New to your channel, in the process of binge watching ATM, I own a D1 1998 TDI so I'm loving all this. Got a mate who has done this type of "gear tooth modification" to his LT77, main shaft first motion gears he forgot to check the oil level, they don't like "no oil", on the upside, his gearbox had stopped leaking just prior to going boom!

Hi Mike, I destroyed a transfer case in much the same way. Driving to work one morning there was a strange noise for a second as I pulled out of my drive. The noise went as quickly as it came so I carried on thinking I just hit a bump or drain cover. About 2 miles from work I lost all drive. So got towed to work. We removed the gearbox as I thought I'd blown the main box up. We drained and stripped the boxes apart. Then found the swarf from the transfer box. When we stripped the inspection plate off we found a sight much the same as you found. But there was still the correct amount of oil in it. The cause was the intermediate support shaft bearings had failed. The gear set on the shaft were moving back and forth. The crush spacer had worn through aswell. The gears had started to cut through the casing and smashed the teeth off like your customers. Lucky I had a spare transfer case. So we fitted that. As soon as we had it running we used it to recover a car back from Wales. About a 300 mile round trip. It never missed a beat. Towing the car out of the farm on a dolly was interesting as it was down an incredibly steep single track broken up tarmac track. Slippery as hell with moss and toad stools. She did us proud tho. Also received the bits I ordered today. Thanks much appreciated. The dismantling tool is better than I thought it would be! 👍

Td5 steering wheel, Disco 1 XS alloy wheels, Epsom Green as well. But still a 300 Tdi. It would be a '97 or '98 model I would have thought. The sad truth is this was one lovely looking Defender when new, it's a real shame about the state it's now ended up. It's suffered a lot of neglect and been messed about with. Never serviced, just driven and only repaired after it broke.

The poor owner - Been totally sold a basketcase! I'm willing to bet it'll need more than a transfer case, the gearbox may be not far behind, then the CV joints, the axle swivels, the bodywork, brakes, the electrics look suicidal (joined up positive cable flapping in the breeze!) - is the seatbelt mount legal? Maybe a good idea for a "What's wrong with this car" style of video :-)

@@BritannicaRestorations My guess is it was a slow leak, previous owner sold it or part-exed it to the dealership and they flogged it onwards to the unsuspecting owner. Literally running on its last legs. This is why I recommend a professional RAC-style inspection if you are buying a Defender. 300 odd quid or so, but plenty of peace of mind.

Yeah, hit the nail on the head. Plain old maintenance stops so much grief. Although, credit to the Defender I bought as a bit of a project, it had obviously suffered a fair bit of neglect but it still runs sweet as a nut. And it's just getting better as I sort it all out piece by piece.

Wow! What a mess! How long has he owned it? Surely it must have not had oil for quite a long time so can he (partially) blame the dealer he bought from?

Oil helps. But judging by how the rest of this poor Defender looks its either a full restauration today or you are opening one Pandoras Box after another when it comes in for repairs :)

I don't think I have heard you string together so many expletives in any of your videos before! It's funny how people think, get a new motor... full service or new carpets... Such a shame for the owner.
