For the lightest weight and flexibility, patch in with perspex. 2mm should work without cracking. Maybe 2.5 or even 3mm. I used to manage production of the stuff yrs ago. We made hood protectors, weather shields etc. Wholesale from EGR in southern Cali (branch of an Australian company). Or a decent hardware should stock it. Cut it freehand with a cardboard or thick paper template. Then use a heat gun to soften for molding into the concaves. Rough sand and etch prime will give you a paintable surface. Self tapping 8mm steel screws will toughen the bite & give removable access. It will definitely max weight reduction but should retain stiffness without being brittle. Just my 2c worth. But it's the way I'd go. Be a massive time & money saver. =D

I'm really enjoying the Xterra videos. Who'd have thought that a $1900 truck with 264K miles could be brought back from the edge like you two have. This really changes one's views about how long a vehicle can last. Comment 1: Why is it necessary to have the Xterra spare tire the same size as the other 4 tires on the road? Think of the existing spare as being just a slightly reduced size spare. There are millions of cars with reduced size spares. There's no better and less obtrusive place for the spare than where it is right now. Spares aren't needed often, but one of those swing out of the way spare tire jobs will be a curse every time someone wants to open the tailgate. Comment 2: For covering holes in the Focus, where the edges aren't flat and in plane with each other, you may be able to do some panel shaping and flattening with two pieces of stiff steel plate or heavy steel angles and a few big, strong old fashioned C-Clamps. Sorta like squishing curved steel straight with a vise. That may simplify "fitament" some. Comment 3: You need a workbench to mount your vise on. A strong, heavy workbench that is fastened to the wall, and if necessary to the floor, so it DOES NOT MOVE. Vises securely mounted to benches make marvelous third hands, nut or bolt head holders that don't slide off like wrenches can, anvils for pounding things flat, bending brakes for light steel fabrication, and for a multitude of other uses limited only by your imagination. The vise will also help improve your efficiency and safety when sawing, grinding, filing and drilling. I've been watching your videos (lots of them) for a few weeks now. The amount of thought, preparation, and attention to detail that go into them is amazing. Keep it up. You're doing great!

For your cover panels in the rear of the car you can use a bit of CAD (Cardboard Aided Design). Trim a piece of cardboard to the shape you need and add some neat folds to make it fit nicely. Then you use that to cut out the patch from a sheet of sheet steel and do some simple folds to match (over the edge of a bench or something). You can then weld it in, or even use panel bond as it is not structural.

When you put the new torsion anchor bolts and nuts back burnish the nut and bolt by running the bolt through the nut with the nut in a vice. Run the bolt back and fourth through the nut. Then apply ARP moly lubricant that they supply with their head stud kits. Run that into the threads and then keep the nut and bolt together as they are now matched and install them on the truck.

I would recommend using the annular cutter for the spot welds instead of the finger sander, but figure out the thickness of the sheet metal you're cutting through and then tighten an appropriately sized shaft collar over the cutter to use it as a stop. Set the shaft collar from the bottom of the cutter with a pair of calipers and you should be able to reliably cut to the depth of the sheet metal.

Cheap alternative is to put a roof rack and toss the spare tire in it. Get a long enough bicycle u-lock and feed it through the wheel and secure it to the rack. And don't forget a wheel cover otherwise the sun will make it useless when you actually need it. That is unless you want to change the bumpers to add winches, brush bars, and add clearance for approach/depart angles.

Use the wheel spacers. if for nothing else, for the at-speed stability gain from a wider track width. had a buddy roll a truck from a very minor fishtail in a mildly lifted truck with taller, narrow/OE width tires on OE offset/backspacing. additional scrub (and trimming) is worth keeping the thing upright... also had the same thing happen with my torsion bar adjuster bolt, glad to see I'm not the only one!

So glad you picked up the belt sander!!! Only thing i could say to help try and make it a little easier on you is when you are grinding and getting close to the depth you need to be you will start to see a little circle appear where the spot weld is, meaning you are thru the upper layer and getting into the lower and its time to stop. Also no welding holes with the sander vs the drill.

@Sarah-n-Tuned to fill in the back interior panels of the Focus I would recommend cutting up thin MDF and tape it on. Then join all the pieces with fibreglass. Once it's stable and dry you can pull it out and finish the glass job and sand and paint and flock or carpet for a custom panel. Then drill holes and mount with nutserts or crush nuts so they will be well fixed and not fly around inside the vehicle. For super thin and light just make it out of cardboard and fibreglass and it will still be strong. If you want to go full OCD then plan your holes first and glass in some washers as well for added strength

There's a correct way for door panels. Take cardboard place it on the door create a mock up stencil and the apply it to sheet metal. Do the same for other door and also rest of interior. When you apply flat sheet metal use rivets and mig weld too.

The spot weld drills are great for panels you want to put back on. The sanders are better for removing junk panels that are not going back on.

Insulation foam in a can would fill in your voids. It can be shaped then painted. Plus it will add sound deadening.💖

You can make lightweight interior panels with a plastic sheet called Sintra. It's heat formable so you can mold it pretty easily. Not sure it's worth adding weight though...

Buy some aftermarket door and trunk seal strips running along the edge Abdullah propellers. you can even use those plastic strips people buy to put on their door to keep from scratching other people's car doors

For the inner panels, make a frame for the outside from 2mm Aluminium and then stretch a decent quality automotive fabric over the frame, can then fit it using factory style scrivets. Its super light and looks quite factory if done well.

A 33 will fit. But a tire carrier and front bumper is a good excuse. Shrockworks is probably the best choice. Lead time is kinda crazy. Side not dont forget to take off that rear sway bar.

Electrostatic painting would have eliminated the need to remove the roof of the Focus. It uses a static charge on the paint gun to spray, where the part you are painting is charged with the opposite charge and the paint will actually wrap around a surface such as the roll cage.

For your Focus doors, just make panels out of aluminum sheet and rivet them to the door or use self tapping screws. Give it the race car look. There might also be some composite panels available to replace the door pads. If you're set on welding it up, make a template from cardboard. If you decide to fill all the holes in the door, I hope you never need to access the inside of the door to repair/replace door latch assembly. Something to consider.

Spacing out the tires makes the thing more unlikly to roll. But then you have more load on the wheel bearings. So... And you can also simply strap the spare wheel on the roof. But than you have a higher center of gravity. So...you have to decide^^

Hi Sarah, you mentioned the new tyres for the Xterra are about 1.5 inches taller than the old tyres. If they are it will mean a longer rolling circumference and the speedometer will show a slower speed than the actual road speed so you might want to get the speedometer recalibrated so that you or Celine don't get a speeding ticket. I'm sure you're aware of this but it's easy to overlook when you're days are so busy. Love all your videos and your quirky cuteness, best wishes 😁💕
