts. The saving grace is that you caught it now, not 2 weeks after getting everything back together and wondering where the smoke/coolant loss is coming from. It's also a lucky thing that it's not an invisible tiny crack as it very well could have been. You know what needs to be done, so all there is left is to do it... we have complete confidence in you!

If the hole is rough and jagged, it's porosity. An air bubble from when it was cast new. It showed up once it was ported. The porting company lied in the respect that it wasn't that way when it left there shop, but they didn't do it. My experience comes from the fact that I work for one of the largest die casting companies in the world. I have seen these things on a daily bases for almost 20 years. It can be welded up.

agree with you. i had a 40 year old nissan head start leaking coolant from a very strange place. the machine shop said it was a void in the aluminum when cast. i guess i went one too many heat cycles with it and it popped open

I was going to add the same thing. That looks extremely similar to porosity that is seen during cylinder head casting. In some cases it is under the surface and only exposed after machining like what happened here. After spending a few years working in cylinder head casting you definitely see this kind of thing

This is a great video because this is exactly what can happen when you’re Working on cars. The only way to be successful working on cars is to have a lot of patience and realize that the parts and tools and bits and pieces are going to do what they want to do not what you want them to do. That was my thought too. But I would find a way to pressurize the cooling system with air and see if it actually leaks. I bet it wouldn't, so JB Weld would work just fine.

I am a year late, but I am impressed that you just went quiet when you found the hole and didn't need to edit out or do a quick cut scene for colorful language after putting so much work in. Love your channel and just going through some old videos.

I know how he feels, i did a small job just changing my rear drums and got all wrong parts for the job. I am a small time DIY guy so it took me hours to do it. Got it done but the drum wont fit back, had to take everything out and put back the original. Had tons of cuts on both my hands, exhausted as everything was done by hand, no power tools. Spent a whole day got nothing done in the end. This is a whole V12 engine redone, its monumental frustration. I cant imagine. What hurts you makes you stronger bro, keep at it. Love your videos.

@@ramlange a lot of people on here being very cavalier about the repair, but JB weld or even brazing does not become part of the matrix, just a patch and not knowing what alloy it is, you have no idea if that mechanical bond will hold or pop. Welding, someone mentioned a laser or cold welder, with some high gauge filler ( 3/32) would be perfect. hell, the price of a cold welder off Alibaba he could buy one and pretty much get any competent welder to do the job and have a good light gauge welder for the shop

For those playing at home, never ever should you start a bolt or nut using power tools, always start threads by hand for the first few turns then use power tools. Will save you a lot of headache for that one time it goes terribly wrong. My toes curled watching him do those cam gears

The newer, decent quality impact wrenches (most electric ones I've used) produce no more than light finger torque levels of torque when you lightly pull on the trigger. If cross threaded it will just stop - unless you really squeeze the trigger. I totally agree with you for anyone using an old impact wrench and even if you have a new one you do need to be careful when squeezing the trigger initially.

I was always taught to spin them backwards by hand until they click into place. This is doubly important on plastics and self tappers because you DON'T want them cutting a new thread

I'm an Aerospace certified welder. I've welded many a automotive parts in my time. the only issue you have is this. DONT WELD ASSEMBLED! you have a seal two inches away from that area and it WILL MELT. other then that, easy job. if your in the PHX AZ area id do it for you

Hi Alex. Such a demoralising development with the damage to the port. You must have been gutted when you found it and you hid that pretty well in your conclusion. Good luck in getting it repaired. As I teach high school engineering here in Sydney Australia, I look forward to sharing this video with my senior class as they need to understand all forms of welding in practical everyday engineering situations. I knew a guy who JB Welded a water jacket adjacent to an exhaust port. He drilled out the hole, squeezed in a titanium rivet, and then used the highest temp jb weld he could find on the water side of the jacket. Never had a leak. I never would have done it that way, but dude was old school and just didn't have the patience for something "he could fix his own damned self."

@@actschp1 My Webber grill, I cracked the lower part(trying to get out a rusty bolt) and it's $300 part for a grill that I paid $200 for (good deal on a used grill), Well, High heat JB weld, 2 years later, no problems at all. It does work in some cases but, would never do that to a car.

All of us who share your OCD in putting engines together with such care and thoroughness truly felt your pain. I am sure all of us had similar disastrous experiences in our rebuilds as well. I don't think the shop damaged that cylinder and let it out the door like that. It is too obvious and horrible for their reputation. I have made the vow many times to thoroughly check things like that but in the excitement of getting the project done, it gets forgotten. You handled it quite well and showed your mettle. I look forward to seeing how it all turns out.

Man, I almost cried at the last part.. what a bummer, but I totally agree Alex, the real catastrophic problem would be you starting that engine with a full pressurized cooling system. Jeez, I don't even wanna think about that scenario. Keep your head up, and whatever you decide to do, it's gonna work! Absolutely loved the long episode, and absolutely loving this build. The facelift CL65 AMG happens to be my favourite car EVER!

Wow, what a bummer, I could see it on your face when you discovered it. My stomach just dropped when you found the defect. I used to do work on various engines when I was much younger, so I know that feeling. You have a great attitude, but, nothing ever goes smoothly, even when you are on the last leg and you can see the finish line. You are awesome and would make a great teacher. That's the problem with castings. You never know what's inside (in this case just below the surface). Here are some random thoughts...I wonder if the folks that did the porting check for leakage? In other industries, when this amount of machining is done to a casting, a fluorescent penetrant inspection would be done). So, if it doesn't leak is a good to go? (I'd still want it welded). But...Kind of wonder if heat from welding will open up some other porosity nearby. Some really tough decisions on how to solve the problem. It's incredibly frustrating when something that could have been prevented by better quality (of the casting) or better inspection mucks up a job. One way or another it is probably fixable...but I would forever be suspicious of that head.

The extension doesn't affect torque when using a torque wrench they only affect torque with power tools.

It does if you don't keep it perpendicular to the head of the bolt. The force vector gets split up as the angle of the socket deviates from the plane of the bolt flange

silly putty in the runners to keep the junk from getting in there. mask everything else off with tape and paper, then sacrifice more silly putty or a tack cloth to the job of cleaning up before you unmask.

Not really even worth welding IMHO, they use epoxy to shape cylinder heads that get ported into the water jacket (used to be common to do it on purpose back in the day) I reckon epoxy fix would be fine.
