The gearing setup is pretty ingenious. It should be equally suited for rock crawling or zooming across the dunes.

You've outdone yourself with this build. The gearbox idea was genius. Low speed torque is what these buggies usually lack. Can't wait to see it rip!!!

A couple points: They are Clutch PLATES, not pads- You should have a bit of rubber line, down on the engine end of that clutch fluid line, not metal all the way 100% - it will break the metal line from engine vibration- you can get a nipple and some high pressure rubber line from any auto parts store, or simply use a short rubber line from any car front caliper, and then just figure out the fittings - ALSO, the metal line should have rubber around it every few inches to keep it from rubbing the metal frame of the Kart (best way to do this is to use short pcs of fuel or vacuum line with a slit in it, wrapped around the metal clutch line, then zip-tied to the frame) Thirdly: you should be able to adjust the amount of engagement of First gear on the truck transmission either with threaded adjusters or with shims internally, but jumping out of "Low range" while giving that MC engine the beans will prove Catastrophic to your engine Lastly, Check what the ORIGINAL Motorcycle had for a Clutch mast cylinder, size in MM of piston and stroke when you pulled the lever, this bike slave cylinder hasnt changed, so it will require NO MORE than that, if it does, then you have a bad slave cyl or something else? if the bike had a 16mm clutch master piston that only moved 4mm when you squeezed the clutch lever, that is all thats needed - going huge with some mismatched master piston will break the slave off the engine, crack the cases or push the pressure plate off the basket inside the engine, also causing catastrophic dmg-

Good point about the rubber line. Having the line crack and spill brake fluid over a running engine sounds like something you'd want to prevent from happening. Brake fluid combusts at about 400 degrees C (750F). The engine itself won't get that hot, but the exhaust manifold or the rear brake rotor may. He could also use metal braided brake line hose if he's worried about pressure ballooning the rubber hose. Might as well put the joint between the metal and rubber line at the highest point, use a T joint and add a bleeder valve there to make for easy bleeding.

did you replace shims and springs bolts etc make to soak in oil overnight sometimes sticking can occur between plates on initial start up also use good expensive oil. you got it, just breathe one step at a time. love your builds dude.

The only thing I see as dangerous is the break for the rear so close to the seat and the heat that can build up melt the seat

He has skills and motivation, I think he could do it in year or two if that's a goal he sets. You pretty much can with very little money as long as you have a steady income and keep looking and applying.

Its perfect as a two wheel drive and where traction becomes a factor wheel speed will make up the difference.. its sick and that ground clearance will get you where ever you desire.. of course like any project you have a few minor bugs to work out but i think its great.. cant wait to see it out on the trails i bet its a very capable machine.. to see you go from mini bikes and scooters and go karts to over the years now building machines of this caliber is truly amazing.. thank you for sharing ive always enjoyed watching your builds and seeing how you deal with issues and what you engineer to over come hurdles that would have stop others in their tracks.. great job!

I know I would of loved to see this as a four wheel drive as well however I’m sure with this low of a gearing you would still give those rock crawlers a run for their money. Man can you imagine if this was a 4x4 it would be unstoppable, small enough to maneuver in tight spaces with a huge power plant. I absolutely love this buggy!!!! For years I have day dreamed about building my own off road utv/atv using a 1000cc street bike engine much like this so thank you for bringing us along for the ride and letting me live via curiously through you. I want to say you are a very talented young man with a bright future. Keep it up!

Buggy's looking great. Careful with upsizing the clutch master cylinder. Any bigger than 5/8 bore and you can very easily snap the slave cylinder or crack the case. Also for oil, look into Shell T6 Diesel oil. It's JASO certified (needed for wet clutches) and an excellent oil for motorcycle engines and is only about $20 a gallon. Looks great 👍 I really like the 3 ranges you have there! The really low range is a nice feature, I see a lot of builds on YT that are geared only for speed but have no way of creeping slowly if you wanted to go through technical stuff. Good work!

Without a doubt this is the most awesome rock crawler you have built yet!! So Sick Dude!! I have been wanting to try to do a rear axle just like you did but haven't had the time nor patience to figure it all out and get it all put together!! The way you did it is Fricking Perfect!! I hope I get to see this machine in person some day!! You should just do a ton of clear coat and leave it the color of the metal!! You are the man Chris!! The Low Medium and High range transmission you built is Genius!!

Holy hell, what a machine. Matte paint job + some fiberglass panels here and there (look up James Biggar) would make this thing look like it came straight out of a factory. I was legit smiling when you were doing those burnouts.

Awesome build, your parents should be proud of your ingenuity not ban you. Fabricating and building things very little people know how to do anymore, using your hands and building this is a talent. Your parents will see that one day when you have a great paying job in fabricating or engineering trade. Cheers!!

Just like him, his parents are easily scared and fear confrontation. They obviously fear the old man coming over and getting angry with them. Lol, I would have just beat the crap out of the old man and called the police and had him arrested for trespass and threats. But they are pacifists and won’t do anything about it. His parents punish him rather than telling an old junkie to get off their property. He really needs to get out and find his own place. Pacifists will hold their own kids back and ruin their lives to avoid confrontation. I fee sorry for him. But, that is probably the reason he is always working in the shop, to avoid them.

Sounds a bit like it's missing a cylinder at idle. Might want to check the headers at startup to see if there's a cold one. Bike clutches on the foot are weird, you do have to put them in all the way all the time you'll get used to it. Make sure you don't overtravel the clutch actuator as well, there's no hard stop in the engine they're basically just travel limited by the clutch lever on the bikes. Found that out the hard way on my 929 and broke the clutch

I know I'm some clutches there's a little arrow on the basket and the cover that have to be aligned or a clutch won't work right either

Thats a really intricate cool sistem, I like it, its something out the box as always. . Just make some chain guards, or a firewall, that radiator hoses could blewup or a chain snap

Kart is looking so good now. 👍 Being essentially a proper crosskart, you'll want tires in the rear, with a flatter profile, and a bit less grip. They break free the proper amount in high speed cornering, and behave like rally tires, which is exactly what you want for good performance. The UTV/SxS you currently have, have too much grip in cornering for rears. -For front's you're probably all set with that tire! You'll find that you also want to make a set of fenders with good sized mud flaps.... 👍 😉

Looks great Chris. I would suggest a small tool box with extra chain links, zip ties, adjustable wrench ect. Just enough to limp home if the unfortunate happens. You never know when you will come up to someone broken down too. Just a thought, excellent build man!

You gearing looks perfect! Mine reverse trike is a little low it gets up to 6th in the paddock with a lot of wheel spin though! I like your brake booster as well I need to upgrade to something like that

That level of gearing is exactly what I wish I had on my turbo mirage buggy! With this setup it’s NOW a good argument to use a bike engine. I might have to build something similar 🤔
