Good thing that your not using the factory crash bar anymore because if someone hit your car, your front end is screwed. You should probably get a new bash bar for the rear just in case someone hits your 240.

You should fabricate a wedge shaped intermediary plate with a 45-50° angle between the turbo and exhaust manifold, so that the turbo is closer to the valve cover and away from the booster/master cylinder. That way you can mitigate clearance issues with the brake lines.

Cool car. Just a tip if you haven't thought about it. Make a heat shield (preferably heat reflectant covered aluminium) to guard that engine mount from the scorching heat that manifold is going to produce or it will melt (I see other people have already addressed to do the same on the brake booster and clutch master. Seeing that you are extra meticulous, would be even better if you ceramic coat everything (manifold, turbine housing, downpipe) as these turbo sixes heat the bay a lot. Keep on!

You should do a chase bays booster delete. Also believe you can run the clutch master cylinder out of the brake master cylinder. You should also weld and fill in all the holes in the bay and on the frame rail

Kyle:Another way to get around the master and booster problem is to relocate it to the right hand side. Therefore you'd use a RHD setup and use a connecting linkage to from the brake pedal. A older Mitsubishi Starion or Cordia used this setup. I don't know how much room you have on the right side, but it can be done this way. Gr8 build keep up the good work. Excellent video, as always. Seen your other projects, as well. Really helps to get ideas on what to do with my S13, too. I know you're dead set on the Chase Bays booster delete kit, and it's understandable. If the turbo setup were a bit more compact, you would probably need a smaller booster. I found it weird that you went with a Z32 booster when a manual S13 booster is overall smaller. I say that because it's what I read, and that's good to know for anyone going for an automatic to manual conversion.

Thank you! I thought I talked about it in the video, but I went with the Z32 setup becuase the stock manual s13 booster is not up to the task of powering such big brakes. The pedal feel would be mushy. You're right about when doing the conversion. If you have stock brakes, that's a great idea.

Look for an S14 5spd non abs booster if you dont want to delete it. It’s thinner and will move the bmc back a couple of inches to give you more room from the downpipe.

Nice video. To fix your heat problem with the Turbo maybe make a heat shield and also like you side put something around the pipe coming off the turbo might be something to looking. Over all great video. I have done my share of engine swaps in other vehicles and make them work. Keep up the work cant wait to see more videos.

Thanks so much! The biggest problem is that there just isn't enough room to fit all that stuff. Heck, the brake lines wouldn't even fit haha. It's just going to be easier/safer to do a different setup.

I would suggest that, with the proximity of the exhaust manifold and turbo to the brake master cylinder, running silicon brake fluid would be a good idea as it isn't anything like as affected by heat as mineral oil brake fluid. It also doesn't absorb moisture from the air so it deteriorates much more slowly than mineral oil brake fluid...

@@braydonwebb3432 I think it is mostly the seals and flexible lines that need to be different to work with silicon fluid, though a lot of the performance braking companies like Wilwood now use a rubber formulation that is resistant to both types of brake fluid which makes life a lot more simple. It makes sense for them to do so as they make race brake components too, and just about everyone in racing uses silicon fluid due to its resistance to boiling. As has been seen many times in all forms of racing, you really don't want to put your foot on the brakes at the end of a long straight and find your brakes have gone out to lunch. That NEVER ends well...

Maybe you should coat the turbo mainfold then exhaust warp it also get some of that oem heat shielding from a modern vehicle at a pick and pull then mould it to fit between the booster and master cylinder . I'll be doing this my turbo cars did it before works very good. Lower under bonnet temperature by eazy 30 Celsius (metric) but I'll need to do a real test .

You are 100% right about all of that, the biggest issue here is that there is just not enough room to fit everything. The brake lines won't even fit so it's just going to be more beneficial to free up that space and go with a different setup. Definitely don't want to go back to a stock booster because that would ruin the feel of the brakes. I think the best setup for me is the booster delete. I'm actually quite excited to see what it feels like haha.

What about a Mitsubushi Colt slim brake booster? You just would have to cut the studs a little shorter, the pattern is the same. We use it all the time in Poland :D

Thanks! I really don't have a good answer for that lol. My turbo isn't huge so I don't expect there to be anything inherently wrong with the setup. It's one of Garrett's Gen 2 turbos, heard a lot of good things about them.

With a build like this not everything can be plug and play like you want it to be. You could get some custom fab work done to solve your exhaust manifold clearance issues and sell the manifold you have now. It looks like you have plenty of room to move the turbo farther forward in the engine bay

Don't cut the front header panels! Just hammer it out of the way of the bash bar enough to make it fit. You've got a few spot welds there that hold three different layers of metal together, and you don't want to get too close to those, much less cutting them. Also, I would see if there are options for either a slimmer brake booster, or an electric unit. I've personally never used one, but there are aftermarket electric brake boosters on the market. You've got one hell of a fast car coming together here, and you're gonna want to be able to stop fast, too. However, it won't hurt to just drive the car with manual brakes for a while just to get the feel for it, and see how you like it. Who knows, maybe it'll be fine!

Too late lol, lopped them right off 😆 In hindsight, bending them probably would have worked, but I wanted to make lots of room and clean the lines up. I'll be welding/reinforcing that area so it'll still have good, if not better strength than it had before. There are slimmer booster/MC options. The stock setup is smaller, but it doesn't jive well with big brakes like the ones I have. I needed a bigger setup to push the brake fluid appropriately. I think manual brakes would be pretty awesome. Like I said, I'm used to them on old cars so I'm confident I'll like it with the big brakes. I'd rather avoid any added electric components if I can help it. Thanks dude!

You could try to find an electric brake booster. They're more compact, but I don't know if you'd be able to find one for your car.

How do you insure a car like this? Obviously you’ve put a lot of money into it, so it’s worth far more than a stock 240. Do you keep all the receipts for parts to give to your insurer if something happens to the car, or what? I’ve always been interested in doing this to my car, but I definitely don’t want to take the risk of putting $10K into it, and getting “market value” if it’s totaled.

I don't have any special insurance on it right now, probably won't until it's running/driving again. A while back Hagerty said they would insure it. I'd need to have receipts and everything of course, but it sounded promising. I haven't talked to them in a while so I guess we'll see when the time comes to do it.

@@saabkyle04 Yeah, it's somewhat a personal preference of mine, since there's really no loss of power and they just work always. I guess battery tools on the other hand are also better for you as a content creator, since you don't have to deal with the compressor noise if it's not possible to mount it outside of the shop.
