The zip tie around the filler neck is actually a factory thing guys. I had the same with my filler neck and it was shocking... I actually snapped one of my Subframe bolts and had to replace the whole rear chassis legs because of the rust in there.

Rusty filler pipes are a common problem. Fault was traced back to poor quality steel used in manufacture. My 6 is the same, but rest of car is rust free. Problem also exists in some other Mitsubishi's that used the same steel for the filler pipe. And the cover with the cable the is factory, mine had it too. Enjoying this series, keep up the good work 👍

Double check you got the correct size bushings for the "moustache" bar (rear iron diff to subframe bracket) as there are two sizes. If your going to stiffen up the rear diff mounting, id recommend putting in an evo 7 rear diff, they are a straight swap but have a far stonger case less prone to cracking. Ideally you would put an rs read diff in and delete the AYC, but its a little bit pricey. If you need the workshop manual, evoscan have it on their website. Throw the upper arms in the bin and get a new set. If you try changing their balljoints, they will probably crack. For the trailing and toe arms though, hardrace made replacement ball joints.

Was surprised to see you pressure washing inside the shop? In my world it's a constant fight against moisture and rust, the thought of pressure washing in my shop fills me with real horror!, that kind of stuff done outside ,well away from tools,machines and parts!

mines do parts, i have a mines H Brace on my evo 6, and those cracked arms were a factory defect, i heard that some places still honour the repair nad replace those arms

One "cool" trick for siezed bolts I have used is heating everything up and then using a can of compressed air, holding it upside down and spraying it to flash freeze the bolt before taking it out. Works FANTASTIC on subframes and also on brake screws.

The split cover on the fuel filler neck is an OEM factory part. I've just started another evo 6 restoration here in Australia and its the same. And, it was the same on my Tommi Makinen Evo 6.5 resto too

Same happened to me with that sub frame bolt ! For me it was the Alloy that had bonded with white powder to the entire stud length in exactly the same way !

I have a seized front subframe bolt too (89'' 325iX e30), tried heat, hammer, both, fluids and everything. I had to leave it in, and remove engine without oil pan and so on. I' ll have to do surgery in the chassis I guess. Nice find that Mine's strut brace! Best 90's stuff there!

For surface rust just peel off flakes and cover with Bill Hisch's Miracle Paint. Its same idea as Por15 but it's thicker and doesn't run when done underneath car. Distributor for CA is Bellwoods Garage of Fenelon Falls

Brand new fuel filler neck and bolt kit is available from Ross Sport in England. I just had the rear arms welded on my Evo 4 for the same reason so it can definitely be done. Mitsubishi had a recall on them for cracking but it has ended

Might try dustless blasting. It usually uses water as a transport medium and can be eco friendly. If you had a lift or jacks outside they would be able to do it right there. I know this video is 2 months old, but might be worth a look for future projects.

Filler kneck is like that from factory as for rust depends how far you want to go but polycarbide wheels do a great job.

The zip ties are factory on the filler neck guys.. so is the sheath around the lower end of the neck. Its 2 pieces bonded on with glue then re enforced with zip ties

I was worried when you heated up the Alloy cross member. You could've got the oxy tip (a smaller one) up into the chassis rail thru a hole already there, to heat up the captured nut

try some Metal Rescue Gel. Layer it on, cover with plastic wrap, let it sit for a bit, rinse and repeat as necessary. Great for irregular shapes.

I have to laugh seeing the rusted parts on the Mitsu, as I lived through the same thing on my early 1980’s Dodge Colt / Mirage I had (bought new). In a short couple of years living through Midwest winters and the salted roads we see here, the car just seemed to start rusting everywhere all at once. I vowed to never buy another Mitsubishi, and moved to Honda for a good 10 years of various models (CRX HF, CRX Si, Accord SE, Accord EX, then with kids I went through two models of Odyssey’s. That’s when I decided I needed to get back to a more enjoyable car that I could work on and add some of my own personality to, so I bought the first model year WRX wagon, a 2002 or maybe it was officially an 03 bought in 02. I loved that thing - got to be part of the beginnings of the aftermarket serving the WRX. I remember having guys in their Mustangs and Camaro’s, after getting toasted at stop lights, ask me what I had under the hood. With the Borla exhaust I had on it, it sounded like a Harley race bike and my kids would tell me they could hear me coming home from a mile away. Now I get to watch you guys and bring me back to my younger years having fun wrenching on hot imports. Thanks for the great content and keep up the good work!

you didnt like the mitsu rust but now you have a subi? i'll admit. rust is the only thing that'll kill a mitsubishi. but living in the north east, and seeing every single subaru rust out a hole in the rear fender. its an obvious problem they didnt care to fix. and the bug eye wrx youre referring to had an eventual recall on the entire front subframe because it was rusting and falling out from under the car. they put plastic covers over the mounting bolts that held everything winter threw up there. and you went through 6 hondas in 10 years? you must not have liked any of them. i had my last mitsu for almost 9 years before the rust got at the fuel system. i wouldve fixed it if i had another car to drive.

I noticed when you removed the last bolt you will find that the chassis rails are choka block full of the dirt you found in the filler neck protection plate. Chassis needs to be cleaned with air and water

So you guys need to do dry Ice blasting. You can blast everything including wiring and electrical components. Super safe and effective

A lot of people dont know that back in the day, Mitsubishi made parts for every car company out there from japan. My '04 mazda 3 air intake sensor is a Mitsubishi part.

Mines had a decent roll in tune ability for evos overall. Their biggest outcome was the r34 gtr but they had excellent mines evos tuned greatly.

I would recommend you replace that heavy rust prone cast iron mustache bar with a powder coated tubular welded replacement. Buschur makes a nice unit along with a few others, MAP I think.

I dont... there's no rubber bushes.. .all the stress is transferred to rhe thin legs. Ive seen evo's with cracked legs, due to tubular frames....

I used this stuff called corroseal it goes on like a paint completely takes the rust away and doesn’t let it restart I used it on a old rusty Ford F-250 and it was amazing

there is dustless blasting for rust removal the abrasives are added to water n u "power wash" the rust off.

Naval Jelly. Wipe/brush on. Allow to set for an hour. Wipe off. It likes rust. Wipe it on the rusty bolts too. Makes rust disappear. A chemical conversion. When you heat a bolt, it breaks the rust/corrosion bond and makes the bolt longer and thereby looser.

If you have one last bolt that wont come out on the rear end, part of the issue is the stress of it holding all the weight. Did you consider putting all the other bolts in again so they hold the weight and keep it all angled correctly so you have a better chance of getting that last troublesome bolt out? Making it harder otherwise.

Remove, knock off, sand off surface rust and rust bits and rust particles. Clean it off Then make sure surface rust is really surface rust only, cut out rusted in bits and fabricate then weld in the cut outs. Clean it all off again. Cover surface rust with rust converter. Rust converters come in two types, one that needs paint primer and one where you can just paint on directly.
