I just started printing my helmet for my Mandalorian Mercs kit and I have had some ghosting and other artifacts show in my prints which has made me nervous about how my helmet will turn out after filling and sanding, but seeing that Franks prints have the same issues and still turn out as well as they do gives me so much hope.

I can't over emphasise how happy I am to have watch Frank's business take off, initially on Tested and then via Twitter. I really feel like I've had the privilege to watch a titan of the industry be born and follow them as they've exploded onto the scene. Give it a year or two, and Frank's props will be the ones everyone is trying copy, inspiring a whole new generation of makers and re-energising the existing one. I take my hat of you sir, it is extremely well deserved!

What grit of sand paper would you use at 10:23 to smooth out the helmet enough to be ready for the primer? 400 grit? Nm- at 10:56 they say its 220 grit

YAY!!!!!! It's FRANK!!!!!!! I wish he'd upload to his own channel, miss his videos. (wish I could work for him and learn from him) Fun fact, all the cameras that were on those suits in the movie were sourced from the actual action camera market. There's 2 Sony Action Cameras on the sides of the helmet and a GoPro on the shoulder boom. No clue why you'd need 3 forward facing cameras but that's what they did.

That is so cool. That waste plastic can be recycled by the company that manufactures the raw extrusion. They regrind and add a percentage to a batch. You can work out a deal with them. Just keep it seperated by color and material. It saves them on cost and less landfill. win win.

From my understanding talking to a lot of filament companies at Mid-West Rep Rap Festival, East Coast Rep Rap Festival and Maker Faires, most don't produce recycled filament. Those that do it's more of a niche thing right now. Filamentive for example sources their plastic from "Material generated by households or by commercial, industrial and institutional facilities in their role as end-users of the product which can no longer be used for its intended purpose. This includes returns of material from the distribution chain." I think I've heard of a few companies that accept waste filament for recycling but it's the exception to the rule. Let me know if you know of any specific companies that do offer it.

To reduce support material if you are using simplify 3d then you can set two different support material densities. So you can have a really low support material density at the bottom then for say the last 20mm or so have a significantly higher density.

How did the reassembly of the original suit went? I'd like to see some footage. To be honest I was not having too much faith that the reassembly could be done and leave the suit as it was originally because things tend to stretch and contract after being worn and then by reassembling it you are doing it in different conditions as it was done originally.

Tell frank there is a video about printing helmets where they create a hollow cone or tube to ve used as support. This way you xan cut supports down to 1 lb vs 3 lbs.

I 3D print a lot of strangely shaped objects, there are much efficient ways to go about doing good supports and not waste that much material.

It's really weird that they haven't figured out that to deal away with the supports (read, mass of material wasted) all you have to do is print a few known dimensions in cubes before hand, and then as the print progresses, mount them (at a determined point in the print so you don't smash the riser cube with the head) in and go from there. These would be reusable to the Nth degree as the printer would print on top of them with a modicum of support material vs the huge waste (in time and material) the current method uses. It's really, not that complicated, just needs an initial investment of time. FYI, if a CNC is available, machining a cube out of wood and putting a platter on top (same material as the printer bed) is also a way for the riser block). Also, that big printer needs to have rubber spacers installed on the steppers to soak up the vibrations...

Why is the support structure on the helmet wavy? It looks almost like it was printed with a inaccurate layer alignment that drifted... but clearly that isn't the case since the helmet looks great. Is there something special about the wave that makes it easier to remove or something?

What might you guys use to smooth over--as a spray, presumably--the "beady" texture of, say, styrofoam packing shapes? I have a ton of these (which, considering the weight of styro, mean a LOT). I was told of a spray years ago that was used to more or less "round off/smooth over" really rough cuts made into things like mannikens--forgive the awful spelling please/hopefully you know what I'm talking about. I haven't been able to track down this spray. I have a lot of stuff to coat in order to bury/smooth-over the rougher textures. Any hints? Also, what do you recommend in terms of fireproofing sprays to make sets using a lot of styrofoam pieces safe from a "fire department" standpoint? (yeash, sorry for so many questions!!)
