Tried the magic hand technique. No luck. 3 hours later it’s on the bench, make sure you have a good selection of 1/4 inch extensions, lots of patience and take care with the vacuum lines and their routing. I used a heat gun to gently warm them and they popped straight off. Mark them and put them back on in the same order. And I had to take the power steering pump out the way on the model I was working on. Aside from those little bumps in the road it’s all smooth so far. Great video. Glad you took the time to make it. Much appreciated. I owe you a beer my friend.

Hi Mercman, your videos are very much appreciated, there aren't many other sources for Mercedes CDI engine repairs. I have a 2011 C250 CDI Estate with 181K miles, owned from new, I have done all the servicing and repairs after the warranty expired, using Mobil1 every 10K, rather than waiting for the service indicator every 14-15K and thankfully it has been pretty bullet proof, apart from #2 injector copper washer recently failing, which I replaced (all), which went well apart from nearly all the leak-off pipe connectors snapping! But like one of the other comments, I also have a small oil leak down the passenger side of the engine, which I assume is from the oil filter housing seals, or something in that area, but its difficult to see the exact source and watching your video it seems a real pain in the a*** to get to that area, with the Power Steering Pump & AC compressor on that side. As the oil loss is small, would you watch and wait or is it fairly simple to access these seals, without taking the oil cooler off? Also, looking at the EGR pipes you just pulled, did you feel the need to clean them off, whilst you were there, or did you leave that for another day?

Hi Gary, if your oil leak is on the passenger side, its most likely the seals on the oil filter housing, you can get to the 3 T30 screws connecting the housing to the cooler by removing the power steering pump and lowering the AC compressor without removing the pipes, i don’t think you will have to remove the EGR pipe so it will be a much easier job. But on the power steering pump there is 1 bolt at the back which can be a little difficult to get to.. i always clean the parts that are dirty from carbon before i put them back on.. hope this helps, thanks for the comment and please subscribe if you have not already 👍

@@mercmantips Hi, Thanks so much for your advice, I got the oi filter seal kit when I was ordering the copper washers and torx stretch bolts for the injectors, as soon as I have some time and the weather is ok (working outside unfortunately), I'll tackle the leak. Keep the videos coming, I know the filming and editing is time consuming, but its so helpful for keen DIYers on a tight budget.

@@javidyousuf Hi Javid, in fact when I stripped the intake side of the engine down, the main problem turned out to be a leak from the intake manifold, blowing oiler soot down the side of the engine, which I renewed and the car has run fine since then, now on 215K. I think the oil cooler/filter housing seals are weeping, but as I have no oil in the water, I have postponed replacing the oil cooler and seals at the moment. Hope this helps you, but MercMan is the expert and worth a shout, I'm just a experienced DIYer.

These can leak oil too from the seals on the cooler. I've had it with mine but it didn't leak from the oil filter housing it was the black end of the cooler with a loaded spring in for the oil pressure switch at 0:46 seconds in on the video. If you order cooler seals this isn't listed unded the usual 5 seals you get for the cooler and isn't on the EPC ( electronic parts catalogue ) for mercs. I took mine off and replaced the seal and then sealant too as its a pig of a job and ive done it 3 times to find my leak!

Yh we get alot of oil leaks from the oil cooler area and always replace the whole oil cooler and that solves the problem, i once changed the 2 seals on the bottom of the oil filter housing and it was still leaking so never again, just change the whole oil cooler 👍

I’d really love and appreciate if you could make a video step by step of removing the EGR valve and cooler, cleaning it and resembling it. Hello, very well explained and quite useful in just a few minutes ;-)) Although the operation probably took hours. Thanks for uploading the video! Now I'm one step further with this problem ;-)) Luckily I don't have any oil in the cooling system yet, but I do have a leaky O-ring on the oil cooler. With an oil sealant the problem went away for a while, but now it's back. Question, does the air conditioning compressor also have to be removed on a W204 CDI 200 of the same series in order to get to the oil cooler? Unfortunately I don't have the option of extracting the coolant. Thank you very much! P.S.: wouldn't it be advisable to remove, clean or replace the intake manifold at the same time? And clean the channels in the engine block? In the case shown here you can see a lot of hollowing and coking, all the result of the exhaust gas recirculation, thanks to EU emissions regulations ;-))

My EGR valve/cooler and pipe needs a good cleanup as well the inlet manifold pipe and throttle valve. I’ve managed to get all those parts out (all of these parts mentioned are as shown in your video). I’m really not looking forward to reassembling them. Your advice would be highly appreciated.

Is it possible to move this AC compressor out of the way without disconnecting lines and hoses? Also, can the oil filter housing be removed separately without this amount of work? Seems I have a leak from where the filter housing is bolted to the cooler

If its on a slighter older model where there is a power steering pump on the right hand side, then the ac pump can be lowered without disconnecting the pipes, but the steering pump will have to be removed.. and yes the housing can be removed separately usually has 3 seals that needs to changed when theres a leak...

On that model you will need to remove the power steering pump, and lower the AC compressor without having to disconnect the ac pipes, but the rest of the parts will still need to be removed to access the oil cooler bolts...

I use a long 1/4 extension with a 1/4 socket and put it through the front underneath with my left hand, and with my right hand i go underneath from the right side to help guide it on, so use your right hand and go underneath from the right side you should be able to feel it, hope this helps

For that i use a 1/4 ratchet with a 1/4 socket no extension, once you loosen it i use my fingers to turn it out as there is no space, but use the ratchet with no extension to loosen the bolt first, hope this helps..

How do you thoroughly flush the oil out of the coolant system? As we know oil and water not mix so I'm thinking even if you run a garden hose through the system for hours, you're going to have residue everywhere. Is there a cleanser you recommend?

Great question, when oil mixes into the coolant, the oil always sits on top of water (so the highest point in the coolant system which is the coolant tank, so once you stop the leak, i use a vacuum sucker and suck the surface of the coolant (which is where all the oil collects) top up the level keep the engine running and then open the cap and you will see more oil has collected in the coolant tank, do the same with the vacuum sucker and repeat procedure until no more oil is left in the coolant system..

My issues: engine oil in coolant and vice Versa - no smoke or engine running issues. My theory: is that the engine oil pressure with engine running will be pushing oil into the coolant system. However, when the engine is switched off and oil pressure is zero and cooling system still under pressure the opposite can occur. Solution: flushed the oil (included filter) and cooling system, replaced the oil cooler and the cooler interface gaskets. Inspected oil - all clean. Cooling system - clean after a dozen flushes. Hope this helps.

I usually leave the oil in, just be careful when removing the cooler, if some coolant enters the oil ways then id do an oil change, for this not to happen id advise you to drain the coolant first before starting the job 👍

It depends if the car has a power steering pump or electric steering, that makes a big difference on the time it takes to change the housing, but with the power steering pump 5hours, without 3.5hours

What do you think really caused oil cooler failures ??? Old coolant eating thin metal or plastic internals or FAILED CRANKCASE *VENTING* PCV ??? Most modern cars develop an active oil leak around 100 to 120kMi if the PCV is not maintained. On Benz they use a questionable oil separator design that leads to all sorts of problem with leaky seals over exhaust and oil contamination in intake plenum of gas engines. Benz managed to consistently design the same weak point at the cooler for job security.

It could be the coolant eating thin metal, because these engine have a few common coolant leaks, people usually top up with just water and over time antifreeze mixture gets weak making the cooling system more prone to corrosion..

Hi David, these engines have a few coolant leaks so you could have a small coolant leak and a oil cooler problem, so 2 faults, but i would first concentrate on the oil cooler and stop the oil and coolant mixing and then check for a leak.. what year is your car?

This model will be slightly different to my video, you have to remove the power steering pump, and you have to lower the AC pump without having to disconnect the pipes, i dont usually change any other seals or gaskets as the ones i take off from the egr pipes and stuff never usually go faulty, its a pretty straight forward job, what i think you will find tricky is the egr coolers bottom 3 bolts and there is 1 bolt at the back of the power steering pump bracket which is a bit tricky too.. now before you start the job, check your fuel filter housing if it has a leak because if it does whilst your at it you might aswel change that part too...

Hi, the filter housing looks ok. Is it worth me changing the plastic water pump (120k) while I have the belt off?

The belt is not hard at all to remove, so i will leave the water pump as the pump is around £130 but to replace the housing you need to remove the EGR cooler so i thought whilst that is off maybe change the housing if its never been changed as the housing is only around £40 from main dealer..

Hi MercMan thanks for a great video. Can the job be done without removing the air con gas and air con compressor? As I do not have the equipment you use to remove the air con gas. Any help will be appreciated!!!

On some models where the AC compressor is lower you can do the job by just taking out the 3 bolts and lowering the compressor without taking the pipes off, but this model it needs to be removed

@@riccob6540 As MerkMan wrote, there are engines where this is not necessary. I have a W204 CDI 200 where I at least removed the "oil filter housing" and the compressor did not have to be removed. Since the oil cooler is flanged to the right of it, I do not assume that the compressor or the lines have to be removed. At least I hope so ;-))

Hi Mercman quick question i was just looking at my 2015 e220 w212 engine and noticed that the vacuum tank on top of the egr is missing. I googled some images. Why do some have the vacuum tank and some not? Thanks

The vacuum tank is for the Turbo, EGR and water pump, the newer models have electric solenoids for the turbos, and electric control for the EGR, so the vacuum is not needed any more :)

The oil cooler on my w204 keeps failing every year or so. In the last 3-4 years i have changed it 3 times. Last year i have visited mercedes workshop where the did all the labour in changing it and yet last month i had to change it again do a leak in the coolant tank. The workshop said they cannot cover it as no warranty is provided. Went to a different mechanic outside mercedes where he bought the original cooler and installed it. Is there any insights as why this keeps happening?

Hi! And, have you found out the reason? What does failure mean? Leakage? If so, is it the O-rings? I once heard/read that it would be difficult to install the oil cooler like this without one of the O-rings getting stuck and then a leak occurring again. But you should be able to tell from the O-rings when you remove the part. What kind of vehicle do you have exactly? I would be interested to know if there were any difficulties when removing and installing it, because you often can't get to some of the screws. Thanks! Regards Wallerwolf

@@mercmantips Thx buddy, appreciate it! went to change the dieselfilter housing today, installed it twice, still got a leak.... any idea's on the OM651 Sprinter vans? on the top of the inlet manifold is coolant, made me think about the dieselfilter housing... but did it twice ( and the housing + seal are both in perfect condition)
