Hey I just wanted to say as a former military mechanic I love this project but a little heads up for you. That is not normal paint on that HMMWV ( humvee). It is painted with CARC ( chemical agent resistant coating). There is no health risks from dry CARC but you do need to take some precautions when sanding it though. Just thought to give you a heads up.

The brake pedal is a lever. When you move the master cylinder connection higher you increase leverage on it. Hopefully they feel ok after it's all done 🤞

@@joyroy366 it's still a lever into the hydraulic system. If you lose all electronics you won't have the brake assist but you'll still be able to stop the vehicle. He might end up moving that around I think they'll be way too sensitive

@@moneyshot2239 The fulcrum is at the top so by moving the connection closer to the pivot point, you lose range of motion, not leverage. Since the length of the pedal is the same and the fulcrum is the same, the leverage is the same. But that doesn't matter since it's a different pump.

It doesn't matter if the lever is 12 ft long. As long as the rod from the booster is able to make it's full travel with out binding. He may need to put a mechanical stop in the cab. And as far as effort it should be determined by the height on the booster in relation to the fulcrum of the pedal, piston diameter and pressure or vacuum from the pump

Clear coat it with a satin clear and leave the “rough and tumble” look. It looks cool with all those military markings as well as it’s sand worn, war-torn look. That’s just my 2 cents. The reason it was repainted from green was due to deployment in the desert. Being in a big green vehicle only makes sense for military purposes if you're in a lush green environment.

@@ivanolsen8596 there are many different types of camo fatigues that military wear (green, tan, grey, etc). The type and color all depend on deployment. Though, camo does not equate complete coverage for all scenarios. It's selected based on what is going to be most applicable to the common surroundings they will be in.

Well, that was a big improvement! That iBooster should handle the Hummer brake system easily. Despite the vehicle being larger/heavier, the brake pressures remain basically the same, as you are applying pressure to larger rotors/pads/shoes, etc. Can't wait to see this running down the road!😉

leverage wouldn't be the issue. He increased the moment arm, so he has more leverage. Plus, that booster seems to need less force. My concern would be that he decreased the travel of the brake push.

I believe the breaking system should work fine, but the size of the tyre and wheel may play against you. When you brake you fight the torque that the body generate on your wheels, bigger wheel mean bigger torque due to the distance from the middle. This can be compensated if the braking disks are a big bigger, but keep in mind this when you try the system the first time, just be careful =)

That's 100% right, but from the other side portal axles will increase braking torque on wheels (braking discs will be spinning faster than wheels). But also bigger tyres = more moment of inertia to stop. It's complicated, we will see how it will work 😅

He also has the ability to use the electric motor for regen braking so the hydraulic brakes are really just for extra braking power or when it’s in neutral.

love the build, we faced an issue before when we built out jeep, the booster "Oil Pump Size" must match the calipers "Oil Piston" size, other wise you will have no real brakes.. its not about the ability of the booster... if your calipers are huge you will not be able to pump enough pressure to catch the brakes..

as far as i know the hmmwv uses pretty normal braking parts. just mounted by the diff rather than by the wheels. worst comes to worst you could put different calipers and rotors on it. theres even a kit to fit bigass wilwood brakes on it.

I came here to mention the same thing. Speed and weight mean very little when sizing a master cylinder. It's the calipers and wheel cylinders (if you have them). You also have to take into account any anti lock systems remaining in the vehicle. They can add to the overall fluid reserve needed at the master cylinder. He could have just added a pressure switch to the pump he had and blockedoff the steering lines. The pump would then only run when the brakes were depressed and the hydro boost lost pressure. Of course there would be noise when stopping. But once stopped, it should turn off unless he moves the peddle.

Its an electric booster. So it will only take a software tweek to adapt it to different setups... as long as the reservoir can hold enough volume for the system.. he will also have braking from the motor as well. This system likely defaults to 100% duty cycle when it looses comms with the vehicle.. so it may actually be to much pressure making for a very light pedal feel

@@AustinAudiS6 It's the displacement of the master cylinder - not software. If you have brakes that need 3cu-in of fluid displacement to fully apply the brakes, and you put in a master cylinder with anything less, your brake pedal travel will increase at best, or at worst, you will hit the floorboard before meaningful brake application is realized. I see a shaft adapter being installed, but I don't have confidence that he did anything about the total pedal excursion... Software is only going to affect how the booster boosts. There is still (by law - FMVSS in the USA) a mechanical connection between the pedal input connecting rod and the physical hydraulic piston - even with modern ABS. It would have been my preference to do something about the booster and retain the factory geometry master cylinder. The fact that he's just going in there and modifying everything "to fit" scares the hell out of me. No math is visibly occurring here on a life safety system. The saying "knows enough to be dangerous, and not enough to know he's in danger" comes to mind. This video series I was initially interested as I wanted to do the same thing - but now it's more like watching a slow speed train crash...

@@timburton7307 Well, pre-load isn't really the right word since it makes one think there is a constant braking force already there, but the idea is correct and evident in cars. If you trust HowStuffWorks they explain why rear brakes engage first, as well as the proportioning valve that makes the fronts brake harder via reducing the max pressure to the rear. A metering valve is what is used to adjust the engagement sequence with rear drum brakes so the drums engage first due to disc brakes being normally in contact (Edit: As in brake pads gliding over the disc surface rather than far from contact, that needed clarification) rather than freely rotating like drums, drums take longer to engage so to make the drums brake before the discs the discs need to have a minimum pressure before they engage, which is set by the metering valve that opens in the flow direction to the brakes only when front pressure reaches the set pressure. In all vehicles from the factory, when you hit the brakes hard and the vehicle isn't going completely straight, you'll notice the vehicle pulls straight if you don't force the wheel to stay turned to one side (provided its not steer-by-wire of course which is a very dumb system), this way the car doesn't shift its weight to one side and risk entering a spin since tyres grip best when they are not sliding (Edit: Dynamic friction, its friction coefficient is always lower than static), and rolling is a constant static friction system. Also, I believe I overexplained many things you likely already know, just know I'm more blunt than a hydraulic press and entirely neutral in explaining things :P

Install a laptop's internal as the entertainment system so you can always get entertained and connect it to the inverter, gas pedal controller and all of that stuff directly to troubleshoot. I would recommend a framework laptop as modern ones can't operate outside their casing. Framework offers CAD for creating external cases which will make it way easier and while doing that you would also support a company which takes Right to Repair seriously:).

I would just look into maybe some sort of backup power for the brake assist in case of power issues. Don't wanna be doing 60 on the highway only for your brakes to stop working in case of failure.

10:45 not to mention since the brake calipers are mounted inboard near the differentials, rather than out at the wheel hubs, the brakes are applying braking force to the axles. This means the braking force gets multiplied by the portal hubs (which I believe have a 1.8:1 gear reduction) so you effectively have brakes that are around 80% more effective for their size.

The brakes take kinetic energy and transform it into thermal energy which is radiated and conducted out into the surrounding environment. If the vehicle is taken from 40mph to 20mph, there is a finite and specific amount of kinetic energy that needed to be removed and rejected in order to effect that vector change. It doesn't matter what part of the drivetrain the brakes act upon. In the end, the same amount of energy will be dissipated when changing speed from X to Y regardless of where they are located. Inboard brakes are nice for unsprung weight and clearance. That's about it. You could take a 4WD truck with front and rear lockers, put a brake rotor and caliper setup on the front drive shaft and one on the rear driveshaft each capable of rejecting X amount of Joules per second, lock the T case into 4Hi and lock the diffs, and the 60-0mph time would be no different than the same truck with a conventional 1 disk brake per wheel setup that is capable of rejecting X Joules per second with each axle. 🤷🏻♂️

@@mannys9130 The energy dissipation is the same regardless of location, but the braking torque which can be applied to the wheels does depend on the portal axle gearing as Lierofox explained. There are many factors in braking system design.

I'm definitely interested in the power steering setup. As it would be a good mod for maybe a ice off-road vehicle. Especially ones that use sad hydro boost units that whine bad and are under powered.

@@eduardosantiago6948 since the steering on this really only needs to be strong enough to turn the wheels, probably the electric power steering setup out of a modern Toyota. Using the Prius electric power steering setup is a very common mod for older cars that don't have it, as it does not require any sensors, nor does it actually require any computers. It's also pretty strong.

I've done similar modifications to my Jeep CJ. Changing from no brake booster, to vacuum booster, to hydroboost. One time when I put the stud higher on the brake lever it didn't push the rod into the master cylinder far enough. The little difference in the loss of swing radius in the brake pedal made all the difference, in a bad way. I'm curious to see how this works for Jerry in the end.

Yeah, since brake fluid is incompressible, the travel of the master cylinder's piston directly correlates to the travel and pressure applied to the slave cylinders' pistons, including the reduction due to asymmetrical piston face surface areas. With most brake pedals being a class 2 lever , changing the booster's pushrod geometry or dimensions can make a big difference. :/ The master piston moves a pretty small distance as it is, and that travel is reduced even more at the caliper or wheel cylinder albeit with greatly increased pressure. Brakes are something that takes a lot of R&D to setup, and a lot of experience to service and repair. The number of DIY-gone-wrong brake jobs I saw as a mechanic is terrifying. "I just did my brakes and they sound terrible. I give up. Just fix them please." Well sir, you put the inside pads on backwards on each side, shim to rotor face... You destroyed your brand new pads and rotors by doing so, and endangered everyone on the road while coming here to my shop. I'd advise you to do further research next time and be careful with potentially life threatening repairs later on. I'll order new parts and get you back up and running." His name is actually Zack btw, not Jerry. :)

In my Jeep CJ-7 I currently have my brake master cylinder rod a little lower on my brake pedal lever. It has been the best iteration of my 24 years with my Jeep. The pedal feel is a little bit between power assist brakes and manual brakes, but I'm used to it. Hydroboost has been great! If I ever convert my Jeep to electric in the future I will definitely be looking into all the electric assist options. There seems to be more and more as the years go on and before too long the aftermarket will probably be supporting more of the EV conversion needs.

Although you're right that the booster will 100% be able to lock up the brakes, you should still make sure those caliper pistons are in good shape because that would make for a bad day. Love the project and so happy to watch it drive

I think it would be pretty awesome to reach out to Purdue University who developed that ultra-white paint and cover the hummer with it. Theoretically you'd need less air conditioning because of it during those hot summer months. I think it'd make for a very interesting video, especially if you visited them to discuss it.

9:20 Using a bench drill to drill into a piece of metal you are holding with your hands is a BAD idea, can do some nasty damage to your hands if the bit gets stuck. Please always be safe with any kind of equipment and use a vice or clamp when drilling metal, even if it’s an extra step :)

I almost lost a half thumb, 20yrs ago i'm now 40 i was still living with my parents it was around 9PM use my battery drill in the attic (which was my bedroom) so i got a washing cloth and lots of ductape cuz i didn't want to disturb them and slept with my hand up via a rope! next day i go to doctor, sorry sir we can't do anything any more you should've went to Emergency (still feel it sometimes)

Yep, I've gotten hurt doing that with a hand drill before while making something for my car, the bit grabbed & the whole piece of steel got ripped out of my hand & went spinning with the drill, left a nice cut across my leg.. Luckily not very deep. I had rounded the corners & edges of the piece with a grinder before I went to drill the holes. If I had not done that first it likely would of been way worse.

This is my favorite ongoing video series on KZbin right now. I really hope this becomes more and more common as technology advances and more people take interest. As much as I want electric cars to take over, I don't like the idea of all the existing gas cars needing to be wasted to get there.

I don't see why they will be wasted. My version of the future sees the existing gas cars being driven to the end of their usual life just as they are now. They are not going to be sent to the crusher any earlier than they would anyway.

I have one important question will you make a roll bar for the Humvee. The roof structure looks very weak and in the event of a rollover could not withstand the weight of the vehicle, especially now with the weight of the batteries. In this frame the roof contraction looks very weak, or it only appears due to the shooting angle. 4:16

Of course a roll bar is safer. But most EV's are very very hard to roll. Due to the low center of gravity created by the battery's. Look at some sesla crash tests. Even so a roll bar is probably a good idea especially with off-roading

@@RubenRC94 I have watched all Tesla crash tests they are second to none - but also the roof crush needed to exceed what I.C.E. vehicles require under the IIHS testing specifically due to the additional weight of the vehicle that would be pushing down on those pillars from the battery.

@@RubenRC94 A TESLA has low centre of gravity, as do most car or SUV EVs, but the batteries on this will be well above the hub level, if I understood where Jerry intends to put them. Having said that, this is an incredibly wide vehicle...If it is used aggressively off road, then a rollover is possible, and in that event, it will need a rollover cage as the impact will be severe.

@@RubenRC94 This car will have the same centre of gravity as is did before the EV conversion. possibly even higher, because everything is going in the same place as the original ICE. This idea that most EV's are hard to roll is false. Its car specific. Also Humvees normally traction roll because of their soft-ish suspension and off-road tires with huge soft sidewalls that have loads of grip, way different from normal road tires.

Hey Jerry, here's my paint suggestion. Mopar Ceramic Grey for most of the body and the dash, gloss black trim, grills and bumpers, and black underbody coating for the interior, engine bay, underbody (of course), and possibly a short 2-3in strip at the bottom of the side panels and under the doors. Should look modern, clean and still rugged.
