I fabricate custom mounts to fit a Dodge radiator and intercooler into my 1995 GMC C3500HD to facilitate a Cummins swap. I end up fabricating a custom fan shroud out of aluminum to allow use of the belt-driven radiator fan.

Here's another suggestion. Make a two piece fan shroud similar to the factory GMC/Chevy shroud. Cut your fan shroud in 1/2 horizontally. Weld on a "flange" to the top and bottom sections along the cut line. Bolt them together with the factory GM speed-nuts and bolts. To remove your fan, unbolt the top 1/2 of the shroud from the radiator support and the bottom 1/2 of the shroud, remove top 1/2 of shroud, then loosen and remove fan. It was nearly impossible to loosen the fan on our 2006 Jeep Liberty CRD with the factory fan shroud in place. After spending nearly 2 hours removing the fan and fan shroud for the 1st timing belt replacement, I made a two piece shroud from the factory shroud and 1/8" aluminum to join the halves at the cut line. It took 20 minutes to install the fan and shroud with the two piece shroud.

Here's a tip for future fan removal. When removing the fan with the radiator in place, cut 2 pieces of cardboard and place them between the fan and radiator to protect the radiator if the fan gets away from you.

Good idea! That would be especially useful for when installing the fan/shroud since they need to be lowered in place together and it takes 3 hands to keep the radiator fins safe 😂

Yeah, I definitely like the red frame. I have to figure out what color to paint the flatbed (that I've yet to build) so it goes well with the frame and the cab... 🤔

Thanks, William! I sometimes wear more protective gear, but the weather is definitely a factor. If I were welding overhead with flux core, you can bet your buttons I’d be wearing full leathers 😂

Epic video as always many thanks Waldo , a lot of hours work I can see , takes me all day just to find one tool , Ali welding is difficult and comes with plenty practice so well done there, I have to use gas and special rods, has to be just right temperature , your welds look better than mine so your ahead , see you in the next video !

Get out there and buy a TIG welder! Start with mild steel because it's the easiest way to learn the hand/foot coordination. As I'm sure you know, practice makes perfect! Also, thanks for the sub and the kind words! 👍

Hey man thank you for these videos I just picked up a 95 3500HD nv4500 with the 454 pulled by the previous owner for his truck. The truck has 55k original miles and needs some rust repair but for 1100 I can’t complain. This is exactly what I’d like to do with it. These videos really help me get an idea of what I’m looking at

Waldo another fantastic video. Love watching your welding artistry. For the mounting of AC condenser you can make up a couple of metal C channels and slide it in horizontally. Just put pieces of rubber inside C channel for vibration then bolt other side in. I look forward to your vids every week. Love seeing Aspen supervising chipmunk removal. Lol b

Looks like you made out ok. But a word to the wise. Be very very careful welding around a aluminum rad. One molten bb in the wrong spot with instantly put a hole in the aluminum fluid tubes.

Unless I didn't see it, I would have raised the intercooler before welding on the lower mounts so it didn't set on the radiator support. With diesel vibration, where the intercooler and the rad support touch could rub a hole in the intercooler over time.

Nice job, enjoy your fab work and video production. The plasma cutter is a huge help. Much cleaner and faster than cutoff wheels. I have a K3500 with AC. I'll snap a pic of the ac condenser and post it on your Instagram. Replacing my Chevy grille, your timing about the ac condenser is good. Like the wheel covers, made a big difference. Once you clean up the cuts and are ready for paint. Use Coroseal as a rust encapsulation and primer before you paint. Stuff works great. I've been restoring a rusted out 62 C10. Stuff works well.

Thanks, Scott! Wow, that '62 C10 sounds awesome -- the first gen chevy trucks are on my short list for future projects. I was thinking about putting a C10/20/30 cab on my Dodge frame for a cool old truck with modern-ish suspension, steering, brakes, and towing capacity 🤔

I subscribed, love your channel, 1 comment about your aluminum fan shroud... you should keep the conical angle going from edges of rad to ring for increased smooth airflow and avoid the massive turbulence you created.

Thanks! That's a good point. I guess we'll have to see how it works and if I have any cooling issues then I may redo it. That does make the fabrication more difficult, but I suppose I'm up for the challenge!

Won't the metal fan blades , Flex forward as your engine RPM increases which means you have to allow sufficient clearance for the blades to miss the radiator ?

Thanks! Yep, plan to build a custom flat bed for it once I get it on the road. It'll probably be a nice skirted bed with tool boxes built in under the bed. Throw in a gooseneck hitch and it'll be good to go 👌

19:30 There on my 1992 c1500 looks like the same condenser, it had 4 metal C shaped pieces with rubber inserts that were in each corner in the top and bottom, but you cut where it would have mounted off, if that was an A/C equipped truck

The thing with wheel simulators is they trap moisture and dirt behind them and cause your wheels to rust.

I would have prepped the rad mount and cross member so only good metal remained. Welding to rust is dicey at best.

Did you put any shims between the front mount and the intercooler? 16:17 Looks close between the two, don't want it rubbing a hole on the bottom of the intercooler when the weight of it is moving slightly up and down on the road.

I have a 12 valve swapped 99 c2500 but the guy that did mine used the gm radiator and condenser. No intercooler. he put separate trans cooler for 4l80

A plasma cutter also works well at cutting aluminum.

I heard that plasma cutting aluminum doesn't work well without a shielding gas, but I probably should have tried it to find out for myself 🤷‍♂️

CBEO, The wheels look good, can you get matching single wheel covers Incase something ever happens to one? Also, do you have any estimate of mpg once completed? My guess is 16mpg or quite a bit more with a 2 speed rear end.

Thanks, Carl! I don't think I can get singles, but at $200 a set, I can always just buy another set if I need to. As for MPG, I'm hoping for high teens, though mid teens is probably more realistic, but it's really hard to say with such a heavy truck and dual rear wheels

The transmission came with a clutch release cable that I was planning on hooking up to the clutch pedal, but I've thought about that and I think I'm going to try something a little different: I bought an OEM hydraulic master/slave assembly and I'm going to try to hook it up to the Eaton trans. It'll take a bit of fabricobbling, but I think it'll be doable

Hello Waldo I just came across your channel on KZbin pretty cool man. I love the idea of you putting the Cummins in that Chevy 3500 for sure. I've always loved Cummins engines and I definitely love those Chevys I do love the Dodge set up with the Cummins to but I admire what you're trying to do, but the first thing you did wrong you should have cut the crossmember out of the Dodge cut the crossmember out of the Chevy and took a shitload of measurements and then welded the Dodge crossmember into the Chevy. Another thing never worry about transmission tunnels you can always fix those with a 50 gallon drum LOL just kidding but you know what I mean rather than hacking off part of your transmission to make things work I really wanted to jump into the TV and put my foot in your ass when I saw you do that plus all the cutting and Welding you did on that poor crossmember and it still is not really right next time you do an engine swap please try that method. The very first swap I ever did was in a 67 Scout straight axle front end just like the Chevy and we took and put a V8 Chevy engine out of an old Bel Air into that Scout you know the only thing we ended up having to do was make our own crossmember mount and cut the drive shaft that was it. looking at the comments it looks like the last comment was about 2 months ago. I just have the question, how hard is it to wire up the Cummins? I am thinking of using the stock 4l80e automatic trans with my build and using a separate transmission controller. any advice will help thanks! p.s the videos are a great help keep em up!

Good question. The Cummins has an ECM that I'll need to wire in to the rest of the truck. It's important to me that I get all of the gauges working including the speedo and tachometer. It'll probably be complex, but one thing I've learned is to break complex problems down into smaller components, which makes it a lot easier. As for using the 4L80, yeah, I think you'll need a separate transmission controller, perhaps an aftermarket controller? That'll add a little bit to the wiring, but it's totally doable. Good luck!

I used a 4l80e on my Cummins swap and it worked out great. I used the painless transmission controller. All it needs is ground, power and a tps sensor. Just make sure your 4l80e has a low stall converter and that you have a large transmission cooler.

Cool video. And cool truck. I want to build a 2001 dodge ram 3500 with a 24 valve cummins and a 6 speed with new or remanufactured parts. But I'd like to find a way to fit a common rail 5.9 cummins head on a vp44 cummins so I can run pacbrakes load leash engine brake. Basically build a brand new 2nd gen dodge ram dually

Oh wow, that's really cool! I didn't realize that engine brakes were available for the common rail 5.9s. I guess I'll just have to settle for an exhaust brake until I decide to do a common rail swap 🤔

Alcoa doesn't even list a wheel for this application anymore. Why GM went with the oddball 5 lug, makes no sense. The F450 of the 90s used a rare but more available 10 lug pattern. Everyone has a suggestion for Waldo when it isn't their money being spent, smh.

Barely 3 minutes in and I had to stop the video to make a comment, just as you stopped progress on the build to process a viewer's comment. I've enjoyed the build to-date, so let me say that. Just not sure why deal with the wheels at this point? It isn't running yet. And who cares what some lameo-keyboard-romeo has to say? I men, I noticed those red wheels too but having been through an entire vehicle build on more than one occasion myself, I thought nothing of it. I figured you'd get around to it when the time was right. Curious to know why you kinda agreed that the wheels looked like clown wheels ('cause I didn't think so)? Was it only the color? That is easily remedied, so it seemed like that wouldn't be the reason. Don't like the shape of those wheels perhaps? Dunno. I'd have just opted to strip the paint later on and then either paint or powder coat them the color you want. Save the $200 for something else. Finally, I do like the shape of those wheels in the context of what this truck will be: a rugged working truck, however nicely it's painted. Chrome wheels just don't fit that model, but that's just me. 'Just sayin'. Anyway, back to the remainder of the video.

You are making a cummins swap seem to be super hard and are way over complicating things swapping a cummins into any gmt 400 is stupid simple and doesnt take anywhere near the amount of extra your putting into them when i swap them i literally use everything from the donor truck and only have to make 2 holes in the rad suport for the intercooler and slightly modify the factory motor mount onnthe frame depending on style of motor mounts i use from either a 1st gen or 2nd gen and up mounts i cant wait to see how hard you make the wiring look
