Just a quick note, the goal of the stubbier axle stub is not to move the center of the CV joint toward the center of the wheel, but to move it toward the kingpin axis, which should happen to be near the center of the wheel if you did a good job designing your suspension geometry for low scrub radius. On some cars with a large scrub radius, the kingpin axis may actually be inboard (or in very bizarre cases outboard) of the center of the wheel (think about where the U-joints are on the front axle of a live axle 4x4). Great work Rob, as an enginerd it's fun to watch you figure this stuff out.

The main thing is to have everything in a neutral position that you're basic ride height going straight . Caster camber toe in and all that stuff will change on any vehicle as the suspension cycles and the tires turn from side to side .

the amount of leveling up in the last like year or two is crazy, you have gone from relying on people to doing everything yourself, from cheap rubber boots that come with a plastic zip tie to the premium oem style that needs the spacial tool to install, mind blowing keep it up mate

When you fit those metal CV bands, after cutting and folding back on itself there's two small tabs that need to be bent inward to retain the small tail. Also when packing CV joints, if you keep filling the centre of the joint from where the axle goes in the grease gets forced through the outside from the back. If you can pack the centre as much as you can then poke an axle through the hole it'll hydraulic the grease through the cage and balls.

Thanks Jan, you are absolutely correct. Rob, when you get your new axles USE A LOT MORE GREASE ... pack it into the center over and over again until it squishes out as Jan stated above. Also put a glob in the boot and slightly burp the boot when you install the inner (small) clamp. Under road racing conditions the grease will liquify and there should be a lot of it in there to dissipate heat.

Pretty sure you need to use a metal zip tie on the inside of boot on the axle as well, Rob. As the person above mentioned grease gets hot and liquid when under stress.

I was going to give the same above advice about bending the tabs in too, but I think they just didn't for now because they knew it all might have to come back apart. Great bit of engineering from Toyota that may suit your needs. On the old hilux the joints at the ends of the shafts are literally a sphere that sits inside a hub. Doesn’t really require a boot either and you can work with quit a large degree without interfering with rotation. And they seem absolutely bullet proof.

Those are called Birfields and they don't have a mounting/ sealing flange for a CV boot because they are housed inside the axles. That sphere side, that is the sealing sealing surface to keep the grease in the joint.

With the doors for the CNC machine try cleaning the inside of the windows really good and use a ceramic coat on them so you can see a lot clearer when the coolant is being sprayed everywhere.

As a machinist, I love the CNC content! I cried a little bit when you ran out of Y travel 😢. They do make chip augers for those mills. Not sure of the price. If the spindle speed drops, you're going too hard and should back it down a little.

The augers are around 3,000 but worth every penny I have two VFs and one has an auger and one does not, I hate cutting large parts without the auger.

You definitely should have cut an o-ring groove on the mating surface. That way you don't have to use sealant. The seal is much more reliable.

Those chips looked good. A very experienced machinist (operated a Haas vf5-50 taper 4 axis) taught me that your chips should look like 6's and 9's, that's a pretty good indication of good feeds/speeds Running that hard can be done but will wear things out real quick

The best way to fill CV joints is to put grease into a sandwich bag, cut a corner off and use it like a piping bag. Makes it very easy to pump grease into wherever you want.

Probably already put together (commenting at 45:15), but I would've used Rema Tip Top's liquid buffer and 2-component rubber cement between the new boot and the loose inner part to make sure they wont come apart. That stuff is some serious rubber adhesive/cement.

The motor may be capable of producing more power but every 10C of additional temperate rise reduces the insulation life by half. Worth keeping in mind when you are running the motor harder.

I have found a laser level to be very beneficial when trying to locate components or parts on an empty chassis with no great reference points. You could have potentially used one when trying to locate the differential for mounting. They are also great for fabricating tubes or parts onto a chassis. Loving all the machining content!

Hey Rob, I know there's an inherent level of jank involved whenever you do these kind of things, and that's another reason we love watching you work but I wanted to give my thoughts on a few things: The snap ring you experimentally made is already a thin piece of wire and it could easily deform, maybe you should heat treat it to make sure the ends don't get pulled into the splines when taking it on and off. You'd also do well to use some sort of (EPDM) glue between the rubber ring you made and the new boot to make sure they can't move independently or leak grease in between, maybe just for piece of mind. You also mentioned a bunch of advantages of the new diff cover but one I didn't hear was cooling! Making part of the housing out of aluminium instead of steel will probably help cool the diff oil a bit, just yet another added benefit of that piece of art. I love the videos man, I learn so much and enjoy watching you do your thing so keep it up. :)

ROB! Make spacers to ad axle length that go between the inside CV joint and where they bolt to using longer bolts. And you might think about using safety wire and drilled bolt heads on the bolt on CV joints as they will come loose pretty quickly. Otherwise, you are killing it!

for your chip collection, we used to pull them out with industrial ice maker scoops, those ice scoops that are like the size of a milk jug, and throw um in a big ass trashcan like you can get from walmart or lowes or whatever. one drum for aluminum, one for steel. makes it easier to get tons of chips out at a time. also, see if you can find shoudlered bolts since there will be shear load on that super sexy billet diff cover... threads will dig into whatever is applying shear load

Hey rob, I have a cnc aswell and am a cnc machinist, I would highly recommend putting your vice jaws on the back of the vice and the very front of the vice, using the ground top of the moving vice jaw to set the bottom of your stock on. Or drilling and countersinking holes located over your t slots that are in the “ sacrificial” material in the 4 corners. Otherwise cheers to that beautiful feed and speed. Cooking a good material removal rate (mmr for short), love seeing the machining content and love seeing you progress and continue learning the trade! There is a great video on KZbin (not sure who it is by) talking about rear differential covers and how the design of the inside of the cover matters more than the exterior, I would suggest watching and it may cause you to redesign and do some more engineering on the inner design of your cover to make sure you have proper fluid movement. Couple things, you want more grease in those cv boots. The grease will heat up and flow, so you want extra grease packed into the boots. Then you burp some of the air out before you clamp it. Next the inner CVs you want almost bottomed out wherever the axles are level because as the suspension articulates the axles are going to only pull out of the inner cv. The outer clamp on the boot is definitely a sharp edge. With how the boot is bunching up, maybe see if you could fold it over and tuck it back in the "buckle" part. Lastly you want to put another clamp on the small part of the boot.

You don’t need new driveshaft as long as you’ve got clearance you can put spaces behind the inboard joints . Make a ring spacer for the inboard CV joint just fit longer bolts like a wheel spacer .

Cool! A minor correction, to reduce the driveshaft angle on turns, the diff' should be placed a little forward of the axle centre-line - the ackerman angle is greatest for the inner wheel on turns, the wheel turning out. CV joints, as a general rule, are fine with 'mis-alignment', it's the Hooke, or "cross", type universal joint that has the problem with phasing and angles. I don't know if it makes any difference, but I like to give the inside, and outside, of the boots a good spray with a silicone lubricant, in the expectation it will reduce the tearing and/or deteriation of the rubber - it seems to, though. Looks like you were rather mean with the CV grease, I normally use a LOT more grease, especially where there's an expectation of centrifugal force throwing the grease away from the joint surfaces. Depending on the specific setup you have, you may be able to machine up a spacer between the output flange of the diff' and the CV joint.

diff cover came out nice. one suggestion to help decrease failures on the ring and pinion. optimize fluid flow. most people think just having added capacity of fluid will keep temperatures down but in reality a lot of higher capacity covers neglect fluid flow. your differential doesn't have a pump because it is the pump and that's how fluid gets to critical areas. my suggestion is to add a thin metal baffle inside to mimic the shape of a factory pan and grind out and smooth edges where the pan meets the housing near the ring gear and by doing this you keep your increased capacity and you keep the fluid from over heating and aerating by smoothing it's flow path like when you port match an intake or debur the inside of an oil pump. think of a ring gear as an oil pump gear. it pulls gear oil up from the bottom and throws it up to the pinion and bearings to lubricate and cool. differential fluid level is normally lower than the pinion and pinion bearings and you can over fill until the level is up onto the pinion and bearings cooling it down but the level is lower for a reason. when the level is too high you end up with pumping losses so you make the differential more difficult to turn like windage in an engine. if the crank splashes into oil it slows down. same thing with ring gears. loving the content keep it up. I'm just looking out for you.

Rob as I am sure you know, the amount of metal is not really a factor for the load of the machine. As long as the dimensions physically are inside those of the capabilities of the machine you can put as much metal in there as you like, it will not care. What the load measures is more the hardness of the material used versus the speed in which you try to cut it. Titanium for example is notoriusly difficult to mill, because of that the actual moving speed of the head (not drilling speed) is quite slow and shallow, so it only takes away very little material per round and therefore doesnt create that much heat heat. So basically you can mill anything, just as long as you match the speed and depth of milling accordingly to the material used and keep within the maximum dimensions of the table. I hope you can understand what I am saying english isnt my first language and the special terms around milling have eluded me so far in life..

Nice parts Rob. That smell from the machine is likely coolant boiling at the cutting tip. Think you're running gold coloured cutting inserts? Try polished uncoated for aluminium, lowers cutting forces and makes prettier finishes too

Please go out and buy some compression or snap compression rings. If they dont compress properly u may not be able to get ur axle out of that cv. It will not be fun. Also if it doesnt expanded properly it will also just allow the axle to come out. They test compression rings and they are heat treated and keep their shape under heat and pressure under use but you dont know that since ur first real test will be when the car drives. Also they arent very expensive u just need to find the right size and you should be good. U can also call drive shaft shop i bet u they knw the exact on you need for ur axle and that cv they made.
