It's so refreshing that you own up to mistakes and show them. I can watch you all day and can't wait to see the Cosmo finished. I do hope that others are learning from the shop so the workmanship is continuing to be passed down.

I live in Ireland and the thick bastards at the MoT (NCT) place failed my car because of holes on the underside of the driver's door. Had a look myself and it turned out they were drainage holes. Exact same shaped holes on the passenger's side in the corresponding places. Clowns. Your fabrication work and explanations are outstanding, young man.

This is definitely my favourite project. Something really wholesome about seeing a guy cut out rust upon rust and replacing it with lovely hand crafted panels. It's coming on nicely now but plenty more to get your teeth into.

What I'm seeing here is an understanding of metal, and the popular unit construction/production techniques of the 1960s - 1970s. The challenges of metal repairs to this Cosmo is daunting, to say the least. Fascinating to see the progress here. Decades ago, in the Upper Midwest of the US, making patches and panels was a necessity to banish rust. I recall a 1969 Camaro Convertible that taught me more than a few lessons, followed by a Volvo Amazon Kombi and a 1956 Cadillac Sixty Special. I learned to love working metal and the lessons learned were essential. When I moved to California in the mid 00s, I focused on 1970s BMWs. This demonstration is Artistry at an entirely different level.

This is a fascinating series of videos that really demonstrate your skills in bringing this car back from the dead. The construction of the body seems quite complex with lots of water traps. I guess when new it wasn't rust proofed very well as none of that rusty metal seems to have an remnants of paint or rust proofing on it. I seem to remember Japanese cars of the 60's falling apart even quicker than the extremely poor offerings from the UK manufacturers.

That's a good portion of a 1000x2000mm sheet spent repairing just one corner of this car.. I donno how much the source price for 1.2mm is but 5-6 square meters of 0.9mm at source price cost me a pretty dime. Starting to see why there's so few Cosmo's left, they've got a lot of structure in them and kudos to Mazda for that. But the engineering, design and fabrication decisions in how all this structure is constructed and assembled wasn't the most thought out, rusts very easily, and complex shapes, the way you can barely get an angle grinder in there makes it tedious to reconstruct!

Great progress chaps. Couldn't help think, you could do with a mini cup wire wheel in a die grinder to get up them nooks and crannies/corners. Work nicely in a battery Milwaukee angle die grinder 😉

That L shaped door hinge fastener and the way it is held in place really shows that a Cosmo is a handmade car... It's such a simple solution that only makes sense when the whole thing gets welded up entirely by hand anyway.

Hy Ryan I see you use the drill for your holes for plug welding, why do you not use an air punch will it not be easier. I see your videos from Italy. I was in England and did my apprenticeship there. Carry on the good work.

Hi guys, can you tell me why you haven’t invested in a metal hole punch? All the drilling you do would you not be better off with a portable hole punch?? I watch every video you make and wondered why you spend so much time drilling whilst holding on to the panels when a hole punch would do the same job in seconds. Just a thought guys, love the work you do as I used to do the same work.
