You used radius to find outside arc length so you knew the total distance to kerf. If you substitute material thickness for radius in those calculations and then divide by blade kerf, you'll know how many cuts to make so that they close up on the inside. You just evenly space that number of cuts over the original distance to get a smooth radius. Once you find how many cuts you need, it will be a constant for any material of that thickness. The only variable is spacing, which determines radius of the bend.

It's great to show the process and what you do when come up against an issue that you have to fix. I built one like that but I put a bottom on mine .. Thinking might have been better without a bottom

That was supper slick! Love the use of multiple kerfs for bending, and the black color makes it look almost factory installed.

Cool project, just a couple of thoughts for you on it, instead of spackle I would used thickened epoxy to fill the kerfs, this will actually be structural and will give the plywood the same strength it had before being cut. The other is I would get some rubber mat and cut it to fit in the bottom of the box so all of your gear doesn't wear holes in the carpet, or make it dirty. If a guy really wanted to go above and beyond you could make a solid bottom for the box by covering your floor in visqueen and masking tape, waxing it and coating it with mold release, then laying up a couple of layers of fiberglass, then build the box off of that. JUST MAKE SURE YOU MASK EVERYTHING!!!

I used to make a ton of subwoofer enclosures in a similar manner for under the rear seats of trucks similar to that. Looks great man, high five!

Thats a great idea. My truck , like many, serves dual purpose, work and pleasure. I'm selling my dedicated work truck so my main truck will do both. I'm looking for ways to make it more functional and easy to unload my tools for weekend excursions. Thanks for the idea.

2 other ways to do this would be soaking 1/8 mdf and dry clamping then gluing or finding bending poplar plywood. I asked my local wood dealer for bending plywood and the look he gave me was priceless, so you just use what ya got.

looks great Tyler. consider covering it with indoor/outdoor carpet and spray adhesive. also you may want to fasten it with some type of quick release latch so it doesn't shift forward.

Only things I would change would be: 1.) Epoxy instead of spackle. 2.) Cover it with some carpet to match the interior. All in all, it's a great project, Tyler. Well figured out and well executed.

Awesome build. Only suggestion I would make is possibly adding a few strips of Velcro to the bottom edge of the box. Just adds extra security preventing the whole assembly from sliding forward.

Loved my 06 expedition,but the cam phase style that is in all double valve ford truck motors got worse and at 75000 mmile it lost 2 cylinders and valves. Choked and died on our cross country trip pulling our casita trailer. So in oregon i bought a silverado,nicest truck ive had.

Body filler, rather than spackle, would add a little strength back to those radiused corners.

I agree with Rogue. But along with a parge of bondo, I'd apply over some fiberglass mesh and resin/epoxy. Could the rear of the box extend farther to the back?

I think a stronger solution for the rounded corner would be to soak the wood for a week and bend it. I didn't want to wait so I just did 2 joints of roughly 135 degrees and it contours with the seat nicely. I reinforced the joints with brackets so its plenty strong. Additionally, because mine is an F150, I didn't have to d any contour cuts. Either way, nice job, it looks great.

I built a sub box like that for my brothers truck and had it come in to account for the center seat being slightly in from the outside two. Looks good though.

G.M. sells one that has a bracket that connects to the seat bolts. would be ease to make a bracket that does the same thing if not already done.

Just picked up a newer F-150 for myself recently and the prices that they want for these under-seat boxes is absolutely ridiculous. Love the kerf cut method to create a much cleaner finish to the project. I'll definitely be running with this idea for a box of my own! PS: How has the spackle held up with all of the vibrations over the last couple years?

Pickup some 25 pound Velcro to hold down storage box to carpet so the whole box doesn't slide forward.

You should have moved the middle section in, it is OK for you but a little one sitting on the middle seat will catch their legs on the extended part. any build to tidy areas under seats and in boots is great.

Good idea, but a cardboard template transferred to plywood would eliminate the calculations and recutting. I am pretty good with math and appreciate the planning process you did, but a template would have been far simpler. I also agree with other comments on the use of spackling, because that radius is gonna see some abuse and vibration.

Hey Tyler, I'm considering building your flip top tool wall workstation. I noticed even though you built it over 15 months ago, you have not added any more tools to it. Is there something not as functional about as you thought it would be? Does the flip top need to be longer? If not, it seems like a huge waste of space for something that was supposed to save you space. Just wanted to make sure it's not something you regretted before I make it.

No regrets, simply have not needed the tools that I plan to put on there yet. One day....definitely not going to get rid of it!

Great idea Tyler, looks good. On thing I noticed at the end though -- that portion that sticks out past the center seat looks like it could scrape or cut tiny legs. It may not be a bad idea to give a 1/4" round over on that part.

I did a similar box for subs in my Ram but I used fiberglass resin in the curved corners for strength. My backseat is a true bench not separated and I built top and bottom. I have a toolbox in the bed so storage wasn't as necessary. I like theater sound when we go to the drive in lol

Why would you take some glue and some fabric and reinforce the area where you cut out so you can bend it seems to me that be a good way to beef up that section which has to be very weak right now call it Hillbilly fiberglass

Those rounded corners are now only one ply thick and could get damaged from feet or tools banging them from the inside. Spackle will not add any strength. I'm thinking something like bondo would have been a better filler.

Make a filler out of screened sawdust and wood glue. Fill kerfs before bending.

I originally had bondo in my hand to fill them and that would be the ideal option.....went with spackle so I wouldn't be as high as a kite in the shop.

Same technique can be used for subwoofer box...... mixing wood glue and saw dust is better to fill kerf area and have stronger tho. Truckbed liner will make painting turn out a little more even also. But it is a chevy so who cares🤪

The idea is great but in my opinion it lacks safety when braking, perhaps you should think about how to lock it to the bottom of the truck so you can not move.
