Unfortunately, I had bad luck with my KTM EXC300 the piston broke and damaged the cylinder, crankshaft and bearings. The repair is very expensive and I did not expect this to happen. Before 10 hours I looked at the piston through the exhaust and it looked very good literally like new. So I don't know why this happened, the oil pump works perfectly, the air filter is clean and everything else is in place. It is likely that the material on the piston got tired and that it failed and caused this problem.

I am surprised that KTM started using KYMCO cylinder, can they really produce such a good and quality cylinder for the most difficult conditions, what do you think about it? I have also received information from various mechanics that they have encountered this problem as I have. Apparently, many new engines in 2022 experience a problem like mine, they all aim at the quality of the piston material, also a mechanic told me that many new engines do not have the power valve on the cylinder properly set, we are not talking about the setting on bottom, we talk about the main setting that is in the cylinder. It must be exactly the right size and must not be touched.
Unfortunately, I don't have a replacement motorcycle. And I won't be able to shoot videos for you, even though I had a lot of plans until the end of the year. I will continue filming when I manage to save the money to fix this. I want to help you improve your enduro skills, and how to prepare for enduro races, a lot of advice awaits you. Thank you

I would get the kit from BRC making it a 500. At least it's well made, big power and torque reliably. KTM sound like cost cutting on the most expensive bikes... TM Racing is a far better company, cheaper spare parts and NO WP suspension.

I have purchased 8 new KTM / Husky bikes in the last ten years, 4 of them 300’s. The premix bikes were far more reliable. We would expect 2-300 hours out of a top end in recreational use. Some outliers still ran well at over 400 hours. The switch to TPI helped in some ways, but service life is greatly reduced. Some blow up with less than 30 hours. Defective sensors, fouled plugs, cold seizures, cooling systems running too cold, and now add a change in suppliers to a lower quality component and the reliability is gone. Our group had 6 out of 12 TPI bikes seize in a 5 month period. Hopefully the new injection system brings with it increased reliability. KTM has not acknowledged the issue publicly but gladly takes your $12 K USD for a bike with 1970’s reliability. I switched to a KTM 500 XCF-W and have had zero problems. Not the same bike, but stone reliable. I have logged 360 hours in 20 months and expect 700 hours from the top end.

This has not been the experience with our group. Other than replacing the CCPS on a few bikes we have multiple 300's with over 300 hours. My '21 Erzberg just rolled 400 with no issues whatsoever.

Don’t be silly running a top end past 100 hours. The rings are very worn by then and the bike isn’t running it’s best. A top end is cheap just do it!

In the comments people are saying it was revved to hard. He was riding as I would have. 2strokes are meant to rev just like that.

I will say that watching you climb those hill warmed my heart. Bot I'm use to the older bikes from the 70's and early 80's. Only had one crack a Piston. That was my 10 year old Ossa 250 and it was 10 years of hard riding. But we always premixed our gas. Never trusted those oilers, they go out and bang.

TPI makes the 2T engine run very lean for eco purposes, and he is riding the bike like an idiot. Burning piston and cylinder, no cooling for doing the idiot at very low speed + lean mixture, say goodbye to the engine... I'll take my gasgas 300 and its 42mm Mikuni all day.

@@Big1_ I used to run my old 2 strokes like that all day But that was the old days when companies made thing to last. Climbing everything I could find even hill straight up, in gravel pits. Loved it and never had a piston brake on me, except after the bike was 10 years old and ran into the ground.

I luckily did an extreme amount of research before I went and bought my TPI bike, I ended up with a 2019 KTM exc 300 TPI since those seemed to be the most reliable! I built it into a supermoto and have ran it all year long without ANY problems, it works awesome! Plus I smoke all of my friends KTM 500 EXCF's so thats always fun ;) I also run a wössner performance piston and alot of power mods.

I would take a look at the coober ecu's. They have adjusted the amount of premix that gets injected and several other things greatly increasing reliability and performance.

I raced KTM's as a support rider in US 2005 and blew up 3 motors in one season, spun crank on first one then motors seized on 2nd and third. KTM has a great product but they definitely have some quality or R&D issues. I have a Beta now and no problems so far.

My 22 KTM 300XC died at 2.1hrs, piston didn’t explode but the cylinder head was leaking coolant into the engine and finished it. Thankfully KTM full repaired it and it’s fantastic ever since!

That happened to me few weeks ago and I tried to get original cylinder kit for my bike (ktm exc 300 2023) but guess what... I couldn't find a cylinder kit anywhere in Europe in stock and the date for delivery is beginning of February next year... The solution I found is to get a KTM 300 Factory Conversion kit from 250 to 300 for 2022 year. I think this is also the better solution because the cylinder for 2022 is Elko, which should be better than the new one which is Kymco. There is a slight difference in between the years so if you get only a cylinder kit from 2022 for your 2023 you need to get some extra parts for the valve (inside the cap on the right side of the cylinder). Except for this everything else is the same. The bill for the rebuild of the engine was around 1500 euros.

my 2022 gasgas 350f also died this weekend. it was very dusty and unfortunately my engine got sand blasted on the inside. to find out the hoses off the throttle body weren't tied down.... i never touched those hose clamps... Lots off dust got in that way. So i'm also doing an engine rebuilt

@@TheDirtbikeRider we're talking about ktm here there is no warranty 😅. They said its my fault i should check if the both a torqued correctly every now and then. It has vibrated lose while riding... (At least when the welds of my sherco frame broke (cylinder head mounting point) at 70hours) the gave me a complete new frame for warranty)

I have seen this happen to several bikes back in the 2 stroke days. What we found was the skirts were cracking and shortly after breaking off. I think it was due to poor piston metallurgy.

Can you tell me a little more about it, on which engines it happened and if you have any advice on how to prevent it and save a lot of money. Is it possible to recognize the bad quality of the piston when we look it?

@@TheDirtbikeRider Well, this was back in the 70's They were bad pistons that had porosity in the skirts. As far as preventing what happened to you, it all depends on what the cause was. If it were me... I'd go with a vertex piston, I'm assuming your cylinder is beyond repair?? But, if it's salvageable... I'd send it to melenium technology see if it can be saved. If they can save it, then they can re-plate it and set the tolerances for a vertex piston which they stock. When you get it back together, keep watch on the plug color make sure it's not leaning out. Keep your premix 50 or 60 to 1 Lastly, you can periodically pull the pipe and check the cylinder for wear issues. And even the reed cage to check the back side of the piston for cracking.

@@davenawahine4428 What brands? I have a bunch of vintage bikes from the 70's and 80's and have never seen or heard anything like that. Many bikes like my maicos, KTMs and Huskies had Mahle pistons. And most Japanese had very durable and light forged pistons. All of them lasted for years. 4% oil and never replace a conrod again.

How many hrs you have at the Engine until that big problem ? I riding the Erzberg 2022 and now i have 75hrs on without any problems. I will change the piston at 90hrs.

One way it could have gone is piston slap . Or the piston could be hooking up on the ports twisting/turning the piston in barrel smashing the skirt off

Similar happened to my 2022 300 XC TPI here in Canada. But the piston never blew up it just seized in the cylinder. It never ran well and lacked power from day 1. At 7.2 hours it seized and KTM put a new piston, cylinder and crankshaft in it. I paid the labour. Then it seized again at 7.4 hours. The 2nd time KTM covered all the costs 100% and put a new crate motor in it and an oil injection pump and then it ran so much better. I then changed mine over to TBI (via a Relocation Block) and 100% premix (removed the oil pump and installed an oil deletion kit - a dongle that plugs into where the pump used to be to make the ECU think it still has an oil pump so it runs normally) after the new motor proved itself for 4 hours. Also a S3 head and Coober ECU.

@@Madtigertv Ya. Then the 2023 model came out with relocated fuel injectors to be TBI not TPI any more and a return to premix fuel. 🤣 Just like mine is now. Took me less than 1 year what took KTM 5 years to figure out. 🤣🙄

They won’t tune without their head….. But you are correct, keep seeing these videos with s3 high comp heads on a factory tune 🤦🏻‍♂️

There is on the market big number of pistons done with wrong material. on my sons tc 85, piston blown up after 33h, on my friends suzuki 85 same brand piston blown up in less then 10mth. you just got one of this pistons i think.

That sucks! Sorry to see that. I notice the head looks to be aftermarket. If wonder if it had too tight of a quench/squish clearance and the piston kissed the head at high rpm? Make sure to check that clearance when you rebuild it.

The clearance can’t be wrong because the head was used for almost 100hours. Also the head was checked before mounting and compared with oem one. With lower compression head in theory piston needs last longer than with normal head

KTM fixed a friends seized TPI…twice. Even though there is no warranty they may fix it for you. There was a shortage of cylinder and piston parts though…which tells you something. They ended up having to get parts from a U.S. off-road race team of theirs after waiting several months.

I have the same experience like you before 3 years ago....ktm 300 2020 totally blow up at 20hrs....after that i make some measurements and i discovered (i had s3 head also) the piston rings gap was 8mm.....without flash ecu the high compression head they eat my piston rings and that means a lot for what happened....3 years later with coober and full fmf no need something else at 400hrs now only trails to enjoy .

I have the S3 extreme low compression head but no ECU flash. 2022 GasGas EC300. Do you think the low comp head will cause the same problem? I have 31 hours so far.

@@lostinpa-dadenduro7555 I wouldn’t even put a different color power valve spring in without being able to adjust the tune. These bikes are way too lean even with the 22’ updated “rich tune” also cold weather has a lot to do with these bikes blowing up.

There’s no way your ring end gap was 8mm. That is not even possible. Would have about 20psi compression.

Through my experience, I think that this could only happen to you if the dust got in and eat your rings. Of course, more compression will harm the engine and everything will last less hours than with stock. But my engine had a low compression head.

that is too bad about the bike. Maybe something to do with the aftermarket head? I have a 2021 TPI Husky 250 and love it. No problems so far and its a great bike. But I have been looking at a high compression head and flash the ecu since I ride at high altitude most the time. I hope you get your bike fixed and can get the parts in.

The cylinders of the ktm group in 2023 changed carry as a kind of brand or seal different from last year ...I have the 2022 with s3 power and without thermostat and just turns on the fan ...goes luxury ..greetings from spain.

So the 2023 models are to be avoided lmao. Good thing I bought a 2022 model last year hahaha. So far no issues, did the Erzbergrodeo with it at only 15 hours and I try to use it properly, let’s see what happens when it gets towards 40 or 50 hours.

From what I’ve seen locally 2022 is hit and miss on reliability too. Lots of us back to riding 2017 and 2018 carbs now. 300 hours on a piston is normal with hard enduro type riding on these models.

2022 and onwards have the Kymco cylinder heads. Before that they ran ELKO cylinder heads which are proven to take just about any beating

What do we expect from new FE ,EXC 4t bikes? Does it have cheap components? I hope not. I also dont trust the tpi bikes so I switched from owning Beta300rr to I hope reliable FE450 23'. In manual it says botom end rebuild at 130H for recreational users hahaha....

Do you think you might have over revved it just a little? When a 300cc engine is revved like a 65cc engine, bad things are gonna happen.

Manual says piston crankshaft and all bearings should be replaced every 40 hours. Crazy but recommended.

Maybe more due to over heating (over heating the piston not the hole engine) or lean oil supply on high revs.... Climbing hills, high revs , not much cooling

I would guess so. It is basically the same bike. Except the piston and cylinder is smaller. Different map aswell but other than that it is the same

Motorex 2t, I didn't use premix, TPI has oil pump and tank, so its has oil injection and he does it himself

118 hours, ktm recommends replacing the piston at 80 hours, but racing use. I have many hours that I accumulated by going to the forest and back to the house with road. So I think that my piston was still good because the compression was perfect and the appearance of the piston, 10 hours before it was going to break when I did the check. I've always done 150-170 hours on the piston before replacing and so far I've had no problems, it was the same with the Sherco, and my 250 tpi 2018. My SX150 went through a lot more action than this TPI, and there was nothing wrong with it, and not to mention the Sherco, it even went through the Erzberg rodeo and a lot more, and the piston was good. A clean and lubricated air filter is the secret to a healthy engine, and also that it is well lubricated with quality oil, and that's all this TPI had.

Kymco supply parts for Kawasaki and BMW so I'd say there stuff is good I'd say something else went wrong here plus ktm say at 80hrs 118hrs is not 80hrs and yes I know some people have had more but everyone rides different or they get lucky I've had a 08 250sx do the same thing so there got to be another reason as to why this happened but I'm not sold on it being the kymco barrel

i own a 1290SAS and was alarmed at the short warrantee given to a expensive bike. In the 90's I rode a KDX200, revved the hell out of it, never considered changing the piston, never failed, the same for my mates YZ250, basic servicing, no new piston ever. They lasted for years, never heard of one swallowing a piston. As on the internet KTM300's are failing at less than 20hours, KTM should fix all these bikes free of all costs. It is obviously a design or manufacture problem. I was considering buying one, now looking at a YZ250, KTM 300's go well, but appear to be a hand-grenade. The japannese bikes are bullet proof usually. Totally unacceptable to have a new bike failing at 10-20hours and the manufacturer not doing the rebuild totally free

@@TheDirtbikeRider SX gearing is wrong for off-road. Only 5 speed close ration transmission. So depending on gearing 1st is too tall for tight stuff, or 5th is too low when the trail opens up. Same with most motocross bikes...

2 strokes have been blowing up since they were invented. dont just blame it on the tpi they are great bikes and stop using motorex oil all bikes ive seen seized was using it. We all use oil half the price and not had 1 issue with our 7 different tpi bikes of various years

I run my Honda at redline all the way up and back for hrs 6th gear pinned to the nuts and she running like a champ everyone is forgetting the true red bike because the power the Ktm /gas gas has we’ll get ready to rebuild ur orange bike

Yes, I did try to contact KTM about the warranty for my dirtbike, but unfortunately they told me that the warranty only covers the first 30 days after the bike is new. Since we've had the bike for longer than that, they said we would have to pay for any repairs. I was disappointed to hear that, but I understand their policy
